This is very inspiring! I want to do a body with a lot of undercut, so your method with several segments made from wood is really what I need! I have yet to try this, I think it'll be a nice summer project, and give my old belt sander something to do, too!
Nice work. Make a spacer piece under your mold that is flared out at bottom to make removal easier. Then you won't have to cut it out of frame like that.

Rigid foam XPS does also work, I did some of my molds with it but they definetely also need a coating of Polystyrene-compatible filler to make the surface strong enough. If you use XPS (extruded polystyrene), you must not use a cinc spray for the final coat, the solvents will destroy the XPS. All in all, I prefer wood.
These videos are awesome. How long and at what temp are you heating the PETG? I'm getting close to testing a small rig out and curious about that step of your process.
PETG is pretty easy, just 20-30 seconds at ~190-200°C. Polycarbonate/Lexan is a bit more tricky it needs pre-drying(1h @ ~100°C). Then 30sec at ~200°C. For Polycarbonate, I pre-heat also the mold before vac forming. And make sure you have a strong vacuum. I modified my vac for more vacuum power.

Yes I did. At 1:58 you can see a couple of holes underneath. All air ducts and also the part between cockpit and body have small openings to achieve a better vacuum effect.
@@scalercmodels9261 figured I would try I've been looking all over the place for a 57 Bel air body a 10th scale and I mean I have no other place to look I just have to find somebody to try to make one keep my email address if you ever decide to make one I'll pay good money for it
I sell only occasionally if I have a body left. I don't do this commercially, it's only a hobby. Currently I have one 250 GTO body for a M-chassis for sale on Ebay.

Yes, indeed it is necessary to make several segments. I'm always trying to separate the sections where the original cars have a gap in the body, too.
