  • Dino’s Tinker Shed, S2-Ep20. I tune the Procycle jet kit installed in my DR650
    In this episode I tune the ProCycle jet kit I installed in my DR650 earlier on the channel. The ProCycle jet kit is installed in the stock Mikuni BST carburetor that came on the Suzuki Dr650 from 1996 to its current form in 2022 when this video was produced.
    The stock BST carb is known to be tuned very lean from the factory making cold start difficult and limiting the true performance potential of the big single. For me I was mostly concerned with my bikes cold starting performance when the temperature got below 5 or 10 degrees Celsius. I would have a heck of a time getting the bike to start and even once started it would take at least 10 minutes for the bike to respond well to throttle inputs. My friend Karl bought the exact same year of DR and his started and ran much better than mine in cold weather the only difference was his already had the carb mod installed.
    In the video I will show you how to set your fuel mixture screw, determine if you have the correct main jet installed and how to swap the main jet if needed. I also talk about needle jet clip height although I did not have to adjust mine for my application.
    At over $120.00 Canadian when you factor in the cost of shipping and exchange rate this is not an inexpensive mod, however it really did improve the starting and performance of the DR650 and I feel it does return well on the investment.
    My final tune was as follows:
    Main jet 150
    Needle clip in the 4th position
    Fuel mixture screw turned out until smooth (about 2 turns)
    No modification to the airbox at all
    Factory exhaust

    A very good video with all the information needed. The mods you have done to your DR make the bike much better. Fortunately not an expensive bike to start but your mods all add a little each time so owners then have a great all around go - anywhere bike. Thanks again Dino.

      Mal J - you are so right! But "your mods all add a little each time" bugaboo is actually a feature! The most favorable part of the entire DR650 mod thing is that YOU do the mod, whichever mod, adjust the mod, ride the bike and decide for yourself "Do I like the feeling of my bike now, after that little mod?" A brand new bike has several dozen, or hundreds of features options you just bought $$$ all at once! Later you might wonder "How would my bike be without that option, or with some other option?" (i.e. ABS vs non-ABS). With the bare bones, low cost DR650, if you wish to explore and can afford any small amount, you can try from hundreds of really nice, useful options of your OWN choosing, one at a time, to see if they help your ride or not.

    I did the jet kit quite awhile back. It really made a big difference but I finally decided it is still lean. Too much decel popping from exhaust. I took out the 150 main jet and installed the 155. Wow! It runs like a hotrod and sounds much smoother too. Leo Vince exhaust, air box snorkel removed and air inlet opened up. Mixture screw about 2 turns out. About 900 feet above sea level.

    Your videos are very helpfull! I bought a 2021 DR650 last summer and it is in fact hard to start in the morning and does not ride quite smoothly on the mid range. I will certainly look for this procycle jet kit!

    Another Dino-Gem! Thank you, Dino. Interesting to hear what happens to your fuel consumption. I have a similar setup and I recon I can squeeze 370kms from my 20L Acerbis tank.
    Great to see you back on the Suzy. Heading into cold (by Australian standards) weather down here. I'm going to install heated grips, fat bar and trial a couple of riser options. I also need to figure out how to mount my GPS. With no snow down here and mild sunny days even through winter, I'll still get a few rides in, as long as I can feel my fingers. Enjoy & stay safe, man.

    I remember putting a Dynojet kit in my 7R...In February....
    I test drove it with a cold engine, and it was probably 2 degrees out. Pulled hard, but changing gears and getting back on it WFO it would stumble bad!
    So I upsized the mains and that fixed it. Of course, in the middle of summer, doing a dyno pull in 30+ degree heat on a humid day, it only ran 108Hp. Probably not far off for a 750 back in the 90's lol

      Loved that 7r and Dave's 900 Fireblade, I learned al lot from you two and the RZ days, good times for sure. This 650 is lucky to put out 45hp but its a fun bike for sure to play around on.

    Well, I put on a DG pipe and it’s way too loud for me. Glad I watched your video I was going to drop the main jet from a 150 to a 145 to put stock pipe on. But, now I will try to dial it in with the 150 and stock pipe.

    Great video Dino. My 2017 DR650 starts and idles just fine. The extra mid range boost, enough to pull a wheelie, is enticing. I have resisted the carb mod because I fear stripping the carb bowl screws and I don't want to drill holes in the air box nor do I want to step down from 50 miles per gallon to something less. I live at 2300 feet elevation and routinely ride at 5000 feet so I may have to remove the air box side panel something I learned watching the video. It would be good to know your DR's fuel economy post carb mod.

    Another great vid Dino. I’ve recently picked up a new (to me) DR650. It runs great but the backfiring is pretty bad. Having not pulled the carby out, I can see an aftermarket jet is in and the Airbox mods done. I suspect it’s running rich so will check via the highway run method. Cheers 🍻

    Great video as always! Its strange on mine when I screw the fuel screw in, idle raises and idle kind of floats before coming down. If I turn it counter-clockwise then idle starts dropping…I got it running pretty good but its weird that for me its the opposite…

    Very thorough walk through .You can buy Mikuni Main jets at Fortnine for $5.00 to $ 10.00 and Needle clips are $1.30 each . That is how i jetted my GPZ 900 Ninja , much cheaper than these kits

    Great video Dino. If you are looking for video ideas It would be cool to see you do an install and tune with the TM40 pumper carb. I bought my DR used and it had the airbox cut with the TM40 already on. I want to take it apart to clean it and dial in the tune but Im a little intimidated as I've never taken a carb apart before.

    I suspect you are correct about lean from factory if your bike is fairly new. Mfgs must do this for EPA compliance in many cases.

    Very well made video. Now I need to watch the first one where you install the kit. I have a '23 and it hesitates / stumbles in first just as you let clutch ouit. I have the procycle kit, but I may start by adjusting idle fuel mixture screw and first w/out doing anything else to see how that affects the hesitation.

      That is what I would do for sure, the mixture screw can help out a lot at or just off idle.

      I have a 2022, mine had a nasty stutter just of idle. First thing I did was to remove the carbon emissions filter behind the air cleaner and then the fresh air intake to the exhaust on the head. At least with all that gone you have some room to work and you don’t need all that to be legal in Canada. DONT remove it all if you value your warranty !. I then removed the brass plug that blocks you from getting at the air screw. I installed the Procycle extended air screw needle and adjusted to two turns out..... I notice a considerable improvement. The jet needle ( on the 2022) does not have notches for you to adjust up and down with the circlip....so again the Procycle jet kit is key here. I have yet to go to the new needle and the 150 main, but I think this will improve the running also. It takes a little work and patience to get these DR’s running good, but it really wakes the bike up.

      Hi. I bought the '21 new in late '21 and mine had 2 issues. 1 is a little stumbling at low RPM (walking speed in 1st, small town 50km zones in a higher gear). The other issue was randomly cutting out as I let off throttle and came to a stop. My bike ended up back in the shop 2 days after I got it and then several times more. I lost allot of 2022. They never did fully work out the bit of stutter but the clutch they adjusted twice. I think the first time was adjusted to some spec while stopped but after playing with it a bit they adjusted it again while running and that fixed the random stalling. I wonder if yours is similar to my my walking speed stutter. I haven't done anything myself yet to try to fix it. Just enjoyed it as is but am looking into this kit.

    Im not completely satisfied with my results yet. Im running the 150 with leovince exhaust, clipp at 4th. I get a lot of decel popps. I have not modified the airbox yet, just rrmoved the snorkel. It runs pretty good but i get some hickups when applying full throttle from half throttle, especially in 4th and 5th gear. Might it be a breathing issue, due to not opening the air box? I tried removing the sidecover but i ran worse. Any Suggestions?

    Thanks for the great Video Dino. Just subscribed. I've got a 2019 DR650 with 13600 km now, had since new. I have contemplated this kit but really wondering about fuel economy. That said, I do like the idea of easily lifting the front wheel to get over obstacles on the trail. 👍 Did you do your recap yet and I've missed it? John in Victoria BC

      HI John, thank you for the question and the comments! I have not yet produced a formal review of the kit as I wanted to get a full season on the mod. I did make some comments on its performance and fuel mileage at the end of my Vermont trip video th-cam.com/video/Z37eYm8S0_k/w-d-xo.html . In general I like the kit, it is peppier, not in a lifer altering way, but the carburation is crisper and the starting and idling is much improved. Fuel mileage seems about the same as before and it performed well even at heights above 6000 feet. Over all I am happy but I will follow up with my final review this fall.

    Great video Dino. I have the kit but have been too scared to install it. With the help of this video and your install one I might just give it a a go especially if I don't have to butcher the airbox. Mine is standard except for a 145 main jet and a staintune exhaust. Can I ask what gearing you have. I'd like a bike that wanted to lift the front wheel 😀. Thanks for your hard work. I never miss a video.

      So glad you enjoy the videos, and thank you for your question. My bike has a 14 tooth front and 49 tooth rear sprocket and this is how the bike came when I bought it used. I am going to purchase a 15 and most likely a 16 tooth front sprocket to see what difference this makes.
      I am sure the low gearing gives me an advantage in lifting the front end, again I am not a great wheelier (is that a word? Wheelier?) but the more I practice the better I get. Cross training adventure does a great vid on how to wheelie the bush pig, fun to to check out.

      @@DinosTinkerShed Ah your gearing at 3 5:1 explains the fun you are having. I'd love to try such short gearing but here in Australia remote travel requires a good fuel range and that needs taller gearing than what you have currently (closer to 3:1 seems like the normal compromise - 15/44 is a very popular option). It will be interesting to hear how the kit affects your fuel economy. I look forward to the video on using a chain rivet tool that no doubt will be happening soon!!!!!

    Are you running the stock sprockets 15/42 or did you drop to a 14 tooth when you’re talking about wheelies and front end lifting easier?

      Thank you for the question.
      I do have a 14/42 on my bike. It will lift the wheel in first with our clutch if you time it correctly but I still often use a bit of clutch to raise it.
      The jet kit does not turn the bike into a power monster, and I hope I did not come across as it does. For me it really cleaned up the throttle response and cold starting.

      Thank you for the question, if there is any additional fuel consumption it is not drastically increased. To me it seems to burn the same amount as before, it certainly it not anything major that I notice. Thanks again for the question.

On the Procycle website, two of the jet kits are as follows; 1) Jet Kit, Factory Pro, 2) Jet Kit, JD Jetting. It appears that you used #2 JD Jetting. However, Procycle provided the following text for #1 Factory Pro; "The jet kit for riders who want their bike to run well but do not want to modify the air box...no slide drilling. No air box modification." I'm just curious if you evaluated this. If I do not want to modify the air box, do you think the #1 Factory Pro kit would be a good option and easier to install? Thank you.

      Thank you for the questions, I actually used Procycle's own kit "Jet Kit, ProCycle - Stock BST Carburetor", this kit does recommend that you open up the air box even with the stock exhaust in place however for my application, after running it without cutting the airbox, I was able to get the bike to run quite well using the 150 main and the needle in the 4th setting. The main advantage for me was the adjustable mixture screw which allowed me to dial in the idle circuit for better cold starts and smoother off idle performance. If it was me I would look at that kit.

    Hey Dino,
    I'm confused regarding tuning using the extended mixture and the other idle screw with the white/clear knob at the end. I ended up tinkering with the white knobbed one as well and now I'm sort of lost.
    Are we tuning both? I understand how to tune the extended fuel mixture screw, but not the white knob screw. Please advise and many thanks.

      Thank you for a great question.
      If I understand it correctly, the mixture screw adjusts the low speed air/fuel mixture ratio by opening or closing up the fuel port, so think of this like mixing a cocktail, the ratio of alcohol to the mix you use. The idle screw physically limits the opening size of the butterfly inside the carb which allows the amount of air to enter the system and in turn mix with fuel when the bike is at idle so this is how wide you open your mouth to take a drink. I know this is an odd analogy but basically the mix screw adjust the air fuel ratio and the idle screw adjusts how much mix the bike gets at idle.

      The air mixture screw is adjusted first. Turn it in until the bike stumbles and then thread it out until it smoothes out. Adjust the idle screw next until you reach the idle speed you are looking for. I believe it should be about 1500 rpm when the bike is warmed up.

      Great question, the Safari tank has two petcocks, one on each side of the tank. The second fuel line connects to the right side.

    Nice informative video, Dino. I’ve been thinking about this kit for some time for my 2018, that’s still stock and of which does take some cranking to get started cold. Also, have to warm it up a minute or two before it can be ridden. I’ve been hesitating because I’m nervous about fiddling and didn’t want to replace the exhaust or punch holes in the air box. Your excellent detailed summary of your trials, what worked and what didn’t, helps in exploring the improvement further and reducing the risk of messing up. A concern I have when some experimentation is needed.
    Thanks also for your base settings that you’ve shown works well with stock air-box and exhaust.
    You mentioned you can feel more power to ground and better starting. So it’s recommended. Is that still the case with the settings stable and have you come across any issues down the track? Reliability is important for my long trips. Kind regards. Craig

      Hi Craig, Thank you for your questions. I think this was the second year I have had this kit in place, and to be honest, it works so well I forget it is there. Like yourself, my main concern with a motorcycle is reliability, not so much performance. This kit has provided the cold start performance I was looking for with the dependability I was looking for. I have ridden the bike on a few longer trips of 200km plus with no issues and no noticeable increase in fuel consumption with my riding style. Just the other day I started the bike at -2 Celsius after sitting for several weeks and it fired up after one a few cranks. I would still recommend this kit to those looking for these kinds of improvements and do not see the need to open up the air box or add an exhaust if you are only looking for improved starting and low speed gains. Better starting, slightly more useable low end and possibly more punch at higher speeds especially for overtaking/carrying loads (camping gear) would be good. I’ll explore the kit further thanks to your advice!

    Great video! I'm always curious about your top case. Does it have quick release or is it permanently bolted. What brand is it?

      It is bolted to the rack but can be removed in a few minutes if needed. Its a very cheap box I bought at princess auto on sale for 20 bucks, it does have a rubber seal but is not all that sturdy when compared to a Pelican case

    Hi Dino. Really enjoyed the video(s). The 2 part series is really good. I'm not an expert at all and have far less experience on these than you do but I'm wondering 2 things. What symptoms would require you to move the clip on the needle instead of reaching for the bigger jet? Also wondering if some part of that kit might make low RPM smoother with less stutter. I have a little stutter since day 1 at really low rpm.

      Thank you for the questions and I'm really happy you enjoy the content. I too am not a tuning expert and struggle to get it just right but I will give you my understanding of the subject. Your pilot jet and mixture screw handle the idle smoothness, the dr is quite lean from the factory and the kit allows you to introduce more fuel via the adjustable mixture screw. This helped my co
      D starts and idle performance. Your main jet handles WOT and roughly the last 1/4 of your throttle travel, if you are lean at WOT you need to step up a jet. Mid range performance is adjusted with needle height and shape. It controls how much fuel is allowed past the main jet throughout the travel of the throttle slide travel. Raising the clip drops the needle lower into the main jet thus leaning out fuel deliverer throughout the midrange on the way to WOT. This could be a good video lol

      Ah ok so what you did may also impact low rpm in any gear then. If so, that could very possibly be my problem. It’s a very simple and reversible modification from what I see so worth a shot. I wonder if I could just turn a screw first without the kit. Would that just be idle/pilot?

      @prhannator2874 yes, you can access the stock screw if you remove the tamper cap and then adjust the stock screw, it is just much easier with the extended adjustment screw.

      Thank you for the question, Ill start by saying I am not even close to an expert on this topic but will give you what my set up is. If you need more help, reach out to procycle (if you are using their product) and they can assist in baseline jetting. Also DRrider forum is always a great place to research and ask questions to others with much more experience in this area.
      I have a 150 main and an adjustable main needle in the 4th position. My fuel mixture screw is the procycle adjustable and I believe I started my tuning with it turned out 2 full turns from fully closed.
      The tuning process for the mixture screw is in the video and is really easy to preform. I am about 99 meters above sea level here in Niagara Falls but have ridden this set up as high as 1900 meters when I took the bike to the to of Mt Washington in New Hampshire last summer and it worked well.

    Dino, I'm located in Buffalo and am thinking of getting a DR 650 next spring. Most of the videos are about the DR and off-road riding. I'm not really looking into doing much off-road other than the occasional dirt road, more for cruising up to Ellicottville and exploring back roads. A lot of 55 to 65 mph (80 to 100 kph) kind of stuff for 3 to 6 hours at a ride. Since we are located fairly close geographically speaking and you're familiar with the area, I thought you would be the guy to ask, how practical is the DR for that. I do appreciate its simplicity as I like to tinker. Anyway, your thoughts.

      Hey Joseph, thank you for the questions!
      It sounds like you ride the way Karl and I mostly ride, we do a few easy trails but mostly paved and gravel roads and the DR is well suited to this type of riding with a few things to consider.
      1. for longer rides the fuel range in stock form requires a bit of planning with only 13 liters, Karl's 20 liter tank really helped this and there is no need for the 30l I have unless you are planning very remote rides.
      2. the stock seat is tolerable for most day rides but if you are planning 6 hour trips or multi day rides a good seat pad or replacement seat may be something you would want to look at and budget for.
      3. The stock suspension would be fine for your application by the sounds of it and it is great at soaking up speed bumps, rutted roads and pavement imperfections.
      4. power is adequate for what you want to do and the bike will cruise fine at 60 to 70mph in stock form. Even mine with 14/46 gearing cruised from Albany back to Buffalo on the I90 at 60 to 65 with no issue at all, you will not win any drag races but it meets my needs well. The bike feels tall on the high way and wind can move you around a bit but you get used to it after a bit of riding.

    Probably not too applicable for you at this point, but I've wondered, if the airbox was running lean with such a large opening, whether there would be any value in an airbox door that had a variable opening aperture/hole with which you could adjust the amount of air able to enter to dial it in perfectly? Great video as always. I am stoked for this second part, as I would like to install one of these kits myself.

      There is plenty of advice on Drriders and ADVriders not to rely permanentlly on removing the airbox side door. Apparently the convection dynamics are totally different (in a bad way) from drawing air in from the top. At the very least, you should consider pulling the snorkel. It was designed to be easily removed, and reinstalled if necessary. It will take considerably less time than removing your seat.

      Thanks for the feedback, I have read that as well about how air flow can impact the carburetor diaphragm vent and is one of the reasons I did not want to drastically modify the top of the airbox. At this point, without a free flow exhaust I think I will ride the bike as it is and leave the snorkel in place (as you said it is easy to remove if I so choose). It runs fine right now and I don't think introducing additional air will improve the current jetting. Again my goal was not really additional HP at this point just a cleaner start and idle which I seem to have achieved.

      If you ever expect to ride your bike across creeks, which can get a bit deep after a rain, do NOT put holes or doors into the side of your airbox. If your bike sucks in water through the air box, you will be in a jam in the boonies real fast!

    Dino. Sir I have enjoyed your videos and they have been a valuable tool for me. I have recently received a 1996 DR650 from a friend. He had it inside his garage for a few years. I have replaced the battery and the electric components are working fine. But I am having trouble with it turning over or rather firing up. I will also say that he had fuel in it for those few years. Any suggestions to help me? Sir,

      Congratulations on your new to you DR650! 😀
      I always point out I'm not a mechanic but will give you my thoughts. If you are planning on keeping the bike and working on it yourself I will suggest you order a service manual, it walks you though the diagnosis process for this issue and is who I have learned what I know over the years.
      I am assuming that the bike turns over fine when you try to start it and that it just will not fire up is this correct?
      I would start with the 3 things you need Compression, spark and fuel.
      1- If you don't have a the ability or tools to test compression you can at least remove one of the spark plugs and after putting on a rubber glove, place a finger lightly over the sparkplug hole, cycle the engine and you should feel a fair amount of pressure against your finger. This will not tell you how much compression you have but a good solid pop should be a good sign.
      2- While the out you can test for spark
      3- If you have compression and spark most likely it is the old fuel. If it has been sitting for a few years with gas in the system my thought is that the fuel system requires draining and cleaning, this will include:
      A- Draining all the old gas from the tank and disposing of it
      B- Before I went any further I would add a gallon of new fuel and I would try to start the bike with the petcock in the PRI position, perhaps the vacuum petcock is not working right and the PRI position bypasses the need for the petcock to function properly. If this works than you need to re-build or re-place the petcock. If that does not work than move to step C
      C- Cleaning the fuel filter in the carburetor's metal intake tube (it is small, you have to remove the rubber fuel line to get to it) and/ or replacing any aftermarket filter that may have been installed.
      D- A full cleaning, inspection and tune-up of the carb itself , the bike is 26 years old after all.
      I hope this helps and gives you some direction, again I can't stress how good a manual is, it walks you though all the steps, I have about 8 or 10 manuals, I never get rid of them, But I am bit weird LOL.

    HI Dino, I really enjoy your videos. I bought the procycle jet kit and installed it. I have a couple of questions for you if you don't mind; I can turn the fuel mixture screw in all the way and the motor still runs decent at Idle. It does not seem to sputter out like the instructions say. Am I running lean or rich? midrange throttle seems to sputter somewhat also. In 4th WOT let off 7/8 the speed stays then drops some. I'm confused at this point and could use some help. I'm at about 2300 ft elevation.

      I kinda basically did what you originally did: I followed the Procycle instructions and inserted the 145 main jet and built the side cover frame screened to open the air box. I will be removing that and replacing the original cover today to see if things improve. I seen on another channel that opening the side cover area may not work for the "carborator needs dead air" and the opening of the side cover would feed air due to its location and side panel venting. What are your thoughts?

      Update: I put the original cover back on the air box and it improved the midrange and initial throttle response- so improvement there. I did the WOT test in 4th gear and it accelerated or held when I backed the throttle off. It appears I am running lean? Looks like I will be installing the 150 main jet. I still don't understand why my fuel mixture screw is so far in and the motor runs without stalling out. @@DinosTinkerShed

    In reading viewer comments, I guess I have another question...kind of a dumb question given that I come from the world of fuel injection. My DR will be tuned at 8,000' elevation and the bike will be driven to 13,000' and clear down to sea level in a fairly short distance (Ecuador). Given such extreme elevation changes, would I need to make fuel/air mixture adjustments during my ride? How to do that? I assume adjusting position of the clip on the main needle and adjusting the idle? Thanks again.

      Hey another great question, I will start by saying I am not a mechanic and carb tuning is something I work at to get right so I'm not expert. I will say that I took my DR on a trip up mount Washington a few weeks ago and I could defiantly notice the power loss above 4000 ft with the jetting I have. The bike still ran and I had no issues with getting to the top of the mountain however throttle response and general performance was impacted for sure. If you are ordering a Procycle jet kit it may be work an E-mail to them explaining what you want to do with the DR and they will recommend a starting place for the jet selection, they are a great place to deal with.
      If it were me I would set the bike up to run well at the average elevation you ride at and see if that will work adequately at the higher and lower elevations. Re-jetting on the road is doable but is a bit of a bear especially if you have an oversized tank like I do.
      Again jetting and tuning takes a bit of time to get right and at higher elevations there is less available oxygen meaning your main jet may need to be reduced in size to let less fuel into the system as well as needle adjustments, again Procycle should be able to help you with a starting point.

      Yeah I would just tune for your average elevation. If you need to adjust needle It's pretty easy to remove the needle without taking everything apart. Just loosen the clamps and rotate carb to the side and you can remove in just a couple of minutes. I've noticed big changes by just moving needle one setting

      My bike lives at the same elevation as you, 8,000’ MSL. I also ride up to 13,000’ MSL. I ask ProCycle the same question, and was told to start one clip up from the suggested jetting. Then use the smallest jet. I haven’t received my kit yet, but this will be my starting point. Not sure how it will preform for you at sea level, but I imaging it would be rather lean.

      Thanks for the great question. The hole and spring shortening is not directly part of the procycle kit or its instructions. I understand many have had good success with this mod in terms of throttle response. However for, my piticular riding style, the factory set up with the procycle kit works well.

I ordered replacement DR650SE slide and slide guide from Procycle and they both arrived packaged and marked as for a KTM ( a 640 I believe) the slide guid is the same for both bikes and Suzuki dont sell one for some reasons however the slide has the three holes already in it and not the 2 hole version for the DR650SE. Now I have to purchase a DR650SE version . . . Argghhh !

      Better cold weather starts and a smoother idle down low. Bike is very lean from the factory.

      @@DinosTinkerShed i just added procycle kit, cut air box, 155 main jet and wide open exhaust. It's running really lean. Not sure what to do

    Surely that wasn't the first start after sitting for many months? Normally they cough and splatter, even after leaving for a few days. I guess you warmed it up already?

      No if you remember in the video I had it out after I put the tank on. It had sat for about a week though.

    It could be extra lean due to the cold temps.

      That is possible for sure, it seemed to run well over the summer once I richened it a bit. Thank you for the comment.

    You bought the wrong jet kit, and your elevation should be considered.
