Ford Ranger: EGR Cooler Fault

  • Today we take a look at a common fault on the Ford Ranger and Mazda BT50.
    Often presenting with symptoms like a head gasket:
    Excess cooling system pressure
    Coolant loss internally in engine
    White smoke out exhaust as coolant burns
    Hydraulic lock sound on starting
    Overheating
    While these certainly can be a head gasket problem, we show a great way to test if the bubbling in your cooling system is due to exhaust gas being pumped into the coolant through a failed Exhaust Gas Recirculation (EGR) Cooler.
    The EGR cooler cracks internally and pumps exhaust gasses into the cooling system.
    Be sure to bleed the new cooler if fitting one, it relies on coolant being in it to protect it from the high exhaust gas temperatures.

    This is a constant problem with this model. I’ve owned five and all have this issue, when being used for work under a load. Very frustrating, because otherwise a terrific vehicle.

    That was quick and eazy. Can you do a video on the T6 5 cylinder Ranger.I have looked and look many times. It seems to be one of those almost impossible jobs as far as where the cooler is located.Cant find any proper vidio on the net.

    pretty sure this is what my BT-50 is doing , i keep loosing coolant out of the overflow reservoir, if it anywhere filled over min, it just pisses out when towing.

    Great video mate, can the ERG just be bipassed altogether? Meaning just reroute the hoses, block the vacuum and leave the rest?

      Short answer is yes, the EGR can be disabled.
      Long answer involves emission laws and fault codes.
      To be disabled properly the ECU needs to be reprogrammed to disable the EGR valve and sensors, then the EGR cooler needs to be blanked off and the coolant lines to and from it need to be removed and plumbed together.
      And it’s illegal (at least in Australia) to disable emissions systems on road-going vehicles. Of course, many people don’t give a damn about that but I do believe the fines (if discovered by the environmental overlords) are substantial.

    I have this model but oil in the coolant ? could this be caused by ERG or head gasket ?

      Hi mate, did you get any answers in regards to the oil in water problem? I have the same issue on a 2002 2.4l turbo, really black oil and it seems to build pressure gradually not like in the vid where it pumps the coolant out immediately on start up. Also had it blow the top hose off the rad, would be great to get it sorted as I'm getting grief from the missus for buying a lemon!

    What is the squeaky noise at 1:01 ? Mine makes this noise when you put a bit of load on it a low revs.

    Cheers mate, i thought i knew just about everythig about cars, i would have bet myleft one, it was a blown head gasket between cylinders and into the water jacket, a lot has happened since holden red motor technology. As a small busness owner as a fridgey myself, it is good to see there are still some of us who happily share our knowlodge. Once again thank you, i had nightmares about pulling the head off. lol

    Good day. I have a Mazda bt50 2007 3 liter diesel common rail. It produces white smoke when idling and black smoke when accelerating. The engine also shakes when idling and becomes steady when I accelerate. What could be the problem? Thank you in advance

      Could be any number of things: multiple smaller issues, EGR issues, turbo issues, etc. Not enough information to narrow it down.

    Mine had this done exactly the same and the hose split at the join and dropped the water out. Tip. Install new hose for bypass

    I did the bypass with the hoses and all it did was make even more coolant come out excessively 3lt ranger pk

    Hi, i have a 2014 ford ranger and it was overheating and i had the EGR cooler replaced twice whereby it overheated a third time. is this a faulty part or is this poor workmanship.From what i heard was that the rangers had an issue with a certain hose that was shaving causing the water to leak. The ranger also had an EGR issue that was an issue. Please advise?

    Better still bypass it all together like he just did and also blank off the the exhaust gas recirculation with a cheap and simple plate.
    That way that nasty gas isnt fouling up your intercooler and inlet manifold. Those exhaust gas coolers must have killed hundreds of engines when coolant leaks into inlet manifold.

    Just wondering if you have seen a “intermittent egr leak . I have had 2 occurrences of a boiling radiator over 3 years. Had thermostat replaced ,pressure cap , and flush egr was tested as well but is it possible a crack could open and close again . Its a puzzle.

    Hi there, great information in a digestible format. I have just picked a PJ with 160K on the clock and the coolant is disappearing. I can the buy pass in to circulate the fluid, but you also mentioned head gasket checks that you would run. What tests do you run to rule in/out the head gasket? Rgds

      Why? If you are trying to find information for your vehicle, surely you've popped your bonnet and seen what your engine looks like. If not, maybe you shouldn't be self-diagnosing and take it to a mechanic instead.

    Hi , Great vid guys, I was treating severe overheating as a head gadget issue but did as suggested with ERG and fixed the problem . My question is that I did nothing re blocking the vacume hose so is thisnan issue?

    I have a Ford Ranger 2008 TDCI 2.5 with that same motor. Its been over heating. Ive changed termostat, water pump, and hoses, but it still overheats and looses coolant. I got bubbles when cold but they go away when hot but got coolant jumping off the radiator just like in the video. After a while I see some white smoke... can this be the erg cooler or head gasket? I got no loss if power just over heating. The car is in the mechanic now.

    Hi can anyone help me I have a 2.5 tdci ranger and once it hits high revs in every gear (rpm) the engines cuts out but it then starts fine and just drives on could this be a fuel fault ?

    Cheers bro, awesome knowledge! I'm an arborist who lives pretty isolated so my ute is my foundation of income. Been overheating just a little bit, found a leak in radiator but will check for this too in case of increased pressure.

      I had this issue, the actuator for my turbo died. Check your boost pressures to see if this is the case

    Hi Steve, can you explain how you would do the same check on the 2013 model. I think it is sometimes referred as the Mk2 and it seems to be around the back of the bell housing.

    Yes I have seen this as well and with the last one I replaced the EGR cooler, 3 months later he broken down on the side of the road near Yandina with what was diagnosed as a head problem. I am guessing the cracked EGR cooler pushed out enough coolant out to cause overheating which weakened or cracked the cylinder head, but it took another 3 mounts to develop and cause the engine to completely over heat and for the vehicle to break down on the highway.

    Is this guy a mechanic? If so he needs to go back to school!
    DO NOT perform this alteration it is extremely bad for your diesel engine, eliminating coolant flow through the egr will cause the exhaust gases to super heat the cooler which will result in very high intake temperature's which could result in severe engine damage!
    A full replacement egr cooler is the only viable option!

      Of course, you realise that he's only doing it for troubleshooting and that running it for less than a minute with the EGR cooler disconnected won't do squat because the EGR cooler is still cold to the touch (ie. NO chance of overheating if it's not even reaching operating temperature). The engine isn't running long enough to even risk engine damage.. Quit scaremongering!
      Are you a mechanic? If so, you obviously missed the concept of troubleshooting. Don't take a car to you or you will just start swapping components without any substantial troubleshooting. One of those mechanics who swaps 4 components before fixing a problem.. sorry customer, I'm incompetent but you still have to pay me and for all the parts I incorrectly swapped.
      Before you respond with 'I was talking about gas temps, not cooler temps', think about it. The cooler is a heat exchanger; it absorbs heat from the exhaust gases and subsequently transfers the heat to the circulating water. If the cooler (full aluminium in this video) is still cool to touch, it means the cooler hasn't even had enough time to absorb any significant heat from the gases, hence not even need water yet. Aluminium, being an excellent thermal conductor, would have reasonably even heat across the entire cooler. In saying that, the cooler is still full of water, therefore a significant thermal mass that still offers cooling for, probably, upwards of 10 minutes running (not that he needed more than a minute).

      @@Nathanation88 doesn't matter he is very unprofessional and is encouraging others to perform illegal alterations and therefore getting fined for tampering with an emission control device which will potentially further adds to the repair bill. Not a good look for the business and as a result this video should be flagged and taken down as this dodgie modification is against state and international law not to mention it will damage your engine!

He’s doing this as troubleshooting, then replacing the cooler and returning the car to full, standard operation condition. What on earth is he permanently modifying? Maybe you need to rewatch the video under the title of “one way to diagnose an EGR cooler, before replacement”.

      all4dh8rz I don’t know if I was clear enough so I’ll be explicit.. what he did, exactly in the video, HIS ACTIONS, IS NOT illegal, WILL NOT damage the engine and has been carried out for troubleshooting purposes only, hence WILL NOT stay like that.
      Damn some people love badmouthing others when, in reality, have no idea what the person is actually doing.

      all4dh8rz by the way, even if he left it like that, it wouldn’t necessarily be illegal, just very stupid. Again, IF he was to leave it like that (which he wasn’t), increasing EGT’s would actually have the potential to reduce some emissions, albeit destructive to the engine (the temperatures; some emissions may increase, others may decrease, wouldn’t know for sure without further testing).
