It sure is enjoyable watching a young person work so hard to put these bikes back in service. I am a new subscriber and I am addicted . I'm in my early 70"s and wish I could jump on one of those bikes and hit the trails but my wife would try to have me committed to a nut house. Keep up the good work.

Without fail. When I find these sportsman's. First thing I check are the rear bearings on each wheel, front inner and outer tie rods, lower steering shaft bushing (those are always bad) and check the 4wd hub for any fluid. These things are straight forward in getting running. This atv you found is good condition compared to what I had to resurrect. The sportmans I found was in pieces and the electric had been hacked in more ways I care to describe, but it runs like a top now. Good content you have. Keep it up

how do you check the bearings and steer bushing? Same as you would on a car?
@@M.TTT. Yes, pretty much. On the rear wheels. Just rock the wheel back and forth side to side. It shouldn't move or wiggle. You will have to put your weight into it. (jack it up if you can) The lower steering bushing. It will be easier to jack up the front of the atv (not needed but helps). One of two things happen to the lower bushing. The rivets that hold the bushing assembly into the frame tend to break off and causes it to wobble or the bushing itself is worn. As you turn the shaft you will visibly see the bushing assembly move. When the weight of the atv on the ground, you can move the steering back and forth and watch it and it will tend to have slop in it.
This is exactly why I watch your channel. You're very thorough and highly successful with your projects. Gives much needed hope to those of us who are interested and working on our own project. Thanks again for your time today. Happy Thanksgiving!

The Polaris Sportsman 500 is one tough 4 wheeler. I had one while being stationed at Ft Wainwright 2010 - 2013 and my friends called my old Polaris the tow truck!! LOL,, I pulled a few of my friends out of the deep wilderness without missing a beat. Most of my friends had very new 4 wheelers and mine was almost 20 yrs old. Regular maintenance and lubing the grease fittings will keep that 4 wheeler going strong!! I'm glad you brought such a great 4 wheeler back to life!!!

Hey Joe, there's a small pin and spring that have to slide inside that AWD switch that has to move freely to pop back out to depress. Clean, sand and lubricate it and it should free up easily, I just fixed mine on a Sportsman 335. Thanks for the great content & keep on wrenchin!
Not a big surprise, they are hard to kill! My 500 H.O. EFI, kicks first hit cold hot or otherwise. Great job.

I would like to know if you sell or trade any of the machines you fix
You can spray & decompress that clutch lightly to free it up from sticking. By two sprays of PB- blaster oil spray. Then using your hands pushing it in.& Releasing it back out slowly until you hear it click then work the clutch handle.& Do one more spring spray afterwards let it set then ride it around again.

For the carb choke. If you sacrifice a wrench and grind the outside of the jaws down you have a specialty tool. For the stuck float pin. Lay carb on it’s side, put a deep socket as a backer behind the pin and punch it out from the other side. The backer is so you don’t snap the legs off.
A few years back I acquired a 2000 Magnum 500 that sat since 07. I was shocked that it ran when we put fuel in the tank and ran off of it. The whole fuel system was full of old gas that turned black. And one of the fuel lines was so petrified that it was literally one piece and wasn't even a hose anymore. lol. They're pretty tough machines
8000 mile polaris!? you're braver than most to buy that thing. I got a 97 500 sportsman from my neighbor for free in similar shape. Put about $600 into it. Used for a few months and sold for 1700. Ended up giving my neighbor $400. He said thanks and thought he would've only got $100 for it as it sat. He was happy as was I

Awesome man I love this channel!!! I got a 1990 suzuki lt250r for free I finally got it running. And I picked up a rough 2004 honda rancher 350 for $350 cleaned the carb out firef rite up my girlfriend rides it all the time.your channel is really beneficial keep up the great work buddy

I just got a sportman 400 that has set for several years and started watching your videos. Thank you. You have given me some good info on what to look for and how to troubleshoot problems. Just got spark yesterday by pulling the kill wire from the CDI box. Waiting on carb and fuel pump to arrive. Next are the clutches they are in rough.
Hello,just thought I’d comment,that little vinnie is a nice addition to the videos,I always enjoy seeing him running around and enjoying life around his master.also I’ve always wondered if you sell some of the vehicles you repair,& where your at,to see if it’s not to far from me,to make the trip.
Not sure what you used to try to get the float pin out with, but a spring loaded centre punch works well for the stuck and stubborn pins and reduces the risk of breaking off the tabs.
That’s the funny thing about Polaris atvs, the old ones were reliable as a Sherman tank
Have the same bike, I took a wrench and grinded one side down to fit the choke cable . Worked like a charm and use it often. Guessing that is a 96. I got mine with 2800 miles in pretty much mint for 1800. Had the same issue with the clutch cover but not to the extreme as that one. But man the independent suspension does make for a nice ride.
You can also make A tool out of thin metal to mark out the diameter of the nuts to cut it with A Dremel rotary tool to.& Clean it up in A bench grinder afterwards.
Iv recently picked up a 2006 Polaris 500 with a busted computer it was rougher then that but I got it for 500

Eagerly awaiting part 2 as I just bought two of these in Australia for $700. Ones a parts bike and has had a prang in the front so the right strut tower is a bit buckled but as far as I can tell everything’s there for both of them. It’s gonna take a fair bit of work but if I can take the best parts from both and make one good quad I’ll be cheering! Tho ur oily enjoy your vids mate! Your videos are what’s inspired me to buy these two quads for a bit of a project. Keep up the good content.
Polaris is a great brand for quad and jet ski. its that kind of bike that you leave it for years and it starts any time. great work man, really love your work and your humbleness teaching and showing how to do stuff at home. cheers from Portugal

I've seen you save worse off rides in the past, hats off to you and your skill set, , diagnosing ,rebuilding ,restoring and bringing life back . wish you did vids on your sales ,love to see what you save go to its new home .
Hope you know what you're in for with that machine I have the same one getting it running was the easy part. Since getting it running I have repaired at least 20 other items. It's currently torn apart while I'm rebuilding the front CV joints, and doing ball joints and control arm bushings. I've already replaced the radiator, the temp sensor the cooling fan the radiator hoses did a head gasket a timing chain the rocker arms. Ive replaced all the u-joints the starter the fuel pump. Next will be the tie rods and the steering shaft bushings. Got mine for $500 with a thousand miles it didn't look rough like yours but everything needed to be touched except I had a new clutch cover and a new primary clutch. I was happy to see that but I did have to replace the speedometer the speedometer cable and the buttons on the secondary clutch. It's looking forward to being able to finally use it. People will say it's a waste of time and money but it's still far cheaper than the new one. Also there's a centering Gizmo inside the shifter that broke on mine that is unobtainium. You don't need it if you pay attention to how you shift if you don't pay attention you'll lock it between high and low jamming everything up lol. My master cylinder didn't work until I ran a bunch of new brake fluid through it I bought a new one and never needed it.
Or you can use needle nose vise grips to remove those choke cables with to. A small pair of needle nose vise grips will work.

Great negotiating u getting alot better 😄its always better to go as low as u can go, as u can always go up,just don't seem to excited, not knowing what it will cost to fix, without it running or driving no battery alone is like $100.

That's A item you might want to add to your tool box is A set of line wrenches.
A light coat of belt dressing will recondition that belt on that four wheeler to. I'd spray two sprays of PB- blaster on those springs on the clutch itself to free it up with to.
My buddy brings me ones like that all the time from auctions or dragged out of their yard. I dont like working on them but they usually come to life fairly easily. I usually have to free up the clutch weights they get rusted up. also the woobly front wheel might be why the 4wd doesnt work. The magnetic hub has to engage flat
Great thing that you got it running & riding, thanks for a great video! It looks clapped out a bit but it runs well.
use an old opened end wrench that will fits the choke nut and go to the grinding wheel and shave the thickness down so that way itll fit in the narrow area between choke nut and carb body
Don't remember how i came across your channel but love your videos. Just got into repairing qauds and mine is the 2nd one I've worked on. So far I've rebuilt the rear diff and now i replaced the front wheel bearings after the one went out and almost caused me to wreck and replacing the drive belt last year
Had the 800 Sportsman for years, loved that bike....beware the oil over pressure check ball....Polaris bikes are notorious for over pressurized oil system on cold starts..if the ball valve fails, you will blow the oil filter seal and pump out all the oil in seconds
only on 2013 - 2014 modells 800cc 6x6 and 4x4s had that problem actualy within 4-5 months period between 2013 and 2014 i belive :)

I have the same Polaris. Replaced the carb on it and for that choke cable I had to fashion a wrench by taking a grinder to the top part of the wrench where it is thicker and grind it down so I could slip it on the choke nut and then was able to remove it.

Take a cheap 12mm wrench and grind down the outside edges to fit in that tight choke spot on the carb, then it an official Polaris tool. Also, if you're going to replace that clutch cover, it's best to buy a used matched set from the same machine since the plastics warp differently on each machine. Babbitts Online is my go to source for part numbers and finding out what other models use the same parts to cast a wider net and get the parts as cheap as possible. Great work and a 5 or 6 hundred take it or leave it bid was just right.
Really good job on starting this quad. Got to be aware of unsighted virus present on mice urine, It might carry a dangerous disease related to It. A good wash on bikes, with soap and water before working on it will prevent oneself
biggins. The needle seat I always dip a q tip in some rubbing compound and then put the tip in a drill. Then you can polish the seat to a mirror smooth shine.
Milwaukee should sponsor this man with some serious electric tools and see how much his work flow increases. Such good work 👏

I been binge watching your videos for the Polaris sportsman 500 because I got 1 that's been sitting for at least 10 years because I took it apart and left it and you complained more about this one than anything you've worked on. Thanks a lot now I feel confident about getting her running again. Lol
Polaris, it'll be easy. Looks like the 99 out back here. Cover bolts are probably missing.never seen one wear through. The front brake masters on those are self bleeders, so easy. May be rough but will run forever. Carbs are their biggest pain, mine have EFI no problems.
Jets sound right, those float rods are tough because it's steel on aluminum. Think you'll be fine.

Pro tip for carb float pins. Use a good center punch
Also, use a cotton swab and tooth paste to clean the needle seat

Man you make a lot of use want to buy a project like this and tear into it. This gives me excitement to see if I can work on a small project.
By the time you replace all the parts this quad needs. You're going to have a new quad 😏😉
Seems like nothing is conveniently located on Polaris stuff
It's either the ball joints.& Tie rod ends are bad.,or A hub bearing is going out on it instead one. I'd invest in rebuilding that clutch on that four wheeler.& Fixing.,or replacing that leaking left front tire on it to. Try patching it from the inside with some either steel 🐪 camel patch kit.,or it's called 🐪 camel patch kits online for those kinds of repairs. Their kind of expensive for them. Although their really good ones to though Joe. I'd check for A leaking valve stem.& Dirty rim.,or flakey paint on the rims noth letting the tire seal properly to the rim. Soapy water bottle trick will show were the leak is just it on at the valve stem area.& Around the tire& rim meets each other together.
I enjoyed the video. I used to get anything running when I was young but I am tired of working on them nowadays.
I know you probably won't see this but I'll try. For that choke cable you can take cheapest 12 or 16 point box wrench and cut slot in it with a cutoff wheel to slip cable through. Then can use like regular wrench. They have same slot for brake line wrenches just not enough points for short turn in tight spots. Ttyl buddy

this one and the blue polaris you worked on in a newer vid really takes me back. dad had a 2004 sportsman 700 twin in canary yellow. it was a beast and never needed anything but brakes and oil and 1 belt.

The wires for the fwd are always broken . They zip tie them to the front struts and they break at those points .
New belt and use a red scotch brite on the primary and secondary clutch surfaces will fix the slippage right up!
Buddy of mines had one of these when we were in high-school. This bike rides like a Cadillac.
Every time you said it was “rough” $100 came off the asking price, lol. Could you do a video on the less seen repairs like shocks, chain replacement, and more of the routine maintenance? Looks like my 1996 425 magnum been sitting for 20 years I got it running in about 2 days full of wasp best, mice nest all kinds of stuff but good compression and spark. Calibrated the carburetor cleaned it, both idle jet and the float was stuck fixed that changed all the fuel lines And it runs like a champ.
It only had 2400 actual miles on it. Love it. I gave 250 bucks for put $1500 in it made it look like new..
I can tell the second you got the clutch cover off and we could actually hear the Piston move that she would run. Seems like a lot of compression there!
My sportsman has excellent back brakes.they crap out every 3 or 4 years. Easy fix, new pads and bleed.
For the choke cable, I usually start with PB Blaster. If no luck there, might have to use a torch or even grind one side of the nut down enough to get a vice on it.
Both of the polarises I've worked had mouse nests like that. Sent them right through the CVT snorkle .

A “fitting wrench” will have thinner walls and might work. Also “fitting wrenches” are GREAT for soft materials that may round off, if using a regular wrench.
She'll run bud! Best thing for it right now is run it. Lube your clutch joints first...
As long as you do proper maintenance and it doesn't spend it's whole life at the bottom of a swamp 8000k really is nothing. The bike I'm setting on has16000k with minor repairs still runs great.
I took my '08 sportsman to a mechanic to have a new tire put on. I got it back and noticed when I jacked it up it had major wheel wobble. I thought it was bearings. Took it in to a Polaris shop and the 1st mechanic must have lost the original castle nut and put a random one on that wasn't the right size. I never went back to that 1st mechanic again.
2 vintage you can revive anything a car a dirt bike a four wheeler a side by side dang man

On getting that choke undone from the carb , what about taking a wrench that fits and grind some of the outside off so it will fit in there better , sometimes ya gotta customize tools to work for special situations, just a suggestion is all
Hack saw or cutting tool the sides of your open end wrench to fit on the choke fitting...square the sides of the wrench.
And Dave Barrowcliffe, It is 4 x 1 not 4 x4 that is equalavent to 4 wheel drive x 4 seaters.
The 2 seater transportation is like 4 foot pegs connect to the chassis of universal tubular includes 2 gallon tank made out of sheet aluminum alloy 3003. Or so foot floor running board is 3 and a half foot long on each side of Ski Doo water jet propulsion. Polaris would be 750cc V-twin or 3 cylinder radial engine Otto invention style/tipo of the 30 HP 3 valve per combustion chamber for two wheel universal frame or 4 wheel ATV or tow rope of ski lift.
Just bc the last time it was registered was 2003 doesn’t mean it sat around lol. Last time I registered mine was 2007. We’re now at 2024 and she still runs like a champ and I drive her all the time. Good maintenance is way better than registering it every year lol.
