    My wife has what she thought was a SUP when she bought it. Turns out that she got sold a FOP (fall off paddleboard) as well.

    Hi Guys. Its Liam from Ireland again lol. Great job on the Sanding Stu. There is a fair bit to be done if you need to Fibreglass the Hull. But it's coming along nicely. Good job Guys and keep it up bro. Chat laters 😂😂

    When I bought my Allied 36 I had the hull sand blasted. That opened up thousands of pin holes in the gel coat. I spent a lot of time filling all the pin holes with thickened epoxy as well as making fiberglass repairs. I think I sanded the entire hull something like 7-8 times. When I finished I threw my sander into a dumpster bin since I never wanted to see it again. After that I put on six coats of epoxy barrier coat. I have had zero problems with the hull since then (1997).

    Hi. I believe Gulfstar used marine ply, not end core balsa, in the sandwich between the deck and the liner. Water migrates far less in ply and the integrity of the material is not compromised as it is with balsa. Don't strip off the top skin. Just rout out the holes, fill them and move on. It's 49 years old and we want to see you in the water this year! BTW it pains me to see Stewart working so hard when there is better living through chemistry - see my last post.

      Absolutely spot on. These boats were built with larger engineering margins and can tolerate much more than a modern cad designed just enough craft. Not spongy then don’t fix what ain’t broke. Its marginal if the repair boundarys would be any stronger than what you have. Go well both.

      It's an odd looking plywood in the core, really has the same consistency of balsa.
      We have quite a few deck repairs.
      I'm sure we'll get better as we go.

      The 41 Gulfstar was mostly Balsa cored, built from 1973-1975. Most had issues with wet deck cores....as they had poor workmanship (hardware bedding & edge sealing) at most deck penetrations like stanchions, cleats, thru deck fittings, etc.

    When you have to hold a tool up for a long time, you can take much of the weight off of your arms by running a line fore and aft, then hanging 'Bungee Cords' from the line and hooking them to the tool. It will slide the length of the hull and the amount of 'lift' can be adjusted by adding or removing cords. Your shoulders will thank you! For the aft deck, try using hole saws, gradually increasing diameter till you hit dry ply. Far less work than peeling the whole deck...

    I would suggest putting the box back on hinged in the opposite direction. Maybe make it into some kind of seating area to sit out and enjoy your tea. It would be a great place to sit and set up your hooks for fishing, plus it looks like a huge amount of storage on deck. (Is it big enough to store your bikes? Maybe paddleboards or a kayak?) You are doing such amazing work! Seabird is coming along!

    take a 2 inch holesaw cut out the bad spot and see if the core is bad and go that way instead of cutting the whole floor out

      Exactly do it all properly now whilst the boats already apart in the yard. As sooner or later you'll have to do it properly, unless it's a catastrophic failure at sea and the results of that I think are obvious

    Had to laugh when you said that you didn't like marina water. When I lived on my sailboat in the 80's everyone at the marina had a crab trap hanging off the stern of their boat. It was indeed nice having crabs to boil up for a snack whenever you wanted, but I just couldn't eat them cause I would just think of all the "unpleasant" water around the docks.

    Dont get sun burned if you can help it, it reduces your ability to cope with high temperatures for as much as a month...even moderate sunburn...and the heat down there could get fierce .

      Luckily we can hide in the shadow of the boat.

    Bead blasting would be a good idea if you could find the equipment in your area. It's less harsh on the subsurface and still gets the job done much faster than sanding. However, if you're going to hand sand the whole thing, you should get a belt sander to take off the big stuff and then use the disk sander for finish sanding.

    Scraping and Sanding the hull sure looks like hard work , keep on going , and you’ll get there . The light at the end of the tunnel has been switched on 😁 I’d use a hole saw to cut around the holes in the rear deck 😃🍻🍕

      Whole saw that's what I thought also ! At least to start hard to tell how much rot and in what direction? But quick and uniform holes

    Hi guys. Hard slow work on the hull and a belt sander would speed things up for the coarser work but belt sanders are hard work too! You're making real progress though so keep up the good work. I love the weekly posts.

      You're not the first to recommend a belt sander but they are a little heavy handed, would like to save the gelcoat where we can.

    It's a big project but I truly feel like you are making it bigger than it needs to be. Many of us have done full refits so very familiar with the trials and tribulations, but perfect is the enemy of good enough and you seem stuck in that trap. That hull should be sanded down in a couple days max. Use a more aggressive paper and knock it down quickly. Grind out and fill any blisters and then apply a couple coats of a high-solids barrier coat like Blue Water Marine Bottom Protect 70. Get 2-3 coats on and then hit it with bottom paint. Move on to the deck and interior and go. I'll check back in a few months to see how you are progressing. Good luck!

    You both are doing a great job. As for all the holes on the aft deck. I would be tempted to use a drill bit and explore the holes. You can mix borax & alcohol and pour that into the holes, allow it to dry. Vacuuming out the debris, then fill the holes with epoxy & fiberglass bits. That should take care of those areas. Don't open up the deck if you don't have to. If it is not soft it will be ok. Just remove only what you have to. Cheers! 🤗⛵

      Similar idea, but I may use a hole cutting saw, maybe 30mm diameter, and lift the fibreglass around the holes. If rot only reaches this far you could carefully cut out, get a small piece of ply and use saw to cut out several plugs, which you could epoxy back in. New subscriber, not expert.

    Hi
    Still a matter of holes ??
    Main advantage of holes is to give you a lighter boat weight displacement ...
    ( This bloody heavy box to the rear was not the best as far as pitching is concerned.... )
    But check before to conclude that water entering which May occur will not finally give a quick hell increasing of draft 😱
    I advise you to start a serious tool box meeting with your bilge pump .
    It knows a lot about it ...
    Safest way is to Keep drying yr home

    Lot's of work but best, as you said we`d say, to do it properly. Much easier to fix things on the hard rather than having them fail, if they do, in the water. If all Stuart needs to continue his hard work is a sandwich he can come and do up my boat, when I get one that is lol

    I am not overly familiar with sea birds, but when I think of one, I think of the flocks of gulls that steal any scrap of food from seaside markets and cafes. Appropriate with the thriving success that Stewart has dumpster diving! I truly appreciate your efforts to keep waste to a minimum and reuse everything and everything. Much like a seabird.

    Doing amazing work Stu!! Wow, many "pin" holes. That all will be EZ fix-it will jut take time. The Keel, wow that is important and quite the project all by itself. Without a proper fix you put your lives in danger, so take your time on that one-you know what to do. The aft deck (under the box area). I suggest you cut out that rectangle,replace the wet rotten core with new. Then replace the deck piece with epoxy. Glass in an edge UNDER the hole to make a strong "lip". After that is set, check for strength and if good, Resin fill the old deck lid in place. Before that though it would be a good idea to plug the '"bottom" side of the screw and bolt holes. When the piece is back on, EZ to fill holes.
    Congrats on the 30K-Glad a lot of people are enjoying your efforts. The best part is watching you take Bin parts and saving them to use! Cheers, Rich

    Hey dude, find you a used big gigantic angle grinder and DIY you some handlebars on it and put some 16 or 18 inch sanding disc on it and hold on, you can do most of the boat in half a day! Trust me it will save time, start with 80 grit and move up, you might wanna throw some plastic over the boat and let it hang to the ground!?

    When you make holes in this way, you must sand out over the joint at least 50 mm and laminate over with a few fiberglass mats.
    Ordinary carved carpet is more grateful to grind it flat and will do well.

    Hi, I would bore out all the holes like you did the first one and let it dry. Order some colloidal silica filler, you can mix that with your epoxy to thicken it. Put the thickened epoxy in a plastic bag and cut one corner off. Now you can easely fill the holes! You can also use it for gluing 2 pieces of material together.

      That's the easiest but we wonder how far the rot has spread.
      Some areas that would be fine.
      On the large areas will just replace the core.
      Hopefully move onto the deck in a couple of months.
      Stanchions, fittings etc.

    Stuart, good job connecting the sander to a shop vac. That’s about a 1,000% improvement over without. Marina, please keep an eye on Stuart while he’s working in those tyvek overalls. Make sure he has plenty to drink and takes breaks so the heat doesn’t get him. I’ve picked up a sander a couple times, so I know what you are doing. Good to see Stuart take a little break for some sport. Hang in there, the end justifies the means. Thanks and take care.

      With the sanding the suit is not needed. Luckily, as it really is a sweat suit.

    Truly amazing, with 30K following, we can see real progress on this huge progress. I believe Gulf Star used marine plywood on the deck not balsa CORE. if so just fill the holes with epoxy, unless the deck is sagging.

      We wish it was a ply wood core but it's balsa.
      We have some balsa and some foam.
      Just get it in and recover.
      It's the deck, no point stressing it.

    Blind optimism. Superb way of looking at refitting a boat. With the deck holes and moisture. Worked on a cat once which was glass over ply. Ply was wet through obvious water ingress. A guy who was in the building industry who used to inject epoxy into lower levels of walls to stop rising damp helped make a jig. This was clamped onto the boat and epoxy pressure injected into the damp ply. The hope was it travelled as far as the good ply and stopped whilst bonding the damp ply and stopping further rot. Similar process is used on Telecom joints. Not so much pressure and is delivered via a caulking gun. May be a cheaper yet successful way to stop further rot without days spent on stripping and replacing ply. Cheers anyway and hope all works out for you.

      We'll just cut out a square get rid of the rot and epoxy the lid back on.
      Found some foam in the bin and a mate gave us some balsa.
      Plus we have the resin.
      It's a pretty quick job if we reuse the lid/deck.
      It'll be fine, just a but of fairing on the joint.
      Like an afternoons work (famous last words)
      It's a deck, no point stressing it or buying fancy stuff.
      Cut, replace, seal.
      Sounds easy if you say it quickly.

    My son used a water displacing penetrating epoxy designed to plasticize wood rot on his 22' center console that had a very soft deck. He drilled a 6mm hole on a grid every 600 mm through the glass on the entire deck, and injected the epoxy under pressure with a caulking gun (tube was designed for your own liquid) and this made the deck solid as a rock. He laid a layer of glass and peel ply over the whole deck afterwards and sprayed gelcoat with a non skid additive. It was like new when complete. The gallon of epoxy was about 120USD. You might want to look into this for soft spots where you believe the core may be compromised with rot. His plywood core was still somewhat wet when he applied this special epoxy and it still worked. I was and remain impressed with the results. Joe

      But, are you not just trying to fix rotten wood. Replace the wood and seal it properly.
      A big of rot is normal but we'd like to make the effort to fix it.
      We can you pour epoxy in the hole and move on.
      Or just cut out a square, put new core and epoxy the lid back.
      Plus we have what we need, saves buying more fancy stuff.
      It'll be fine, it's a bit of core. 🤣

With my comment, I just wanted to explain the option and relative success my son used for a much smaller boat and certainly not a boat he was going to live on.
      I believe you are taking the right approach and certainly the methods you use are best for you, and best for your boat in the long run.
      I enjoy so much your videos and both the skill and more importantly the patience you both display in this massive project.
      I believe the new to you engine is a great find and after Stuart finishes with it, a good as new engine.
      The blisters and holes in the outer hull will be a thing of the past very soon and the hull will be better than new with proper materials being applied. It will be a lot of work, but so much has already been done and I look forward to watching your approach to this part of the project.
      Patience, persistence, proven skills, along with your positive attitudes will win the day.

      The deck on a center console is low, while the deck on a sailboat is high. A coarse of action that is perfectly fine for a cc may add too much weight up high in a sail boat, and negatively affect stability, therefore that might encourage a different direction. Thanks and take care.

    If the top layer of the deck ist strong you might try to go about the repair: drill holes into the inner layer from below and let the water drain out. The deck dries out fairly quickly as the sun is shining on it every day heating it up quite a lot. From there you can open the inner fiberglass layer at certain points for inspection and decide how to go from there. You might remove balsa from the core by a rotating instrument inserting it through a hole (e.g. a 90° bent nail), tap the downside holes and fill the void with epoxi resin from above. I went this way when I had a localized infiltration into the deck. That way you preserve the top deck layer.
    Another remark: when you repaired the top layer in the bow you did not overlap the fiberglass over the existing deck. Even if you fill the void with filler, you won't get a continuity in the top layer and it will remain a potential entry site for water. You must glass the deck over as you did the through-holes in the hull. Same principle.

    Sand the hull back and then two layers of epoxy tar paint creates a flexible waterproof seal and fills in all those pinholes

    Pot noodle cups are great for mixing epoxy. The resin doesn't bond with the plastic so the remnants pop straight out when it hardens.
