Audi B6 A4 TDI Swap

  • I have always wanted an all wheel drive turbo diesel and we did not really get those in the US so I decided to build my own! This car is basically a proof of concept and now that I've worked the kinks out I will find a nice Audi Avant (wagon) to go all out on.
    This is a 2003 Audi A4 Avant with a 5 speed manual transmission. It originally had a 1.8t gas engine but after 250k miles it was getting quite tired. I installed an ALH TDI from a 1999-2003 VW and swapped out the stock 5th gear in the transmission for a 5th gear from a TDI transmission.
    So far I have put about 7k miles on the swap and have not had a single issue. It runs really great, gets around 35mpg, and has WAY more power than the 1.8t.

    I want to build an audi allroad with an alh tdi, but they are too hard to find in my area. So this will be my next project for sure!
    Make some more videos about the details on this swap.

    I just swapped a BHW tdi into a mercedes unimog and she rips! pretty impressive with the stage 2 tune, 5000rpm, 295 ft/lbs and 170hp with stock injectors and turbo 😎

    Awesome build! I'm a tried and true OBS guy but my daily is a b8 a4 avant and I would love to be able to tdi swap it! I've got a 85 Toyota Pickup 4x4 on 35s that I have ALH swapped and it averages 27-30 mpg which is better than my avant currently gets!

    Did you ever do the muffler? Where did you get the wiring harness? I just picked up an ALH for $200 would love some guidance.

    Love the swap. Did you run the ALH computer along side the stock 1.8T computer and if so what did you delete on the 1.8 T computer to not get a check engine light?

      Thank you! No, I ran the ALH ECU in place of the 1.8t ECU. In order to do this, I had to disable the immobilizer (anti theft system) in the ALH ECU and then I used VCDS (VW/Audi computer program) to go in and tell the instrument cluster, and the rest of the computers in the car, that it now has a 4 cylinder diesel. This was actually really easy using Ross-Tech VCDS. Now when you plug the VCDS diagnostic cable into the OBDII port the computer shows that its a B6 Audi 1.9TDI and everything is happy👍🏼

    The most difficult part for me would be finding an Audi A4 Avant with a manual transmission. Might have to learn how to swap an automatic out for a manual. In Europe, Avants.(the station wagon, body style) are all over the place and there are a number of auto wreckers over there who will ship an actual TDI transmission.

    Would your shop do something like this again? I have a b7 avant, Quattro 6Mt with a 2.0t on its way out. Love the chassis for here in Oregon though and want to give it a second life 💪🏼

    Funny to come across your video, I have a 12 Valve OBS with your parts on it. Just recently picked up an ALH TDI golf for cheap, but not a huge fan of the fwd transverse deal. So I started looking more into a b6 swap and came across your channel. Still newer to VW/Audis, what trans did you pull your fifth gear from? Any more details on the wiring, how involved was it? How was the swap overall? Do you know which turbo from Xman you're running?

      Very cool and thank you for the business! For the transmission, I ordered a used fwd transmission from a longitudinal mounted fwd A4 on Germany eBay (basically an 01A transmission with no provision for a rear driveshaft), pulled the 5th gear set and put it in the Quattro 01A transmission. I had no idea if this would work but figured those transmissions were cheap enough that it was worth the money to try it out. 5th gear was the only gear from the fwd trans that would fit in the Quattro trans and the 4th to 5th split is a decent gap but works well overall. In order to try to save some time I sent my Audi 1.8t engine harness and the ALH engine harness and ECU to Fast Forward Automotive and he made me a wiring harness that used the factory Audi rain tray plugs and was “supposed” to be plug-n-play. The wiring harness worked out alright, but I did have to make some changes to it and the customer service was not the greatest. If you are good with wiring you could easily go over the pin outs of both ECU’s and rain tray plugs and make the wiring harness yourself. Then you just need to get the ECU tuned and the immobilized disabled. From there, you will want to get VCDS so that you can adapt all the other computers in the car so that they know that its now a 4 cylinder diesel. The turbo is a “1.9TDI AWX AVF 2.0TDI BHW BLB BRE hybrid 1752V”. I also had to get an exhaust manifold from a AFN engine. The stock ALH exhaust manifold has the turbine housing built into it and wont clear the frame horn. All in all it was actually a pretty simple swap👍🏼

    I'm putting a 1.9 ALH engine to an 01e transmission in a b5s4 and I'd really like to have a little info on what to do about the pilot bearing, flywheel, and clutch assembly since I'm planning on using S4 equipment

    Would it be worth doing it in a b6 gas to a diesel the way you have it? Im at the point of swapping engine, mine has some vent valves due to trimming belt breaking while running

    Have done three B5 Audi conversions. AHU, ALH, AND A BHEW. B6 has more can buss, looking for a way to get cruise control to work. No problem on b5. Let me know if you can help.

      I am still working on that as well. I am either going to use a CAN interpreter to send the right signals to the ALH ECU or I am going to see if a B5 cruise control stalk will fit in the B6.

      Not really. We drive it everyday and have put 30kish miles on it and it does great!

      Currently the ALH compressor with modified lines for the B6 but the climate controller cannot control the ALH compressor because it isn't a variable displacement compressor. I am going to replace it with the 1.8t compressor and build custom mounting brackets for it.

      Stock gas tank that was drained out. I removed the factory 1.8t fuel pump and the 1.9tdi injection pump just pulls from the tank. I ran the return line to the jet siphon so that it will still move fuel between both sides of the tank.

    im going for a similar swap, but mine is going in a b5 a4 that had a 2.8 manual in it. im making a stand alone harness for the ECU and wondering if the cluster would still work in the A4 this way without modifying the body harness? what did you do for the throttle pedal, did you use the stock A4 pedal?

      The best way to do it is to use the engine harness from the ALH and re-pin the rain tray plugs so that the ECU sends the correct data to the cluster and the rest of the car. You don't need to modify the body harness. There is a difference in shape and a slight difference in the circuit board between the Audi pedal and the VW pedal. What I did was disassemble both pedals and put the guts of the VW pedal in the Audi pedal and it works flawlessly.

      Yes, it has the transmission from the 1.8t with a TDI 5th gear in it
