Fixing a bad Exhaust Leak on the Turbo 8.1 UglyTruck

  • In order for a turbo to function properly, all the exhaust energy needs to enter the turbine housing to spin the turbocharger, and if you have an exhaust leak, that means you are not pushing the turbo as hard as you could be. I've had a bad exhaust leak on the UglyTruck for some time now, and it's especially noticeable when the boost is above 10 psi since the engine is working so much harder. The reason I hadn't addressed the leak (yet) is because i was worried that the rusty hardware on the cylinder head would snap off and cause a ton of extra work... But it was time to pull the bandaid off, and see what kind of mess we're getting into while we wait for the 4l80e rebuild parts.

      I have a CJ7 with a T5 tranny 1st and 2nd gear started shifting very hard .. I never did a tranny myself ,, I have replaced them .. removed the tranny started taking apart ,, someone was in it before .. they replaced the bushing in the shifter nose .. they left chunks of the old one in the nose cone along with half a lock washer .. got tranny back in almost ready to test ,, so I so go for it take pictures and do a video so you see where parts go ..

    For most of us I’d recommend a thread chaser vs a bottoming tap. Taps will cut threads even when cross threaded, not what you’re looking for. Glad to see all the fasteners came out/loose for you. I used the weld-the-nut-on trick on the exhaust of my 823 LS heads, which worked great! Mine came with many broken already.

    The technicians at the GM garage I worked at did not use gaskets between the exhaust manifold and the cylinder head. The owner was a tech at a Chevy garage in the suburbs. The old small blocks did not use exhaust gaskets and if they got them in an aftermarket gasket set they would throw them away. The techs said they cause leaks because they blow out. If I recall the newer 4 cylinder iron dukes there wasn't a gasket. If there was they wouldn't install them. Just metal on metal. Fewer comebacks.

    LT, you can't have a garage without a cutting torch!!! Oxy Acetylene will take out any stuck stud in a cast iron head. Even rusted out marine saltwater heads. Get it cherry red and it will squeal and squeak with every turn. But it will come out every time as long as you're patient.
    I know you know that, but a good reminder never hurt.

    I've left the manifold on, drilled and tapped for 5/16-18 grade 8 flange bolts, and tightened it down. Have had good success doing that on two 8.1 trucks, in our family.

    If you’re bypassing the radiator passage for the trans, I would suggest using the cooler bypass for the trucool (I know you probably saw both kits, one that’s the cooler by itself and one that includes the cooler bypass), should help bring it up to tempt without the radiator.

      4l80s build heat quickly with the super tall 1st gear. also if you’re using dex VI it’s very stable into the cold temps.

    Use kooler kleen to flush out the old transmission lines and the radiator then blow out with air so you won’t have any old transmission fluid in the radiator. Done that to my 08 Silverado single cab ran it straight to the same transmission cooler you’re going with

    If you have the room, you can use the tap in a cordless drill. Makes fast work of chasing threads. I have had instances where I am chasing 50+ threads in an assembly. Makes a real difference.

    You should also check "Automatic Transmission" That's his TH-cam channel name. He walks you through disassembly and assembly on the 4L80E (two separatevideos). His videos are more in depth, step by step, and should be most helpful. He hasn't posted in years, but what he has posted is valuable information.

    I'm about to tackle this and put some stainless works headers on my 8.1L, good to know it's possible.
    Though I think my result is going to have a lot more broken bolts haha.

    LT it’s great that your going to use Richard at Precision Transmissions TH-cam videos to rebuild your tranny. He is very detail oriented when he tears down a tranny by giving upgrade, failure point and longevity advice on his tear downs. Many people aside from my self have asked him to do actual assembly or rebuild videos as well but, he only does one every so long and it’s usually less detailed and quick when compared to his tear downs.
    In any case he’s the best I’ve seen and I’ve been doing engine and tranny rebuilds for almost 25yrs, he’s very good at giving advice to the DIY’er while still keeping himself in business. His advice will surely guide you on what to do and as long as you select your parts wisely I’m sure you’ll build a gear banging 4L80E slushbox that’ll plant you in your seat and either leave posi tracks on the ground or send you hauling some serious a** down the pavement.

    I really like RemFlex exhaust gaskets, it's the only kind that I was able to seal my manifold with.

      An eight point socket (for driving square headed plugs) will also drive taps a little more securely.

    Internally dual feed the 4l80e direct clutches, use a thermostat for 40k trans cooler if bypassing radiator.

    If you're like some of us and try to stay semi eco friendly. There is a cleaner you can get at the dollar store called, totally awesome. The stuff is one hell of a degreaser. I use it in my solvent tank. When I have one.

    Dude trust me if you want to rebuild your tranny you need to watch Jimmy Williams channel the Transmission Bench. Ive watched both of the these guys and when i needed to build my 4l60e nobody and i mean nobody went into as much detail and as much step by step how to, how to diy the tools you need. Its all broke down into a series of videos and he explains everything so vastly a 5th grader could do it. Seriously check it out its a step by step hold your hand kinda video and i watched tons of videos when i needed to tackle mine and when i stumbled upon his videos i was blown away, his attention to detail and explanations were head and shoulders above everybody else. I was that same guy i could do everything but transmissions and i use to watch my stepdad build th350s and th400s on the tailgate of his truck. Him and my uncle ran a tranny shop in the late 70s early 80s, he would do house calls with a tool box and a small drum or garbage can in the back of the truck, he would sit it tailhousing down in that drum. Assembly it there and on the tailgate in like 30 minutes. He taught me a lot but these OD transmissions are a different animal, but after watching that series of videos its a cake walk now.

    Penetrating lube isn't going to do anything but make a mess. Best way to get exhaust manifold bots out is when the engine is up to temp.

    I have a 8.1 and I love the sound. The exhaust and the engine noise alone stock is to die for. I wanna make a little more power, but if rather not rebuild my whole trans for like 2500$ just to make a extra 100hp from a cam. It would be cool to supercharge it but I'm not sure if it will fit

      you shouldn't have to rebuild your transmission to add 100hp, whether you have the allison or the 4l80, they both are pretty strong. the failure I had doesn't necessarily have to do with increased horsepower, but rather just mileage and normal wear and tear.

I swear I read some where the 4l85E was rated for only 460lb ft or so. if thats the case. do you know if Raylar sells their cams by themselves? from my research they seem to only sell them in kits like the Stage 1 kit which offers the Alu heads and a 202 cam, but it cost 5,000$. actually now looking at it the power loss in insane on the 4l80. Raylar claims a 31% power loss

    I still have nightmares of this particular job. Up here in the frozen nort of duluth MN. Salt is A generously used road de iceer. When I used to get a job like that in. I always shudder. You had it easy. I've seen techs and myself fight and fight. For DAYS. On these. The ford's are the worst. But if I ever do one again in my retirement. All stainless hardware on iron blocks and lots copper based antiseize on pop can heads.

    Just did my passenger manifold on my 04 8.1 a few months ago, I also didn’t have any bolts break but I had to reuse all my old hardware unfortunately. The hardware that all the parts stores listed was wrong and I needed it back together that day. What thread pitch did you have there? I’m going to be doing the driver’s side here soon. Love the 8.1 content btw!

    I would love to see how you feel about the cooler. Is it a self bleeding cooler, or should it be installed with the inlet and outlet facing up? I think the manufacturer isn't clear on this. I can post a link to a guy who does has an interesting video on this, and I think you're perspective it it could really help some guys.

    LT! please a word of advice. I have several broken manifold bolts on my 8.1 and I honestly dont know what to do to get them out besides drilling and tapping. Even if that's my only fix, at least on of the holes is already oversized so I'm not sure what to do!

      Right on man, everybody recommending precision transmission and dude is good no dought, i would say these two guys are on the same level, theyre good but if you wanna rebuild your own transmission and diy it then you need to watch the videos Jimmy Williams has up. Somebody that hasn't never turned a wrench in their life could rebuild a transmission watching the Transmission Bench. I cant brag enough on this dude, those are the best how to videos ive ever seen.

    I had asked if you were just going to do the shift kit or rebuild the whole thing, naturally you responded at that time just the shift kit. However, I am looking forward to the whole rebuild if you film it. - I was going to ask if there was a specific rebuild kit manufacturer that you prefer or would recommend. I have a dodge ram transmission that is going to need a rebuild soon, a 545rfe.

      I don't know enough about transmission kits to recommend a specific brand over another. I ordered a kit that was a "Summit" brand and when it came it was an Alto kit, which I've heard good things about. We'll see...

    Please no more burnouts. We’d rather see you hooking up and putting serious power to the ground. Burnouts are boring and a waste of gas and tires.

      valid point, but if the truck does do a rolling burnout (something it wouldn't do before the converter) that means the torque converter is doing its job, and then we'll have to upgrade the rear tires (Which are next on the list, along with caltracs and a rear shock relocation)
