Poverty budget builds are the only builds I do. Much respect for you doing this series man. Its alot more realistic and reaches out to a much wider audience because not all of us can afford a several thousand dollar build.
I have a 400ex with a 416 bore and an 11 to 1 piston. It’s also got an hmf slip on and a stage 2 hotcam and an aluminum air box. The thing rips! I ride with my buddies on there sport quads and it keeps up just fine! Can’t wait to see this thing once it’s built!

One of these days I think it’d be cool if you went on Facebook marketplace or something like that, found a cheap beat up looking quad and fixed it up the best you can on a budget. It’d be more of like a tips and tricks series and will provide a worse case scenario tutorial for viewers who may have to deal with something like that one day. Plus, you gotta love a good before and after pic.

Micheal I have used rtv to seal the majority of my 400s engine and it’s held up for 9 years plus the time it sat when my dad stopped riding and it ran like a champ and still hasn’t blown
After your budget build. Go for a 440 big bore sleeve with +1mm kibblewhite valves, new seats and porting. Such a great air pump. My 2001 would beat tons of 450s. With the stock header and WB slip on(hugh stack of plates) Total sleeper ! I would deal with Powroll back in the day. Great people. Love the project Mike, keep it up buddy ! And... Maybe I'll bring my mobile ATV dyno over to your town someday.
quick tip. I had alot of ticking in my 1999 400ex and my problem was the auto decompression lobe on the camshaft. even if that's not the problem with yours, i still recommend taking it off. All you need is a shop press and it will slide right off. You can go look on you tube for a video. Awesome Quad!!!!
God I miss my 400ex. I had an 04 same color. With nerf bars, supposedly previous owner installed high compression pistons, rejetted the carb, exhaust, little things here and there. Thing was fast back in the day.

That brand of battery you purchased is actually pretty good, I run them in all of my bikes and have had no problems, if you keep them on a trickle charger when not in use for a long period of time they actually stay and hold charges for quite a while.

Very realistic. I just bought a 520 Rubicon brand new I wanted a sportbike but couldn't find one in my state at any dealer I called. So I'm going to look for a 400EX in the spring
Should go down to the frame and clean up all that rust and give her a nice rattle can paint job!! Definitely would make it look like a completely different machine
You should do a full motor teardown once youre done with the whole 1000$ challenge.. I have a 400ex with a broken shift shaft and I have no idea how to repair it and I dont wanna take it to a shop at all

Hey mike on reusing those gaskets. Clean then with some rubbing alcohol Then get a can of permatex copper coat and you will be good to go it stays a bit tacky if you have never used it before just make sure your hands are clean before you touch it during installation it’s best to hang it coat both sides let it hand overnight and install then send it I love these original bikes.
I dropped a tooth on the front sprocket and changed to an aftermarket ignition box at the same time and that was the most noticeable performance change I ever did to my 01 400ex. It is currently an 11:1 426 with a stage 2 cam and sparks exhaust. I lost second gear so its a pending project just like my 250r and kfx450r.
Lightened flywheel is one of the best engine mods you can do on a 400ex. The big bore kits wake them up but a lightened flywheel makes them a lot snappier and they rev a lot quicker. After having one, a normal 400ex feels really sluggish, I’ll never go back to the stock flywheel.
I still can’t believe that was $900. I’m always looking for a deal like that. After the challenge, put some OEM graphics on it. Look forward to seeing more videos of it.
DO THE WHITE BROTHER EXAUST. i have an e series and they are so fun and tunable! apparently the e series was one of the best pipes for that bike when it came out
Dremmel out the welds inside the exhaust headers, take off the air box lid, rejet. This engine is in the same family of the XR250R and XR400R, so there i plenty "free mods" to do.

I have also had great luck with the cheap batteries. I agree that a lot of the mods you mentioned should be considered free like trading pipes, used tires etc. Should run a non o ring chain on that thing anyways. Frees up 1-2HP.
Lol had a friend I told specifically not to take my trx 90 in the river. Guess where it ended up? Ended up having to drain the air box of all the water lol. Had to clean the carburetor and the air filter to get it right. Thankfully the engine held together.
For performance the absolute best thing you can do for quick power would be an exhaust. I ran a fmf on a stock engine with a 150 main and 40 pilot and it was super fast. That quad is now built to hell though
Do it up man; beware though, these are super cheap parts I ordered; if you have a bigger budget, I would maybe get better parts. It is possible they will be fine though.

I think that’s it right now but I will say I did order some cheap grips too ones that’s were pro taper look alike and ended up not using them after installing one cause they were both the same size not one for throttle one of bars and they were really short like noticeably shorter like only fit my hand and it was touching both ends of the grips lol. So let us know how those ones work out
Check out the 440 big bore kit with a 12.5:1 piston, hot cam and bottom end kit (after this series of course). I think the run around 700. Also, check out the auxiliary oil cooler mods ppl have done. There’s vids of that on TH-cam

If I was you, I would heatwrap the whole header pipe. It keeps the oil cool cause the oil tank is close to it.

Cheapest 400EX in my area is 2G's, and needs a carb to run. Nice find!

When you do the big bore kit don't cheap out on the head studs and head gasket. Header wrap isnt a bad idea either on these bikes.

Don't forget to remove the air box lid and rejet the carb when you're done, and don't forget the cost of the jets.
Those factory tires on the rear of the 400ex are great tires I’d keep them on it they get great grip but break loose on slides and turns
