  • Hello everyone today I have made a video on how to replace 1.6 HDI/TDCI
    engine injector seals and also rocker cover gasket. I have not planned to make this video but I thought some of you might find it use full so done my best to video every step of this replacement and make a new video for you. I hope some of you will find this video use full. I had a short time to do this replacement and I have done it in just over an hour. The time on this job depends on how lucky you are as if injector seals ( little copper washers on a end of injector) gets stuck and does not come out together with injector it might take a while to take it out. the best way to take little copper washer out if it does get stuck is long flat screw driver as normally you can squeeze it between a washer and a hole wall where injector goes and prime washer to stick off and then just pick it up with something long with a little bit of sticky tape on the end or use pick up tool.     Just thought I'd add this. Premature turbo failure can be caused by the injector seals going. Even more reason to do this job. Thanks for the video.

    Warning! You used the same old bolts to secure the injectors. You should always use new bolts, bacause the old ones can never reach the correct torque. I also noticed you didnt use a torque wrench to tighten the bolts. But apart from that, the filming and commentery was brilliantly done.

    Great video content: however on a volvo 1.6hdi you must take care of what injector came from what cylinder ... volvo injector have 4 different parts code when replacing. Be sure to put the injector back where it came out.

    Hi mate , a couple of things you could of done extra while you had injectors out.
    change the bolts that hold injectors,as they stretch once used so give wrong torque if used again,
    I thought cleaning out the injector seat and ports befor injectors go back in,
    check the leak off pipe for blockage while it was disconnected,
    I would of loosend the high pressure pipe nuts at the back as well,
    But thank`s for showing the method

      Hi mate this particular video I was doing in a hurry as that day I was extremely busy. I could have done more but only sticked to what was needed to get it going again as I had to put the car together fast I didn't plan this video I just happen to develop injector seal problem so I thought I might aswell record it as someone still might find it use full.

    I'd recommend tightening the rocket cover evenly and In the recommend sequence. This type of car would be 13Nm torque. Also while the injectors are out it's an idea to clean inside the bore and use a cutter to make a perfect seal with the copper ring 👍

    You should have changed the membrane and the rocker cover spring at the same time, because it sometimes tears and this causes oil loss on the engine and on injector number 1. People then think that it is the number 1 injector that is leaking, when it is the membrane that is torn.

    Hi Mad4FrenchCars,
    Good explanations in your video. You were lucky having no injector blocked - it would had been o horrible job :(
    I have seen you had injector with oil contamination - this was caused by the injector bolts oil sealant deterioration (HDI engine is known for this strange injector bolts position)
    I would also:
    - change injector bolts (HDI injector bolts must always be replaced as the bolt's material is deteriorating in time and the length of the bolt increases). I already had a broken injector bolt and extracting it was a time consuming job. This is why , from time to time, you must re-check that injectors are tightened enough
    - add oil sealant for each bolt as the HDI injector bolts passes through oil. This is the cause for oil contamination when the sealant is deteriorated (some people mistakes for with diesel contamination)
    - clean injector bed before placing the injector as the surface should be clean. There are some tools for injector bed cleaning which prevent any pressure loss
    - always tighten to torque or to angle
    - respect the same injector position when possible
    - with the engine started listen to the injectors for knocks - you could recognize an unproperly tightened injector by sound
    - finally check the injectors with Lexia , not for programming the injector but for verifying ECU correction for each injector(0 should be the best result, with a maximum of +2) - again, you could recognize an unproperly working injector.

    It always seems to be the 3rd injector seal that goes! Surely it is some sort of fault with design!

      It could potentially be, but I am not aware of it. Design is OK but far from perfect.

    It is best to grease the black seal before inserting it around the injector well. this is to facilitate its insertion in the correct position

    When you dont chamfer off and clean in the bottom of the injector seats its more likely to fail again sooner.

      @@Mad4FrenchCars Job Done Thank You. My seals were well bad. I got the impression the last ones were poorly fitted. Checking some other forums I see you should not have to retighten them. But I think I will check them in a month or so.

      @@datadogie well different people will say different things, but i think its good idea to check the tightness of all the nuts after few hundred miles just to be on a safe side. In my experience sometimes after few hundred miles some nuts gets a bit loose. I am not sure why. Anyway i am glad you done it and find video usefull.

    Hi, watched your video and spent the whole day today doing the job and cleaning stuff. However, now my car won't start, at first the engine was trying to crank but after several unsuccessful attempts, only getting a loud winning noise. Any ideas? Need to press the fuel primer pump right? Anything else?

      Battery might gone a bit flat. Priming is a must as there might be some air lock in a fuel system but also if you can get someone with jump leads to connect to your car while you try to start it i think would be good idea or try to spray some easy start in a air intake to help with starting it up once it will fire up it will carry on. As once it fires up then cambelt will turn a fuel pump and should push through any air pocjet

      @@Mad4FrenchCars Thanks for your reply. Charged the battery to 12.6V, pressed the primer pump several times still can't start the engine. Starter motor seems ok, can hear the cranking sound. I just remembered that I've lost one of the metal clips that secure the fuel return line on one of the injectors. Do you think it's possible this could be the reason?

    Great video.... I have oil coming out of wastegate on the turbo, what would cause this? would injector seals cause crankcase pressure? Having a nightmare trying to get a mobile mechanic out.... Thanks

    I have the same problem on mu mazda 3 2004 . The same motor with bosh injectors is. The 1.6 hdi motor is in volvo,Peugeot,citroen, mazda,ford . When you have s cha chua chua sound you need to replace a seals, but when you have a problem like this,you need to chek injectors and leaking , my 2 injectors have a leak. I have a problem that a 2 injectors have a oxidation and don't want come out, and i need a tool for that on compressor to pull them out .

      Sorry to hear mate. Injectors wich doesn't want to come out is common problem. Couple of times I used a compressor tool and injector came out with sleeve so had to use torch gun to burn a soot and then put sleeve back in once is off. It can be a pain sometimes

    I've done everything you just done the same way but am still getting leaking injectors I've given up and getting someone else Todo it I've been told too change the studs as well that hold the injectors in place and use some rtv silicone gasket maker on the and also around the rocker cover gasket to help stop oil leaking did you sort your issue out ? I need to get my injector seats cut that's what am doing tomorrow ilthe only thing I didn't do was disconnect the battery so now have fault code but been reset now it looks easy but when I still don't work it's crazy I tried 4 times and give up hope my issue is sorted tomorrow

      Hello david in my case everything seem to be ok. Injector studs its a pain to remove as they brake, I dont think thats your problem. Sometims fuel supply is a bit off and can leak or a fuel return on top of inkector it always need new o rings. In very rare cases injector itself has been undone and there is a leak on a side of injector. I cant really tell. Rocker cover gasket usually ok as its self sealing gasket.

      I can answer to your problem,i have the same engine on a ford and i had the same problem.The issue is that this engine after some time of worn it developes blow by gases inside and this gases,mostly are oil vapors escapes around these black seals under the injectors.The solution is when you mount these seals put rtv silicone under them and the problem will be solved

    Great video. Just wondering what grease you used to keep copper seal on injector instead of falling off? Some people put a bit of oil on crank case seal before fitting. There was a lot of oil in your air pipe to turbo.

      The car I was working on was a taxi with I think 240k miles on it. Ya it was a bit dirty but the way I drove it as taxi I think most of cars would crap there pistons out so good old 407 did took any beating I throw at it. I just used a bit of normal grease mate nothing special just to stick it on so it wouldn't fall. Most of the rubber seals is advice not to put any grease on them I normally try to replace any rubber seals without using any grease.

      Hi Sophie this video is not about a injector replacement on 1.6hdi/tdci, it's about replacing a seals wich wears out and is a common issue on these engines. Therefore there will be no specifying if you need to code a new injectors as I am not talking about it in a video.

    All my previous 2.2 and 2.0HDI never had an issue with injector, but the 1.6HDI it looks poor and bad design?

      Maybe you was just lucky not to have an issue with injectors or injectors seals on 2.0hdi as its as common as on a 1.6hdi. Otherwise people wouldnt buy 2.0hdi injectors as soon as you list them. And i have loads of 2.0hdi engines before with messed up injectors especially siements fuel system. Delphi seem to be more solid. 1.6hdi injectors are solid and hardly ever fail but the injector seals do go like every 50-60k miles but it only cost like 12£ and its easy to replace. 2.0hdi only benefit is more power and 6speed gearbox rather then 5 speed gearbox. But there is a loads of things i prefer in 1.6hdi like location of turbo is much better in my opinion also 1.6hdi gearbox much easyer to take of then doing a cluch. 2.0hdi however has a thicker driveshafts wich is better. I run 2 1.6hdi 407s to over 240k miles so i can tell they are solid as long as looked after and also they love good beating. 2.0hdi is good engines to but you cant really say oh 1 is better then other.

      @@missionnad1 220k km thats 137 miles so ya that mileage is still probably ok. Later then its like 270-300k km will need to change at some point it happen to all of my 1.6hdi

    little question: is there a way to test the injectors of proper working. i measured the resistance with a multimeter at the two pins and it showed around 0.7ohms on all four injectors. is that correct. i dont have any idle problems. thanks.

    HI, With all the oil on the outside of the engine, were you getting burnt oil fumes/gases coming into the cabin?? My exhaust system seem fine.

      I have cleared it all up later same day. I think I basicly jet washed it with a brake cleaner. And I can't remember any fumes or smell.

    Your video was pretty good but you didn’t explain at the end is the fuel system self bleeding or do you have to bleed it manually which I think would’ve helped the video a lot better cause I’m still scratching my head about that bit

      If you just keep turning engine over it will start but might take a quite a few times. You can help it out by pressing a prime bulb for a couple of minutes but that is just an option for hdi engines as tdci engines doesn't have a prime bulb so you have to just keep turning the engine over until it starts. It's not gonna take too long as a fuel is already in a fuel filter and pump all the way to fuel rail. So it only gonna need of a few engine turn overs and it should start.

      50% shore it wouldn't effect it. I'd just reset codes after the work is done and scan again for any problems

      Rocker cover is 5 Nm for pretightening and 13Nm for tighten it up i believe. Also you have to kind of start from the midle and work the bolts up towards the sides. Try to make sure it all lands on a gasket as equally as possible.

      People tried to go for as hard as 20Nm on rocker cover bolts and snapped them lol.

      Oil presure sensor normally sits near the bottom of the engine block. You should have a sensor cable going to it aswell. Usually near the place where other end of dipstic tunnel goes in a blovk

    Is corteco the oem for the gasket? Any recommanded brands? Is there any point in using sealing paste?

      Hi mate I have been told that Cortado is oem equivalent option for gasket in my local auto parts shop, and I believe procedure is a same for 1.6.TDCI in Ford. Sealing paste doesn't do the job on rocker cover gasket as far as I am aware.

    Hello, can you tell me if I replace all bad diesel injectors with new, in my engine (Ford Focus 1.6 tdci), will it already improve obvious weak power I feel every day, or does't- perhaps if turbine pump is also demaged (during driving with bad injectors maybe). Does setting new injectors with old pump is good solution with no worries in future? Thanks

      Hello mate how do you know if your injectors are bad? Have you done leak off test or have them tested? Injectors is not a cheapest part so you want to make sure they are deffinatelly the cause of poor performance before you replace them. 1.6tdci has only 90 BHP so it's not a very powerful engine as it is people do upgrades on turbo and injectors from Peugeot 407 1.6hdi wich gives them 110bhp but I personally haven't done it. Turbo might be faulty but most common problem with these engines relating to turbo is either a turbo boost selenoid or actual vaccum pipes coming off or developed some sort of crack in them letting air in. I would check vaccum pipes, get injectors tested wich you can even do yourself with leak off pipes measuring how much diesel comes out of each. That would be cheapest option. Its many components working together in harmony and it could be loads of different issues not just injectors or turbo.

      @@Mad4FrenchCars thanks mate, actually I' ve done diagnostics in two different services and the result is same -two practically dead injectors and two very weak injectors. So they suggest to replace all four with new. It's costly enough, so I wonder if this intervention will improve power and solve problem, or it can go to scenario: injectors are ok now, but turbine is also damaged, and the engine power is still weak as pre-intervention? Or does replacing bad with new injectors suppose and setting a turbo pump with it, so overall system will be good after that?

      @@Propolizei I think if you 2 garages both saying a same thing about injectors then it might be the fault. I would just replace injectors mate. Turbo should be fine you can always disconnect air intake of it and see if it's any play in a shaft.

      Hi mate there is no seal on them copper High presure fuel supply to injector nuts if that's what you been referring to.

      Hi mate i respect your choise to do yours with torque. So lets start from injector studs incase you decide to change them: pretightening is 5Nm and tightening is 10Nm ( pretightening 0.5daNm and tightening 1daNm) 1dmNm - 10 Nm.
      Then the tightening nuts wich goes kn the studs and secure injector in place
      Its a angular tightening 4Nm and 75°or 0.4daNm and 75°. I hope it helps once i hit 1000subscribers i will be able to upload a diagrams which clearly provides all information as the community section will be granted.

      Hi mate it's normal to have some oil inside air intake and also in the intercooler as Hdi engines release oil steam through the breather back in to air intake.

    Hi, thanks for uploading the end to end process! Just had another injector go on my 1.6hdi. for one of the tightening studs holding the injector down, I have one that just wiggles and floats around, but with an Allen key, I can't seem to tighten it. It keeps to not be able to grip onto anything. Any tips on this you. You mention you use a Crb7 hex tool? This is no different to the hex Allen key right?

      Hi mate thank you for a comment. In your situation I believe one of the injector studs or a stud nut is spinning in place. I would check a thread on a stud and also inside a nut these do tend to get loose very easily. You are right the hex Allen key is basicly a same thing as Crb 7 tool. As long as the end is flat and size same then it's a same tool. It should do up. Mind you it is recommended to replace all studs every time you change injector seals. I know nobody does but maybe these studs not design to be tighten too many times. Studs also easily snap and then it's a pain to get it out the left over. Hopefully you worked something out let me know. Also if hex key doesn't go inside a nut anymore just grab a stud nut with some pliars from the side and try to do it up like that.

The hex tool does still spin the nut but at mentioned, the nuts itself just spins and doesnt grip on anything. Its going into a garage tomorrow so hopefully its not too complex a fix. Really like end to end video from you you though! Super helpful to the community!

      No if you disconnect your battery before you do it then you dont need to use any software to tell your car about it. But if you done this job without disconnecting a battery then you would only need to delete faults redistered by ecu with diagbox. As once you disconnect injector with battery connected ecu will log it as a fault.

      I would recomment to get some injector crack spray. I normally use it if one doesnt want to come out i spray all around it and leave it over night it should come out easy next day as all the carbon around it will get soft.

    Got told my rocket cover could be the problem of oil leaking into the turbo is this true?

      It can be if the valve on a breather side is stuck open it would cause a breather to be always blowing more then it should also if you have more then recommended then amount of oil in a engine. Normally you will always have some oil comming from breather to turbo. But if there is a lot of it then might be a good time for service as fresh oil is more thick and will not come from breather that easy.

      Oil comming to turbo from breather is normal if you like to push the car to high revs or if service intervals is not followed then it will start to shit itslf a bit but nothing to worry about performance wise. If you want it to be more tidy you can install catch can

    I did the job on my ford fiesta 1.6tdci 2006 (same PSA DV6 HDI engine), but it won't turn over, I've tried it several times in short bursts of a couple of seconds - up to 6/7 times but it just won't start - I'm guessing there's air in my fuel line, any advice? the only thing i can think of is to loosen the HP fuel lines to the injectors and then try and crank it a few times to see if the air will come through those high pressure lines, reattach and try to start it? I've seen some vids with Peugeots that have manual fuel bleed pump on the car but as Ford don't include a manual fuel pump as these are supposed to be self bleeding

      You are correct. That's exactly what I would do. Disconnect HP lines or at least loosen hpfuel supply nuts on injectors to get the air out. Turn it over until you see diesel coming out.

      Then reconnect again and it should fire up also make sure all the connectors are connected properly back on including injectors, mass air flow sensor and camshaft one if you disconnect it.

      @@stevem5483 becouse you connected a battery already to turn over a car just leave maf sensor connected as if its disconnected it will give a fault. You might get eml if the car starts but that will clear itself after a short drive as it might record a fault for fuel pressure then a HP fuel lines undone. But nothing to worry about as either you can clear it with a diagbox after car runs or it will clear itself after a little while maybe a little trip or two

      Merci pour votre commentaire. tout dépend de ce que tu fais avec les injecteurs. si vous obtenez 4 nouveaux injecteurs, vous devrez peut-être les coder avec diagbox. si vous remplacez simplement un joint sur un injecteur existant, tout ce que vous avez à faire est de déconnecter une batterie de voiture avant de déconnecter un injecteur et une fois le travail terminé, connectez la batterie, elle ne devrait afficher aucun défaut. si vous remplacez 1 injecteur et gardez 3 anciens, vous pourriez le coder, je ne suis pas sûr.

      la deuxième question était de savoir s'il était nécessaire de retirer le système de carburant pour retirer le collecteur d'admission d'air, je crois. donc la réponse est que vous auriez besoin de supprimer au moins une alimentation en carburant de la rampe d'injection aux injecteurs car ils se trouvent au-dessus du collecteur d'admission d'air. Vous devez également déplacer une conduite de retour de carburant, mais vous devriez pouvoir le faire avec des injecteurs laissés seuls. De plus, le joint de cache-culbuteurs devrait être retiré car il boulonne un côté du collecteur d'admission.

      la question 3 était je crois que l'admission d'air a été supprimée, vous devez la recoder avec un logiciel ou quelque chose dans ces lignes. la réponse est simple si vous débranchez une batterie de la voiture avant de commencer un travail sur votre voiture. Ensuite, vous pouvez déconnecter tout ce que vous voulez et ce ne sera pas un problème tant que la batterie n'est reconnectée qu'après un travail effectué et que tous les connecteurs sont remis en place comme ils le supposent. si vous déconnectez le capteur de débit d'air massique, les injecteurs ou tout ce qui se passe dans une voiture avec une batterie connectée, il enregistrera un défaut. mais vous pouvez toujours le supprimer avec le logiciel Diagbox

      It's a very big problem once they don't want to come out but still possible. I would first remove as much crap build up as possible then use a injector crack spray around it and leave it for like a day to soak in. If it's injector closest to cambelt then it's hardest as it doesn't have space to spin in place. Other 3 injectors you should be able to spin them around but to do that need to remove inlet manifold and rocker cover and use size 24 spanner from behind to turn it anticlockwise. To make it loose

      What exactly do you mean mate, I have replaced injector seals in this video. If you struggle to start your car after that becouse of a air lock in a fuel system then just undo a fuel supply 17 mm nuts and try to turn it over few times to get rid of air of the system then then you see fuel coming out just do the nuts up and it should start with no problem.

      @@hugosilva1980 oh you mean a rubber primer to prime the fuel. Yes you can use that to prime your fuel system. You can just prime it using a rubber pump before putting a fuel return hoses in to a top of injectors. You can do it either way

    It's a decent enough video but very rushed work. You should have checked the injector housing for dirt and cleaned those out to remove any carbon build up with a reamer kit. Chances are you're going to have to do the job all over again.

      The fuel is coming from the top of the injectors, with the old and the new o-rings.

      @@daviddaviddaviddavid2955 oui, c'est juste pour purger les injecteurs, vous pouvez le faire manuellement en appuyant sur une pompe de purge noire au-dessus d'un collecteur d'admission d'air ou, comme vous l'avez dit, vous pouvez faire tourner le moteur plusieurs fois.

      @@Mad4FrenchCars je veux changer le caoutchouc des injecteurs je les sors de la culasse, puis je les purge comme tu dis ok. suis espagnol mais je comprends bien je suis avec le traducteur google hahaha

      et pour nettoyer la vanne d'air d'admission, débranchez d'abord la batterie, puis branchez la batterie et elle démarrerait, avec quelques pannes mais pourrait aller à l'atelier, ce qui est peu

      Little green seals are for a fuel return lines little black plastic connectors, wich goes in to injector

    never bend the fuel supply pipelines like that ! it will give you big problems

      @@himzooglecevac9356 shouldn't be a problem, but there is a reason to why these fuel suppleypipes are in metal. the pressure is very high in them, and they are measured presisely to fit - on the mico-millimeter !! leave them alone. loosen them ,but dont remove or bend them
