What fantastic door, you always have great ideas to shorten the time of the job but still are doing it properly and finish up with a good strong job, I am always learning when I watch you.
I absolutely love your videos! I've been kicking the idea around for years to try composite work and watching your videos made me realize that you don't have to have a shop full of fancy equipment to do this. Mostly patience. Sadly I have a much smaller window where the weather is OK to work with. As usual, collect parts over winter and hit it hard in the summer. Thanks from the States 👍🇺🇸

This was extremely helpful and informative, what are you doing for the windows? Polycarbonate with sliding windows or are you incorporating the original window? And if so, what are you doing for the track in the window frame?
I make my own. On nearly all cars you don't need to curve the door or side windows, as the factory bends are so slight. So anyone can just cut them from clear acryllic or Lexan. Because I am manufacturing for race, not road, cars - I fit the plastic windows to the doors directly, without winding mechanisms, but putting a sliding panel in the drivers one as the rules require, and in the from passenger's if its a rally car. I make my own curved rear hatchback glass, heat molding them in the cheap oven I built from a curbside throw-out gas bbq. th-cam.com/video/dgTlKkhK338/w-d-xo.html
Question: to make the molds do it all, both quick and easy hand layups and high end vacuum infusion with tailor made cuts of different materials, would it be as simple as just adding flanges to your molds?
Yes & no. Yes - it is easy to add flanges to car panels using coreflute sheeting (the stuff real estate agent signs are made from). This can be screwed in place and self releases from fiberglass. No - This gives you a mold for vacuum bagging, but does not allow the quick edge trimming & sanding of the finished product before releasing it from your mold that is possible with an un-flanged mold. However you CAN vacuum bag an un-flanged mold. All you do is put bagging on both sides of it using tacky tape, joining the two vacuum plastic sheets into a fully enclosing bag - rather than just a single sheet just covering one side as with a flanged mold.
Hi Bill, I notice in many other tutorials, they apply many many spray coats of gelcoat. My question is, hen using a brush as you do, ar you able to achieve a uniform layer of gelcoat without thin spots? Thanks again for all your efforts!!
You want it to be thick, you control how much you can put on, it looks like Bill is not afraid to use medium amounts of gel coat, I personally will cake it on enough so I know that the if there is any repairs needed to be made I know that I wont sand through the gel coat
The door needed 3 x 1.5m pieces, so 4.5m total cloth, which goes for $45 - 50 per metre depending on where you buy it... so about A$225. But the epoxy resin isn't cheap either.
I'd like to, but I can't at this stage. How do I weigh the Kevlar I laid into the floor? What I can & will do is weigh my existing car, then this one when everything is transferred over. That's the only way I can get a weigh comparison , and the whole project will need to be completely finished before I can do that.
Exam in an hour, and I'm watching this instead of studying.
