You are the most thorough fabricator ive ever seen on youtube. PLEASE DONT STOP MAKING VIDEOS. Amazing job. Very easy to follow along with very clear instructions! You da best
You are my new hero. I have worked with foam for a few years now, but some of the tools and techniques you are using are going to help me immensely! Thank you much sir!
I just discovered your channel and after 10 minutes I subscribed. I'm surprised and speechless because it's awesome that someone is that unbelievably talented and willing to share his savvy. A big 'thank you' from Germany.
Again, this tutorial is so specific. This is a gem to find, most tutorials leave out details assuming you know what to do. Plus you give awesome tips and tricks from working with it for so long. Believe me this does not go unappreciated.
The most and the best build I have ever found on you tube. Also its the easiest and the cleanest build to. I will be using his idea to make most of the armor an parts I need based on his design idea! Thanks so much Ted!
Huge fan of your videos! What you're doing is incredible, from one artist to another I really appreciate all of the advice and information you put out for us to indulge in! Keep up the good work :)
Very trusty! Love your vids Ted. TH-cam is better than Uni. I learned how to thermoform on youtube and now FOAM. I'm practically foaming at the bit watching your comprehensive tuts. 2 thumbs up from me.
I dont know about others, but the helmet's base design kind of reminded me of Magneto or Judge Dredd. Awesome job by the way. I look forward to learn more about foam crafting.
Very helpful videos. I really like how my costume has turned out so far, but tackling the helmet had me a bit nervous. Your method makes it look easy and now I'm excited to start on it.
Excellent follow up video! I expected this to be much more difficult! These should be part of the Stan Winston School videos where you'd see some income, man. Well done!
I love these videos you're putting out. I'm definitely going to use these tutorials to help me make my own Lady Thor cosplay. Thanks so much for taking the time to explain thoroughly on these tutorials!! :)
subscribed! I love these videos! Ted you are brilliant my friend and these are great for people that are just getting started. I'm making some foam Robin gauntlets for my daughter right now
This is so awesome. I may do this technique for the creation of my HMC for visual effects... Could I also harden the helmet using Fiberglass resin so it fits my head?
Evil Ted Smith I'm planning on making a fiberglass helmet like they have for motion capture... I think I'm better off just making a brush on mold and make it that way.
Can't wait to see your next video Evil Ted love what you do. Could you sometime in the future make things from movies or video games? It would be awesome to see you do something that.
Hi Ted, great video. I'm using your tutorials to make my own foam helmet. I'm having some problems though with the contact cement not sticking together and making a good bond. (I don't use Barge, maybe that's it.) Maybe I should rough up the surfaces before so it has more surface area to glue? Any tips on how long I should wait before trying to glue, multiple coats, etc?
i plan on making a similar helmet. now were you put the M piece on the front, i wanted to have more of a horn pieces going straight out. How would i round out the base to fit more properly?
3:18 Again, you drew a pattern then transferred it to the front of your foam making your forehead piece land short 4:50 you can cut perfect holes and make perfect discs with a wood hole saw kit... get the one that has like 16 sizes mine goes from 12" to 5" it cuts foam like butter!
hello I am making an Austrian cavalry helmet out of foam similar material to what you are using but I wanted to know is there anything I can paint on to harden it like a shell
Hey Evil Ted, I'am having a issue with the paper patterns. (of course paper is thinner than the eva foam mats but I have a sort of issue with making armor that when the foam is cut and you wrap it around the body its to tight or to small. because the foam is thicker. Note: I did not heat up the foam to bend (just for pre-viewing if it fits around the arms). I see I almost use the same technique you use I even use a bit over length for those errors but turns out a bit tight.
Evil Ted Smith I sometimes have small gaps where detail pieces line up. I usually just hide them under more details but was wondering if you had any advice on filling in those little gaps when pieces don't line up just right? Where the forehead of your helmet and the stripe to the back meet what would you do if there was excess space there?
Captain_Tripps like plumbers putty or anything really that starts out as a soft gel like substance and hardens or even using liquid foam or foam in an aerosal can
RedYankeeRose You can use Floor mat foam and Fatigue mat foam. It's basically the same kind of foam that L-200 is. Plus a lot cheaper. bit.ly/1h8Bsdm bit.ly/1rdxTut
Evil Ted Smith Thanks for the links! The anti-fatigue mat is a great option for a thickness in between floor mat and craft store thin stuff. Thank you Thank you !
Is the foam you're using, just normla EVA by 11mm? Cause I just found the foam with the profile on the back, but need the ones with 2 flatsides! Are there difference between the hardness ? I'm german, if u said that in the video, i didnt noticed.
Hi Evil Ted im looking to make a similar helmet to this design you have done and i was wondering if you had the paper paterns on PDF or similar since i have never made a helmet before and do not posses a head cast or motorbike helmet :( .... or atleast maybe some advice that could help achieve the measurments for me head sculpt thanks :)
14mrdas If you don't have a head cast. You can make a pattern on you head. Check my Evil Ted Talks Evil Ted Talks: Foam Sizing, Pattern & Fabrication Tips
Please, is there any other glue I can use besides Barge cement?? I can't buy it here in Japan and amazon does not ship any hardware items over here- including glue!
damn. I will try to see if I can find it in the stores here but I highly doubt it. Will the all purpose type of barge glue work? Or do I have to buy a certain one??
If the pattern fits the head form and it's the same size as the head and you trace the pattern shapes on the outside of the foam and the foam is 3/8" thick wouldn't the helmet come out smaller than head size???
You are the most thorough fabricator ive ever seen on youtube. PLEASE DONT STOP MAKING VIDEOS. Amazing job. Very easy to follow along with very clear instructions! You da best
Thank you. I'll keep working on making them better.
I love this guy. so down to earth. he's the Bob Ross of Foam

+Jorge L Dejesus Sanchez Thank you...
This is one of the gaping holes in my skill set you've helped demystify (one of many I admit)... thanks Ted!!

Excellent follow up video! I expected this to be much more difficult! These should be part of the Stan Winston School videos where you'd see some income, man. Well done!

ESPECTACULAR!!!
thanks for explaining your great work
Thanks for watching and subscribing.
This is so awesome. I may do this technique for the creation of my HMC for visual effects... Could I also harden the helmet using Fiberglass resin so it fits my head?
Why make it hard with resin? Foam looks hard when you paint it.
Evil Ted Smith I'm planning on making a fiberglass helmet like they have for motion capture... I think I'm better off just making a brush on mold and make it that way.
Evil Ted Smith And I'm also attaching 3d printed parts on it
Man is a bloody GENIUS!
Thank you for subscribing.
Evil Ted Smith thank you for the amazing content sir!
YEAH PART 2 YOU ROCK EVIL TED!!!
Beautiful tutorials! Thanks, so much. What is the surface of your bench?
Amazingly useful! Thanks Ted
Thanks for the awesome tutorial. Can't wait to make a Spartan helmet using this vid!
Great tut!
Can't wait to see your next video Evil Ted love what you do. Could you sometime in the future make things from movies or video games? It would be awesome to see you do something that.
OK C SHOCKER… I will think about making something for a game or movie.
Just as good as part one, this tutorials will be very helpful for me soon :D
You should build a breather and lens piece that can attach and detach.
Awesome tutorial! I've made a few helmets with your method :) I'm wondering though... Where did you buy your rubber tubing?
Ted! Love your videos :D one question, how can I get the foam pieces rigid enough for electronics (servos and motors)? Like for faceplates and such
Buy a real helmet visor and use that.
Thank you :) love your channel
Hi Ted, great video. I'm using your tutorials to make my own foam helmet. I'm having some problems though with the contact cement not sticking together and making a good bond. (I don't use Barge, maybe that's it.) Maybe I should rough up the surfaces before so it has more surface area to glue? Any tips on how long I should wait before trying to glue, multiple coats, etc?
Great tutorial! I will try this very soon! One question. What do you have on the inside of the helmet? The lining-type-stuff. :)
if you were to do a robot head would you start with a helmet and build up from that? also is it really warm to wear this and or a suit?
+marc venables Any suit you wear is warm...
Hi Evil Ted I was just wondering if you can do a Robocop costume build because that is the one I want to make
Yes, you should make it! Don't wait for me to make it, I have too many other projects I'm working on.
This might be a stupid question but do you have to take the space a wig is going to take up into consideration when making a helmet?
You can use the heat gun to dry the contact cement faster?
+O B Wan A hair dryer would be better. The heat gun is to hot for drying.
thank you for sharing your knowledge! You're the bomb
Naomi Verlinden Thank you! More to come.
Awesome work!
i plan on making a similar helmet. now were you put the M piece on the front, i wanted to have more of a horn pieces going straight out. How would i round out the base to fit more properly?
Make it kinda like a dome with a cone on top
3:18 Again, you drew a pattern then transferred it to the front of your foam making your forehead piece land short
4:50 you can cut perfect holes and make perfect discs with a wood hole saw kit... get the one that has like 16 sizes mine goes from 12" to 5" it cuts foam like butter!
How would you suggest adding things like horns to a helmet?
would this idea with the helmet template also work with a face mask?
wow, seriously dude, you are very cool!! big thank's man, you are great!
NE XIS Thank you for watching. More to come.
i just never find you glue stuff... it,s impossible to find 3M or barge cement in canada.. but i'm gonna try a spray glue
NE XIS You can use any good contact adhesive. Check your hardware stores.
hello I am making an Austrian cavalry helmet out of foam similar material
to what you are using but I wanted to know is there anything I can paint on to harden it like a shell
Richard Krotec I always find that when you try to put a hard coat on any foam parts, it will crack easily.
Richard Krotec Plasti-dip.
What are the different foam thicknesses you use on this helmet? Is the base the same thickness as the detailing?
Bellexi Cosplay No, it's thinner foam.
wonderful! That's what I thought. :) What is the thickness you use for the base and what is the thickness you use for the detailing?
Fantastic tutorial. Thank you! :D
What grit file do you use for foam? I've made swords and clubs before, but only ever out of wood.
John Smith Check out my tools of the trade video for lots of tips like that. Good luck.
Evil Ted Smith What kind of glue are you using? Thanks :)
MightStarCZ
I can tell you Woodward contact cement works really well.
Hey Evil Ted,
I'am having a issue with the paper patterns. (of course paper is thinner than the eva foam mats but I have a sort of issue with making armor that when the foam is cut and you wrap it around the body its to tight or to small. because the foam is thicker.

I usually just hide them under more details but was wondering if you had any advice on filling in those little gaps when pieces don't line up just right? Where the forehead of your helmet and the stripe to the back meet what would you do if there was excess space there?
Use some cheap filler and sand it smooth, you can paint over it later so that it matches.
cheap filler?
Captain_Tripps like plumbers putty or anything really that starts out as a soft gel like substance and hardens or even using liquid foam or foam in an aerosal can
DavidSpecialis I use KIWI Seal it comes in a red tube. You can find it at most hardware stores.
Are you using a cement glue? Is it okay with foam..i was thinking that the foam will melt with cement glue..
Evil Ted, you are the best.
Where can I find L 200 foam?! I tried asking at my local hardware store but they just gave me blank looks
Great dremel tip, Ted. :)
Do you think its stable enough for me to do an aluminum cast on it
Random question do you by any chance show how to make a face shield for a helmet that actually moves?
Not yet but I'm working on some now.
This man is a genius
Me gusta! muchas gracias por compartir, saludos desde Colombia :)
laura quintero Hello Colombia
Is the foam you're using, just normla EVA by 11mm? Cause I just found the foam with the profile on the back, but need the ones with 2 flatsides! Are there difference between the hardness ?
I'm german, if u said that in the video, i didnt noticed.
So nice work
I'm about to make a bounty hunter helmet, Thanks for the tips!
+SAMURAl You are welcome. Good luck.
Reminds me of Magneto's helmet :)

***** I'm not sure. I only know glues that we have here in the states. Sorry I couldn't be more help.
damn. I will try to see if I can find it in the stores here but I highly doubt it. Will the all purpose type of barge glue work? Or do I have to buy a certain one??
***** what you need is a contact cement glue.
The glue they use for models would work.
Thanks for the videos!
Clinton Cooper Thank you for subscribing.
What material you use ? it's anything type soft plastic ?
+Sarah Dávid I have my supply list just below my video.
Thank's, Ted,you Rock!
Where do you find where the plastic to the helmet? Also the utensils.
Do you have tips to made a starshiptroopers helmet from foam
I think there are patterns for it somewhere.
freaking awesome!!!
Where'd you get the neoprene tubing from?
Mc Master -Carr. Great site where you can find just about anything.
www.mcmaster.com/#o-ring-cord-stock/=r72zlj
Could you please write the name of the thinner foam that you used.
Love it, subed as well. I need help with my Alphonse Elric costume and this might just do it!
What did you use to glue that parts? And this is a awesome build
I have my supply list just below the video.
Can you add larger pieces to the helmet, like pieces that stick out allot?
Sure you can! Do you mean like horns?
Yeah, Also like large scales.
Carlos Valladares FLY CARLOS! FLY LIKE A DRGAON AND ADD THOSE HORNS AND SCALES
Redcloudsrocks i want to use this tutorial for a monster hunter helmet.
If the pattern fits the head form and it's the same size as the head and you trace the pattern shapes on the outside of the foam and the foam is 3/8" thick wouldn't the helmet come out smaller than head size???
You should paint it blue because it looks like mega man
Great video! So helpful! Is it possible to scan your flat paper pieces and give us the file?
Yes in time I will have files...
Evil Ted Smith This is great news!
thanks for the tutorial very informative..i hope i can duplicate or at least make one helmet for myself. :) +10 Bravo
+loveskey Thank you.
Im just wondering if you know where i could buy eva foam in bulk i live in new zealand so it would need to be online?
