Very cool stuff. One suggestion would be to look into spray adhesive in larger canisters, if you haven't already. 3M sells them in all different sizes, they look like propane tanks from a BBQ grill, it's much cheaper than buying the normal cans if you have a lot to glue and it seems like you do.

Wish I could help you make the mold.... I see some issues having done this many times before, little tricks of the trade to make and keep it SQUARE as weight & heat from curing resin try's & WILL warp the foam in some degree!... Take a 3D Model of your favourite car and divide the model into LEGO’s and 3D print in pieces, epoxy them together and prep for resin. Wood mock-up frame underneath. Done.

Can you machine some plugs for a truck build project that I'd like to do? Your system would result in 100% accuracy compared to me removing material via sanding glued layers of polyurethane. In fact, what I have in mind is so much simpler in design than your exotic car.
is it ok to actually fit these onto cars and drive around? they look light and could probably be shielded against weathering with coating and also serves as crumple zone
I skip a roughing pass, saves alot of time. the only time i use a partial roughing pass is to eliminate an inch off of the top of the box stock to be able to cut a 6" depth part with a milling bit that has a 5" flute from a 6" box stock.
I'm considering a similar construction method for an experimental airplane, a Long-EZ. I assuming I'll need to CNC both sides of a foam block to account for draft in the model. Did you run into this problem? Was the stock foam the exact thickness of your "slices" or where they machined down to the correct thickness? Nice work.
So after this foam is made, what do you do with it? Fiberglass over it so you have parts to build the actual car? Also, if you could point me into the right direction for a decent CNC machine and/or the program you used for it I'd appreciate it. You're probably a busy guy so I understand if not. Great work! Hi Chris. Yes, the Styrofoam has to be hardcoated and finished first then molds would be casted from the plug. research on building your own CNC. Im using a custom build CNC so I cant really recommend one. Existing CNC router tables don't have the type of z height that's good for machining automotive plugs are anything of that size.

Just found your channel. Amazing!! ...Amazing!! I tried the same foam for a fender plug I wanted to make but the bit i am used caused the foam to melt and messed it up. I slowed the router down but then it breaks the foam. What bit are you using and speed to get such amazing cuts edges?
Always wanted to do this, great vid!! If one wanted to make say fender flares, where clearly the back side (mounting surface) is contoured to the body, does this make it much harder to use a 3 axis setup like this to make a plug? Also, how much (wild guestimate is fine) would it be to design, 3d model, route plugs, and make molds (4 fender flares for an SUV?)

you use renshape? I'm a tool and die maker, I make automotive carpet molds so pretty similar to what you do. i find that if I'm making a fiberglass mold its better to use perfect pine cause its cheaper. the downside is that its not as dimensionally stable.

Looks Amazing!! When you cut the foam do you do a rough tool path first then a finish tool path or just finish?

are you using a 2 flute spiral? 8-14k RPM at 100-200 IPM.

also try a bigger bit if your going too small. 1/4" the smallest you should go for milling styrofoam. GL.

The CNC I have is a custom built machine. Plenty of plans out there for you to build yourself one, if thats what you really want to do.

converting wont do much for surface quality. but you can try the tool meshtonurbs in rhino.
