Try a small triangle shape file to open the groove on the thread. A dremel with a thin cutting disc might also open the groove if your slow,and steady.

You bring joy to others....what does it say about us that we take joy in your pain? At 34.37. Flaw in your plan is both nuts are designed to slow down an grip the pinion shaft? So that you may have a proper feel as you work, chasing should be done with an open nut that is unconstrained and your original nut should be tossed because it was distorted in the removal process. RIP shop vac. Memorial service in the works?
IMO it's not just the burr left by the hammering but it also might have damaged the thread below the burr. Amazing how some something done decades ago by someone who thought the problem forever solved comes back to haunt the present day. As always, interesting video.

Hey freeman take a look at the original nut I was taught a long time ago if you take the original nut and turn it around the small grooves in the nut act like a thread chaser and will clean up and straighten the threads in most cases its worked for me when working on my cars see if you can try that its always worth a try.

Isnt that nut a one time use nut? As in its tapered slightly toward the end, so it would feel tight as you tighten because its torquing itself onto the threads. Also, doesn't the factory manual state the thread pitch/size? Might have to pony up and get the proper die to clean the threads. Plus....new tool for the box😅
I'm not 100% sure about the nut. I didn't see the thread pitch/size in the manual. I might have missed it so I will look again. You're right I do need to get the proper die. Nothing wrong with new tools.
The rollers should come with hardware & that 1 bolt is NOT SUPPOSE TO LOOK LIKE THAT, LOL.
You're right. They do come with hardware. They've arrived but I'm not in town to install them. Figures. You tell me how hat bolt got that worn down.

You can try a SPLIT DIE to try too fix those pinion threads.

Yes, the new nut does try to go on. A split die would probably work. Good idea.
I never had one of those fancy thread files, I had a set of small triangle files and once I got it close I finished it off with the proper size tap and die. Would it be false pride if I thought that I was the Kevin you were referring to?
