Thanks for the great video series! It is nice to know that if anything ever happens to mine, I can refer back to this.

So, I've been worried about the shimming process. When you add the gasket, do you want to have some end play? My last transfer case i got from John Gates and it was always super noisy on the road and i just dont want to do it again for a long time!

I don’t recall a noisy t-case complaint about John’s work. John really thought he could fix coast noise on lifted zuks. If tires are driving the drivetrain making noise and you make the noise go away by pushing in clutch is coast noise not t-case. Noise on low gear is normal they are spinning faster.
You will never find a factory case with more than 4 mm of shims. Simply were there for machining variances.
Common to use a 3 mm shin with some after market gear sets.

So when the transfer case is fully assembled with the gasket and everything, do you want end play? I have the ability to measure that if there's a set amount, it looks like in the manual, perhaps .002 to .006 in

Yes because the oil is thicker than that. A little end play is nice. I do it with no gasket to check because the gasket is essential in spacing
If no gasket you have no end play that about as good as you can get.

MY I've seen kits to get 4lo where they modify the shift shafts and retain that center ball and single stick, what are your thoughts on that? They say that when you leave that one out the t case can 'pop' out of 4wd, in your experience does that have any truth to it or would you just call it a sales gimick?

Single stick 2-lo have been around for ever you just cut a notch so the top of the stick can escape. Thousands of twin sticks sold very few issues. We always recommend upgrading to thicker front output shaft. All of the thin gears will jump out of gear no matter what you do to modify or change the shift rods.

Hello all, I've got a chevy tracker with the 1.6l 16v (blown) and want to swap in a 1.6l 8v, does anyone know if the bolt patterns line up or will I need an adapter plate?

You have to change the harness the ecu if you want to stay efi
If you want to carb the 8v you ah e to remove the high pressure pump in the tank
