Machining Custom Aluminum Bed Rails For Our 2023 Bronco Badlands - Cleaned Up The "Top Off" Look!
Wanted a cleaner look when the hard top was removed on our Bronco. This was a very manual machining project and really, to large a project for my tiny machine shop, but like most machinists do, you find a way to make what you want with what you have. We are happy with how these turned out.
I started with ½" aluminum plate 5" wide and shaped it with a Jet band saw, then finished the profiles with a 72" belt grinder and files. I used a Jet JMD 18 Mill Drill to drill all the holes and to cut the slots in the top. Then I had them powder coated for a nice matte black look. Definitely a large project for my tiny machine shop and small machines, but if you get creative it is amazing what you can get done with the tools you have on hand.
If you don't have a milling machine, I think a series of offset drilled "dimples" in the top would also give a nice look. Maybe 3/8" drill but only go 3/16" deep. Or even better, get a ball nose end mill and drill the dimples with that.
Could not be happier with how these came out. I have seen some plastic tub covers or bed rails available for the Bronco, but was not happy with how those looked. I really like these.

      @andyd1006 - The prices change so much I would not even have a good estimate for you at this point? Also, a pretty wide cost difference in brands. Pays to shop around online for the best price, leverage coupons and holiday pricing.

      @@MarcusViniciusMO Thanks for the question. I don’t believe the mic does that kind of damage to the bore IMO. The tip of the mic has enough radius that it does not scrape, just rubs. And you control the pressure so if it is a really sensitive bore you can use very little pressure. Just be sure you are using the same feel in the bore as you are with the outside mic you measure with and it should be an accurate measurement.

      ​@@BladesIIB😂 Not necessarily, a standard 220 amp gas cooled Feonius torh with a quick-change tip, cost around 550usd. Now imagine what kind of tig with AC\DC I learned on 😅. If I had known earlier, I would have ordered a CK water cooled torch for 250a from the US, lighter and much more flexible with a flexible tip for much less money 😢

    Do you clean up with compressed air? A chip that big should not be about to get around the cover from the top, so most likely it came in from the bottom

      @@joshua43214 Thanks for the comment. I rarely used compressed air on the lathe. Also the only time it has happened in 4 years. I did an early project the hubs video on my channel and had piles of chips so I think not happened then.

      Oh--and I had the idea to get somebody to weld in a hex key with a handle on it, so that it could more easily be opened and closed. Have you thought about doing that?

      @@bkrans9 it is just 2 screws so you could maybe cut the liner just a bit to access. Otherwise it is easy to remove once the top is open. We were able to get out pump and leaky cylinders to work enough to get it open before repairing.

      @@bkrans9 have not thought of that. I am not sure people would want the part hanging down inside the vehicle all the time. When it works you can get a T handle Allen wrench and it works pretty well just popping it up in the hole in the liner.

    I recently bought one of these. I’ve heard from some people that you could get a good quality grind, if you’re careful. I’ve done more than a bit of grinding over the years, so I’m not new at this. The first thing I noticed is that I had to throw the wheel that came with it away. Really folks, this is a cheap unknown maker wheel. Don’t bother with it, just dump it. I don’t understand the point of trying to save money on wheels. Just spend a bit more and buy good ones. No point in buying junk and then complaining about the quality of grind. The next problem is the wheel hub, sleeve, arbor, or whatever people want to call it. Most 7” grinders use the American taper spindle. That a 4:1 taper with a 1” large end. The tip of the spindle has a 5/8” left hand thread. This grinder has an almost American taper spindle. The taper is correct, but the large end is too large. The hub doesn’t sit far back enough on the spindle, about 3/8” too far out. Now, the hub that comes with the grinder fits properly, because the taper is also bigger. But there is a problem with it. There is no way to fit a jack screw to pop the hub off the spindle. Normally, the front of the hub sticks out from the taper and there a large internal thread. A part screws into that internal thread once you remove the left hand nut that holds the hub in. A screw threads into the middle of that and turning that screw in pops the hub off. Grizzly wants you to tap the spindle screw with something (softer than the screw!) to jar the hub off. I had to do that, but I will NEVER do that again. It took more than a bit of force, after removing the wheel and putting one hand behind the big nut that holds the wheel on, to help pull on the hub while banging in the spindle. Never, ever bang on the end of a spindle to remove something. This is stupid! There are three high precision bearings in the motor and at the arbor end of the spindle and you WILL damage them after doing this a number of times. The reason this is a concern is that you have to change wheels every so often as they wear down, or to get different ones for different purposes. You MUST balance new wheels. They don’t supply a balancer, just a balancing taper spindle. You must buy a balancer and they are expensive, or, if you know how, make one. I made one. It still cost $150 to make. If you think you don’t need one, then you shouldn’t have a surface grinder. The point is that I bought a few American standard hubs, and they stuck out too far, so far that I couldn’t even get to the screw on the spindle. I had to machine out the internal tapers in the hubs until they fit properly. That has to be done with extreme accuracy. That’s the biggest problem with this machine. You can’t simply buy a standard hub. Good hubs are very expensive. I was lucky and bought them, new, off Amazon, for $60 each. Now prices are $95 to $145, which is a more normal price. The hub that came with my grinder is really cheap. The hub here looks better, but I can’t tell if it has the internal thread for the hack screw. Grizzly doesn’t sell complete hubs for this machine. They sell the parts which totals about $140 for the worst hub I’ve ever seem. Interestingly enough, MSC sells what looks to be basically the. Same machine for over $6,000, not including the $350 stand. They say the table moves in 36 bearings, but the manual doesn’t show bearings, just the same “V” slide the Grizzly has. They sell lots of hubs, but don’t list one specifically for their machine. I was hoping they did as it likely has the same spindle. Oh, don’t buy their current 6 x 12 mag vice. It’s nowhere near worth what they charge. No end fence. No end screw holes for a fence. The real fence holes were drilled by hand and are a different heights and too far up. The rear fence is useless. It’s aluminum with two hand drilled holes, no slots and is not flat. It has an edge the go over the top of the vise, making it useless. I had to make fences and drill and tap holes on the end. Buy a cheap vise off eBay. They’re just as good, cost less than half and come with two good fences. By the way, you’re going too slow when you grind, speed it up to about twice the rate. The same thing will happen even with coolant. And NEVER use oil as coolant on a surface grinder, no matter what anyone says. Another thing is that if your part isn’t perfectly flat, then it won’t be flat after it’s ground. You mentioned that yourself when you spoke about the warpage of the part. I have very thin shims I use if necessary.

      @@BladesIIB you should mount all your wheels on their own hub. That saves a lot of time when changing wheels as all you’ll have to do when you put it in the machine is to give it a light run through with the diamond. If you change wheels a lot, you remove a lot of it when you put a wheel on a hub as you have to diamond it to get it concentric each time.

    After thought, Cut the mounting, not the boss and add fill. Two cuts, 1 vertical half inch over from boss, 1 horizontal above the boss. Relocate and weld back together. I have the same machine.

    Added Same as before just bolt the box to the base.Really........ the exact same set up on my 295 roller.Easier to take out the drawers(safer) dill 2 1/4 holts and bolt to the bench .The galvanized clips are $ 65 for a bag of 4..............bolt the top box to the riser.

    All the station wires are red. I have a smaller blue, white and red left. Where do tbey go?

      @13abelmendoza - I can't speak to wire colors since that can vary for any installation. For my install I only had to deal with zone wires and the common wire. Some thoughts, are you may have more than one valve and could have more than one common wire? You may need to power on a pump and one of those wires could go to the Pump connection on the timer, or you may have some other accessory powered and need to attach one of those to the 24v connection on the timer? If you are replacing on older unit, you will likely need to see what those wires went to on the old one. If you are starting from scratch, it may take some wire tracing to sort that out. Sorry I can't offer more help than that All the best getting it sorted.

      @@marceloiannini8199 Glad you enjoyed it. Appreciate the comment. Not sure it is a genius idea but it works well for me. The magnet backed dial does not stick great on the rounded surface. I made a collar for the tail stock so I can put the dial on the flat top of the tail stock and read off the collar and that works much better.       @rmartinjr420 - Sounds like could be a faulty unit? Hopefully you can swap it where purchased? Have not had that issue so I don't have any insight for you there.

    Great video, I'm gearing up to do this in my home shop, currently in the process of getting my panel upgraded to 200 amps. With your lathe , what was the total single phase power on the line you dropped to your vfd enclosure ? 75 amps ?? Sorry if I missed that being mentioned in the video

      @thegraphixfoindry1681 - I am using a 50a 220 outlet that was already there for a welder plug. Your VFD should list what it needs? Bottom line, I have never popped my 50a breaker in the 3 or 4 years running the lathe. Good luck with your install. Thanks for the question.

    to be clear u can program manually AT THE DEVICE nailed to the wall...there simply is no good instructions from B-hyve and what there are are confusing as hell .......as the blogger above states....a lot of people don't use the cell phone app. So why doens't B-hyve put out some halfway decent instructions. They invented the thing, surely they could get an intern to publish a spiffy little how to. Lots of complaints about customer service......first timers i suggest looking at other pdts.

      @timkoss1029 - Thanks for the clarification about the "Functionality" to manually program, vs. the "Instructions" to actually be able to do it. And yes, I have seen a lot of comments about their customers service. Appreciate your comment. To me the real power of this unit is the wi-fi, no need for an additional weather station since it reads online and I love the app. If not using those features, I am sure there are a lot of other options out there.

    there is absolutely NO INSTRUCTIONS to manually program AT DEVICE ...likely installed on ur garage wall where u find ur Wi-Fi signal won't go...........B- HYVE provides no instructions anywhere that u can understand so u can walk out to ur garage and water a zone, like a flower bed getting scorched in the summer heat. No phone? ur screwed and B-Hyve has no instructions to help u.
