On this installment of the 1.8t MK2 GTI (re)build, I rebuild all of the brakes and convert the donor shell to GTI rear disc brakes. Also covered is the proportioning valve and brake bias.

The reason why Volvo Aero licens built the Pratt & Whitney JT8D was so Swedish Air Force if a war broke out, confiscate engines from from DC-9's and MD-80's that SAS flew as at the time.
At 42.30, why did the pressure switch pull in the compressor clutch if the system wasn't yet charged? ie didn't have pressure? Also, do those pressure switches always have a schrader valve? I'd like to change mine but don't want it to all leak out

It seems like your return spring on the rear brake compensator is shot? The valve looks like it's floppy to me. The bottom the of the valve, where the "hex" adjustment is, should be pushed outwards. The main spring pulls the top lever of the valve, compressing the lower portion. There's a small return spring that opposes the force
There's only two little coil springs in there that work against brake pressure, plus the adjuster is still loose. There's no tension on the lever until I hit the brakes. Not saying it's correct, but it's always been like that and I never had any issues with the rears.
@@bakedbeansgarage116 there needs to be tension for it to return correctly if you want proper function. As long as you’re not locking the rears first then not a big issue but not optimal either. I’ll send you a vid on fb something this week showing you what I mean
My grandpa was a flight engineer on one of them in Vietnam. He tells me all sorts of facts and cool stories about it. They’re truly underrated. While the runways were 1200ft, the caribou was using much less than that. During the war, when they did combat missions to resupply firebases, my grandfather said they’d land and only need about 450-600 feet. And the real kicker of it, after kicking the pallets of ammo and supplies off the ramp, they’d just use the remaining runway space to do a “tactical takeoff”, meaning once they got off the ground, they’d do an upwards spiral to gain altitude, and boom, off to the next job. I wish more appreciation was out there for them.
i'm a novice but what does using the torch on parts before spraying them do?
It flashes the moisture out and opens the pores in the metal for better adhesion.

An effective harness rebuilding solution that I like is to take butt crimp connectors, and take a nail set and drive the center sleeve out of the plastic body - then use the center sleeves to join wires by crimping and then soldering. Heat shrink can be applied over them after crimping and soldering. The sleeves are a similar concept to crimped sleeves that the power utilities often use.
Sounds like it works well, I just don't like the metal they use in those, it seems to be super cheap zinc plated mild steel.

Was the Rochester EGR vacuum device deleted from the injection pump? Saw it in an earlier video, but don't see it in this one. May delete mine, wondering if there's a successful way around having it.
Yup, I did that in the electrical overhaul video. It's pretty simple.

excellent stuff yet again. i've done a similar brake conversion but with g60 golf bits. having watched this video i now realize i have not adjusted the intrusion on the new bigger brake booster nor did i know about the adjustability of the mechanical brake light switch. gonna have to revisit those areas. can't wait for more :)
Thanks! Usually they don't need adjusted, but it's definitely worth checking, my last mk2's brakes dragged until I figured that out.

I think what you have is what we call old style disc brakes in europe handbrake cable on top vs new cable below the beam. I used mk3 GT stubs on my 91 mk2, mk2 discs and pads and mk4 calibers. mk4 calibers because i had read that they were better due to them being aluminium but almost identical to the normal mk2/3 ones. Anyway the newer mk2's with rear discs as far as i can gather has the handbrake cable on the bottom pulling down, and the brake line is on top. So it only needed minor bending of the brake line a b5 passat brake hose because of mk4 caliber, again i read that was best. and thankfully i got the right handbrake cable in my first try. Only issue is that they are a pain to bleed probs because of the proportioning valve
Btw i have now made it to the master part had no idea the booster could be adjusted i tried a bigger master i had laying around because i plan on putting "big" brakes on the front as well when i get to it. And the brakes were always on gotta remember that for when i get to it again

Good to see that I did something similar to this on my first try. You did grind the welds down though, I did not. I cold welded the first plate I put on since I couldn't figure the welder out, but I left gaps inbetween each plate in order to make it "burn thru" either way. Jumped on it, lifted the car underneath just to double sure and it seems tight. What's your process on removing other rust around the area? Rust remover/converter + flapdisc? I mean the rust that didn't need to get cut out.
How important is it for the reciever dryer to be close to the evaporator? I'm thinking about retrofitting an ac in my 740 -92 but to avoid having to tear out the dash, i'm thinking about putting the fan and evaporator in the trunk.
Would it be possible to get a complete plastic house and put in a fan and evaporator and put the whole thing in the trunk of a coupe 740. And then pull the vents out behind the back seats? There wouldn't be any controls and no heater core but that's not really a problem as long as I get cool air for me and the children in rush hour.

From what I remember, they aren't a standard size. I'm using 5.25" rounds that needs some mild surgery to fit.
Common issue on these is it freezes in the pto in the on position so you got Lucky

The rotten banana is still in the fleet, but it has already made the trek to the new BBG HQ, which is a few hundred miles away. It'll be back, but it's gonna be awhile. There is, however, a video on my white rabbit pickup coming in a few months.

Funny how life can be, I owned 1987 golf mk2 gti and volvo 940 at the same time. Both cars were excellent, loved them so much. One was my daily driver while the second was just there, it had some problems with documents, wasn't possible to drive it legally. But I still did, couple of times. And then I found your channel when you started working on volvo, I like your way of explaining things in your videos, music, and excellent sense of humour. Thank you so much for your work and effort you put into it is just on another level. Attention to details and stuff, you definitely know what you're doing, I wish the channel had more views
