For the technically minded Ollies original engine had two unrelated issues. The knocking noise and the hesitation. The hesitation was definitely a fuel starvation problem due to the fuel pump being faulty and the replacement second hand unit also had a similar issue but not quite as bad. The engine knock we believe was down to a none standard piston that had been fitted. Suzuki only ever made a piston that was 0.50 mm oversize, the one in this engine was 1.00 mm oversize. We believe this piston has an incorrect piston pin offset creating a lot of piston slap noise.

If you find the Part Number A80 and A121A where both from Suzuki and than should be even an 62mm Big Bore Conversion Pistonhead around and the Last one should normaly explain the difference. Than combine it with an bad worked conversion to 150cc than you also get the fuel starvation and knocking in combination. If you want to waste the time to measure it i think we found it finaly.
@@mariokuppers5686 It hadn't been converted to 150cc the piston was only 1.00mm oversize. The maximum oversize according to Suzuki is 0.50mm. Also the bore to piston clearance was within tolerance. But we believe this non standard piston had a non standard gudgeon pin offset creating a twisting moment on the power stroke. We stripped down the fuel pump which is of the reciprocating piston type operated by a solenoid and is combined with the injector. The tip of the piston was worn allowing petrol to escape up the sides of the bore. This was the reason for the fuel issue as soon as Ollie started to push on requiring full power.
As of the time I'm writing this I see a new old stock oem VanVan cylinder on eBay in the UK for $100. For that price the mechanic in me would build up the original engine with a new standard bore piston for a spare. I expect these bikes are going to take a real beating on this trip.

Since you’ll have 2 of the same engines, you’ll need to rebuild the old one and have as a spare. Just in case.
Did you check the oil in the replacement engine? I think you should change the oil and filter too.

Your motor problem seems to be a motor that overheated and seized. The piston and cylinder are not perfectly circular anymore, and when they expand when the engine is running, they don't have the proper clearance to allow the piston to move freely, or the gap get's too large between the piston and cylinder wall, causing a loss of power. You would need a cylinder bore gauge and a good set of micrometers to make accurate measurements of the piston and cylinder, plus the different bearings in the moving apparatus of the motor.
Well you pushed through to the other side, congrats you two, time to plot your next course then put those puppies on the road, look forward to your next run. Rob U.S.

Great to learn how to do your own maintenance, that will stand to you if you have issues while traveling, just remember to build a toolkit and spread across the 2 bikes.

I now think you two have a better understanding of how a bike works thanks to Robert guidance, and of course the problem engine without which none of this would have happened. I would advise you to get the valves set before you set off as they will get worse with time and not better, ( also aids fuel consumption)
Ollie I would tho' advise you to also fit a crossbar on your new handlebar as being of a higher and better position for you to ride it is also more prone to bend easier on a tumble.

Sometimes a new engine is the only way?! Had to do it with a GS850 and a Goldwing 1100 in the past, both supposedly bombproof engines....that I managed to break!?

One thing I remember on the 125 in Wales (uphill mostly) is look for places to pull into sometimes. I did as was struggling to get to 60 and you have traffic building up behind you. (Overall wasnt a big issue a lot of the time was slower).
Of course you can try and avoid the faster 60 sections. (The flat was ok).

you must almost be wishing you had Brought a couple of new V-strom DL250SX's at this point
(especially as I get 3.1L/100km around town, and 2.8L/100km (100 mpg imp & 84 mpg US) on the open road with mine)
The only problem I have with the V-strom DL250SX is the MRF tyres, the front doesn't inspire any confidence in the wet whatsoever, even with the pressure dopped down to the recommended 22psi, it still feels like riding on wet timber decking! Otherwise I't easy to ride and not as big and cumbersome as I first though it would be!
I've never seen a Van van in person, I don't think we even got them here in New Zealand, just the GN125 & GX250, but they are no longer available as thet don't have ABS can't be sold New anymore!
Yes we would have loved to get the 250 V-Strom but you can’t buy it here in the UK 😭 perhaps we can try it once we make it over to NZ 🥳
One or both of you should enroll in a basic motorcycle repair school, just in case.

The MOT checks engine numbers against frame numbers?
Maybe engine should have included engraving tool....
No problem as long as the V5 is updated to show the new engine number.
Remember to change Engine number on your ( V5 ) to your new engine number as quick as you can as insurance will be invalid and its also illegal to ride also. Just saying lol

That new engine will also benefit from a service. New oil and filter and a valve check. You don't know how long the engine has been sitting. Well done guys ( including Lavi here😊). Looking forward to the TET vids.

Just watched all the repair shop videos!
- Super impressed with Lavi's riding. Looks like she's been doing it for years
- You've gained so much experience and learned so much (as well have a lot of the rest of us!) There's a lot to be said for a straightforward bike without all the electronics and gubbins - might be a different story trying to change the engine on Bumblebee! "Good job guys"
- Very impressed at the lack of cursing and bad language when things weren't going quite right during those videos (unless you edited it all out 😂😂)
