So in this weeks episode its time to crack the engine casings open and have a look into how healthy or un healthy the heart of this beast it.
so first things first I need to build an engine stand so im not chasing the engine around the table all episode, so instead of building on from scratch i decided to repurpose the stand i built for rebuilding my Yamaha RS100 engine many moons ago. Once built the engine was mounted and then disassembly could begin.
Im not really sure what to describe next as the process is fairly self explanatory, take some bolts out, lift the part off then repeat till you have a bare engine lol.
what i did find out from the tear down is that the side casing is scrap which im devastated about, so another one is going to have to be sourced or a later casing modified to fit. the internals of the gearbox were very rusty due to the coolant leaking into the engine because of the corroded casing, but apart from that everything else seem good... worn but good. so it should just be a case of a simple rebuild and not major engineering so thats nice.
Next time I'll be making all the parts look as good as new again so dont miss that.

Bad news on the casings, but I have no doubt that RRC will prevail!
Yup taking it to the next level with my nice new coat haha Yeah its a shame i really was hoping the back side was ok but its all just wafer thin back there, ideally i would like to find another casing, or decent after market one but if none of those options work out i'll have to go with the JB weld and see what i can do.
The new coat reminds me of the Morcombe and wise sketch with Shirley Bassey.
Loving the dustcoat. these were essential wear for anyone in engineering back in the day. Just a few more pens in the top pocket, and if you are a smoker perhaps a pipe, would finish the look. Brilliant work as ever. I am in the process of retiring in the next few weeks after 50 years in the same telecommunications company. I have just emptied one of my many lockers and found 3 dustcoats, unfortunately there is a little bit more around my middle than when I started so they are a struggle to get into!
Haha yup that's the plan over the years this coat will just fill up with all sorts of odds and sods including lots more pens some of which will no doubt burst and leave a lovely big stain haha. Nice one that's one heck of a career, and I really hope you enjoy your well deserved retirement.
Reminds me of my dad’s overalls when I’d watch him work on his rust heap mk 2 Ford Escort back in the early 90’s
It's a fail, needs a Zeus Precision Data Charts in the top pocket, every time you had to take a first off in for checking, the Zeus would come out, checking for the correct number or letter drill hole, we used to get drawings back then in both metric and imperial, often it would say 1, 1/4" tube or 30mm, the small differences added up and could make things not fit, was a nightmare back then, the inspector always had his Zeus, those dustcoats always shrink around the middle, must be a fault.
Pocket protectors. Gotta have one. Dad was a diesel mechanic. He never had the sandy gesr you wear and use. He would be sad.

That bike was in seriously rough shape. The detail with which you did the work is very satisfying. The thing that is fun to appreciate is the design and engineering that went into it. In our modern age, we tend to overlook the imagination, the testing, the design, the prototypes, the actual manufacture at a level of duplication that matches all the original specs. Details we see in these videos reveal a hint of this background and completion.
Bless you for putting on a Boffin smock as well. I grew up back in the day where all professional trades wore the lab coats/smocks/shop aprons and so on. The fond memories of thinking back to those times, are very powerful, thank you mate.

I'm restoring a 1984 Yamaha Virago 1000 at the moment but work takes me away from home for weeks at a time (I work 4000+kms from home - it's a hell of a commute). These videos really give me my fix when I'm away and I love getting notifications after a long day. Watched this one like a twelve year old kid watching over their Dad's shoulder working on their bike in the garage together. Thanks for the great content and for keeping the videos coming often. Your work is truly inspiring and of the highest quality of workmanship. Oh yeah, and nice shop coat! 😉

I'm rebuilding a 1985 CR250. My right side clutch cover was not as bad but I still decided to replace it. Couldn't find one that wasn't completely messed up but what I discovered was the 89 right side clutch cover fit the 85 perfectly and it was an brand new OEM part. I needed to buy like 3 additional parts and it bolted right up. The only problem I have now is the kick started makes contact with case so just need to weld up a stopper to clear it. Good look love the restorations!
Thanks for the great info, An 89 casing is defo a great option because as you say you can still get them brand new Ideally i'd like to keep it original but it may not be possible and the 89 case is a great alternative.
I love the chrome 1/4 socket on the 1/2 impact gun with two adapters!

Amazing video once again, I lost count of the number of different POV. Not that I'm counting, but people notice 👍 Love the coat, bad luck about the casing. Magnesium? I had no idea these bikes were so hi tech. I too was waiting for the new engine stand to get a full two-pack paint job, but maybe next time. You've set high expectations!
You can use a 1989 case cover there. they're still around and you get the extra benefit of being able to change the clutch without having to take the entire cover off
I did this with my 1985 and it worked beautifully

@@genio1981 Agree, did same on my 1985 project but some machining of governor spring cavity was needed to achieve same depth as on original case!
There is also and aftermarket one with removable cover.. I can’t recall the maker at the moment but if you do a little google search I’m sure it will pop up.

If it helps in your search, '85 and '86 use the same cover. I was able to get a new one for my '89, still. Good luck and great build.

13:17 this engine apparently had no treatment at all. Never seen such a neglected engine... hope you will find a solution for the corroded case. Hope the next vid will come soon... engine restauration is always the most interesting for me.

you can get the clutch cover for these rep recast here in Australia out of Queensland around $550 au sand cast finish but polish smooth an paint look stock i have just done two in the past couple of months

That poor engine being cooled by just water. One way to make it knackered. Loving the new overall coat 😊. Getting parts for these old 2 strokes is certainly a challenge. I needed a new head light for my Suzuki TS125R. Had to get one on Ebay from France lol.
Oh i know, and what makes it worse is the fact the casing was magnesium if it was just alloy like rest of the engine fair enough but to do that to a mag case thats known to rot :( Thank you i like it too makes me feel all sophisticated haha

Magnesium can be welded If you cant find water pump housing? I have a spare for NSR 125 if you ever need one of those.
Yeah, My first option is to find replacements but if that doesn't work out then I may need to try and salvage this casing.

the barrel plating looked a bit shot when you took it off, replating isnt very expensive and you'll wear through piston rings like crazy if its left
The Nikasil plating is in perfect condition it just has a bit of glazing thats easily removed but I'll go into that next time.

Hey dude reach out to Doc Wob Imports and they may have a magnesium side cover for you or might be able to source one. Doc Wob does restoration of old factory motocross bikes and somehow gets old unobtanium parts easily.
