I use a piece of one sided adhesive foam pad I got at hobby-lobby and made a gasket with that. Also my kit came with 4 very small outside diameter 3mm shims, If you put 2 of the shims on the outside of the each input shaft, attach the drive shaft to the input shaft before assembling the axle. Make sure the input shaft is all pushed against the inside of the diff cover and there is no play, it'll work with very little binding.
Nice. Just assembled it and figured it out. I just left the screws not super tight as a solution, but yours is better. Wish I had seen your video first 😅 It drove me crazy. Filed and filed in all kinds of spots (thought I could make more room for the main gear to the right) before I gave up.
I was figuring on that too; moving the main (larger) gear further to the right on the axle shaft, by shaving off metal on the gear. I don’t have any slack between the two ball bearings. Maybe the flat on the axle (for the grub screw) would need to be lengthened also?
Thanks for posting this. I just got into the axle assembly procedure and was dismayed that the first axle I tried to build was a no-go. Too much binding and I can’t close the gear case up without small gaps. This gasket/shim idea seems like the easiest fix. I’m going to use paper though and make several so I can gradually build up thickness.
Thanks for the video! Mine was also really bad and compounded with a warped ring gear for both axles. I put the ring gear in the drill and used a small jewelers file to take some of the warping out and file down the gear teeth. I didn’t take much off and it seems to have done the trick.
I had to dremel the inside of the diff. covers because the ring gears were rubbing the inside. I figured this out by backing off the diff screws a tad and it turned way easier.
I like your fix solution! Did you buy the gears for the wpl model by any chance? I have the same problem because I bought the gears for a wpl instead of the D90.

Excellent fix. My fit wasn’t bad, but enough to cause problems. This completely helped in every way. 👍

solved mine by shaving the inner bearing housing..so the pinion can move back and forth
I looked into doing that too, as the best mechanical fix, but I deemed it too complex. Can you elaborate on how you did it?

You can try using gasket paper from a auto parts store. It'll be much thicker then tape.
