I was hoping to see you jump across the frame again after the sway bar was installed.
Early into the video when you crossed the frame there was a great deal of rock with the truck.

Karl I can’t stress this enough, you must start wearing a respirator more. Your lungs will thank you later, trust me. Great job on the sway bar. Your fabrication skills are only surpassed by your welding skills. Stay safe.

Correct any thread deformation from rosette welds by re-tapping them.

I have some aluminum slugs that I had made for welding in rod end bungs. They act as heat sinks. I cover them in anti seize and take my time welding. Zero issues since I’ve started using them.
Truck is coming along nicely! Very heavy duty!
FYI, there are "cup" washers available for heim joints that keeps road debris out of the joint. It also helps keep grease in : )

Hi Karl . As far as plasma cutting small diameter holes , I have set up a "drilling" tool in my CAM software using a plasma profile. Then I use it to plasma pierce a small hole at each location. It's the ultimate center punch. Then I use progressively larger bits to finish up to size. It's an extra step , but it's been very accurate and easier on my drill bits.
I would have mounted sway bar off chassis for less unsprung weight. Plus it would make it less vulnerable to impact offroad etc
Always something new and cool with you. I must say the air operated rounding off tool or router bit to take off the square corners was a hit in my book. I was just gonna leave you a "comment", but you always show me more than I expect, which is almost pharmaceutical grade addictive. Thanks Karl.

You learn something new everyday, I didn't know that on solid axles you could mount the bushing side to the axle and drop links to frame, I've only ever seen it the other way around on independent suspension! Thanks man!

Good video. Would have been great to incorporate these brackets into the shock mounts for a clean thought-out look. But that is the way some fabrication goes.
I couldn't resist to do it over to incorporate both functions into one bracket. Part of being a bit of a perfectionist, ADD, whatever you call it.

How much difference a sway bar makes. So I’m thinking that will help with the load on the shock mounts, from my previous comment. As a truck (lorry) driver by trade I really like this truck. I no where there’s a couple of old cabs that previous bosses have but I don’t think they would part with them. There locked in a shed waiting to see daylight again. Take care all the best wishes. Shocks are just dampers, there’s no real pressure on them. And sway bars only have any pressure on them if one wheel is moving contrary to the other. The air bag suspension is holding all the weight, everything else is just to keep things aligned.

I saw another TH-camr, Curtis from cutting edge engineering use a big ol beefy chamfer tool. His was putting a 14" bevel on 3/4" plate. It was an electric beast

Mount a torsion bar between the control arms at the frame mounting point. No height travel issues.

G'day Karl, If you have trouble with lateral movement, on the front axil. Add a panhard bar, at the top of the 3 way link assembly, between the two rear links and the chassis. Great build, keep going. Hooroo se ya later 👍

If you wanted to bend that 1/2" plate, why not cut along the bend line with a perforation on the plasma table? Then bend the plate and weld along the bend. I have seen people do that to make brackets.

_Nissan Patrols_ had a sway-bar disconnect that I think was electromagnetic - when off road it freed the axle for full articulation.

I learn something usefull every time I watch one of your uploads. The reamer makes a lot of sense, I've chewed up plenty of bits reaming undersized holes. Have you ever used Rotabroach cutters instead of drill bits? I finally talked myself into buying a set. I started just using them for holes larger than 1/2", but I loved the results so much I bought a set that goes all the way down to 5/16". Man, I wish I had done that years ago!
I’ll have to check that out! Is that like a annular cutter?
@MakeItKustom yes, they are essentially annular cutters that screw onto a spring pin jacobs chuck arbor, like a hole saw, so they can be used in a drill press, or even a hand drill. I included an Amazon link in a previous comment, but I don't see it now, so I suspect that was a no-no.
Better a little bit of overkill than constantly breaking down. The road in Canada can give give you quite a jolt sometimes.
You should find a Freightliner dealership and check out the frame designs. You'll see some crazy fasteners 😊😊

What reemer brand are you using? I always have trouble with plasma cut holes because of the hardening from plasma cutting. I've tried to reem holes before, but the reemer must have been junk because it didn't work.

Does the half travel rule apply to alignment, too? I can see it applying to panhard/watts, sway bar, and the things that need to work happily with the full range, but I'd still align at rode height
If you haven't already got some they make rubber boots to keep road grime/salt out of your Heims - racers don't need them cause unless they are on the salt flats corrosion is not an issue. It would have been best practice to do both joints in double shear - the top bracket is easy; just make a 'U' Shape bracket. The bottom requires some thought. However in the case of a roll bar its not critical - if it fails you lose some suspension roll correction but no one dies. Steering is another matter though.

The bottom shock mounts just feel like they need a gusset or fin on top of it running to the axle or something. 🤔

I love your work. Keep it up. I know you do not see it as work if it is something that you love doing. I do have on equestion. Do you consider the scrub line when building your rides? I noticed that the suspention sway bar looks a bit low if you have a blowout it may contact the road surface. I may be wrong because of the camara angle. Please remind the viewers about this important design and fabrication considerations when building your own rides. Thank you.

What is the construction of these sway bar linkage ball joint ? A have an experience with those, that was metal to metal. After some wear on bumpy roads they become to act like crazy drummers

Carl, Buddy, Please Please Please protect your lungs while you can. I was once a professional welder, grinder, and all around grease monkey. One morning at around 5am I was disturbed from sleeping from lack of oxygen. COPD was the diagnosis. I know that while you are both young and healthy it’s not important to be vigilant about air intake….but you wouldn’t think of running your truck without the aircleaner would you? And you can get fresh engines, but lungs are harder to find 😢. Really, I wouldn’t bother you if I had not experienced this. But take it from a 72 year old grumpy old fart who was just as invincible as you…..Please protect your health 😊. After doing little jobs like that rust removal, I guarantee you that it you sucked water up your nostrils, the ejected gunk would be red / brown. From my personal experiences. It’s easy….a pain in the kiester I know, but easy. DO IT! Or I will take a little trip to your shop and let you beat me up 😂. Otherwise I really enjoy your work, and you know that you have hit the big time when manufacturers just give you machinery for the exposure 😊

I think.. add to setup the suspension at half travel.. but have half travel be your ride height. I see where you are coming from though.
Thing is.. at your normal driving height, with notlrmal loaded weight, you need geometry to be spot on. If it is not.. you will get odd driving characteristics and tire wear.
Then again.. if your ride height is 2". Then you already know your going to scrap and gouge the body/frame/ undercarriage like crazy.
