That friction weld technique was really cool. Generally I use gel super glue in the seams and sand it with course sandpaper while it's still wet. The small pla particles mix with the super glue as you sand and creates a seamless finish.

Simple acetone would've bonded those parts together on the surface. In fact, acetone would knock down the print lines and make the surface a lot smoother looking. Use filler primer and that bad boy would look like a seamless helmet.
oh my that friction welding technique.. Smartest thing I saw to connect plastic besides melting it all and messing it up.

If you want really good visor plastic there is something called solarplexus it's a type of acrylic bendable plastic that you put on car windows it's a fue mm thick has solar protection and it's easy to cut I use it in my mandalorian helmet and the best benefit is that its airsoft proof too

Could you tell me what settings did you use for each parts, please? The cura showed me 1 day for the left helmet part. (I have CR-20 pro)
This is awesome man, great job! As far as determining the scale to use what is the full dimension of helmet. I’m thinking of printing it a one while print so I can skip the gluing process
Let me get a ruler....I measure about 12.25" long x 8.5" wide x 8.5" tall. It does look like it would fit diagonally on my CR-10. Wish I would have though of that!

I would suggest seeing other people's storm trooper helmet tutorial videos.
I've been constantly looking for tutorials on storm trooper helmets, and I've seen tons of people using body filler to help make their trooper helmets smooth. They use the body filler to fill in the gaps from gluing pieces together.

Hello, I just bought new ender 3 v2 and want to print this kylo ren helmet.I started to print left-chin part but when I did support overhang angle 80 it collapses after 20 min.What is the problem?

Really nice process video! Thanks for sharing. It's great seeing the whole process soup to nuts, and hearing why you did things the way that you did. Was that just standard old superglue that you used to glue the parts together before friction welding them?
Yeah, just standard super glue. The friction welding is probably unnecessary (I only used super glue on my Stormtrooper Helmet).
@@LethalEngineering Ahh, thanks, I was wondering. I tried friction welding on a some prints that I did and wasn't really confident about the "welds," despite my past experience with steel welding. It seems like the superglue bond is way stronger than any friction weld I'm able to make. Filling gaps is about the only use I can find for it.
Next time, import all those separate pieces into a program called "mesh mixer" and it will fit them together and then you can export it as one complete file/helmet and no more printing parts.

May I ask what is the base measurements of your 3d printer.
Have you ever thought of splicing all/some of the pieces into say 2 or 3 pieces instead of 8 pieces? Yes I understand a lot longer lead time but also less post processing if done correctly. Thanks!
8 pieces helps a lot for those who have 3d printers w/ small printing area , but splitting by 2-3 pieces, sounds a great idea also

The xtc-3d, is this really needed? I've seen other youtubers 3d helmets and a lot of them do not put this on. Especially with a Kylo Ren helmet since it isn't perfect. Also, Do you have experience with Bondo Spot putty? if so do you like the acryl green better? Thanks.
You definitely want something to smooth out the 3d print lines, whether that's acryl green or xtc 3d or Bondo. I've been using wood filler recently.
That is a Fine looking helmet you got there. Did you have to measure the individual pieces to your face or did you just print them as you found them?
I just printed them as I found them.

printed the parts with the upper eye's 3 times and it always breaks at the bottom of the eye part removing the supports.. someone should have thought of that when slicing this. The other parts are easily printed and cleaned up but the 2 with the partial lower eye pieces are a nightmare.

Yes, you could cut it up in a software like Fusion 360 and print the pieces separately
What support angle did you use? Seems like my program is using way too much for supports. 36 hour print for the left eye piece
I don't remember, I think I can usually get by with 70 or 80 degrees. Your results may vary

hello! i love the process and the video, and i think it was a very successful project. do you think you could share some of your settings that you printed, like layer height, brim or support details? Im on the ender 3, cr-10's little brother haha
Here's the print settings I currently use from Cura: Layer Height = 0.2 mm, Wall Thickness = 1.2 mm, Infill Density = 10 %, Infill Pattern = Triangles, Infill Before Walls = unchecked (so the wall print before the infill), Printing temp = 200 C, build plate = 60 C, print speed = 60 mm/s, support overhang angle = 80, build plate adhesion type = brim, brim width = 8.0 mm. I've also recently switch to Amazon PLA filament and really like it. I'd been using Inland PLA and hatchbox before.
@@LethalEngineering I've also been using Amazon PLA from AIO Robotics at $12-$13 a spool, it's pretty good filament for a low cost. I just got done printing Obi-Wan's and Kylo Ren's saber, (now painting) so I'm excited to start making this helmet project. Thanks again!
You seem a good person to ask. I'm thinking of buying a 3D printer but have zero experience. Could you or all other peeps out there give any advice as to a good one to buy that's not to expensive & could do something like this.
I use the Creality CR-10 which does a great job and has a fantastic Facebook support page. I've also heard great things about the Creality Ender 3, which I believe has a smaller print bed, but is cheaper

So, if a wanna print just masks I need a Cr-10 or a ender-3 can do the job done? (zero experience with 3d print over here).
You mainly need something with a bug enough plate to fit it and that’s all you need really
If you want to print helmets in one piece then the ender 3 isn’t for you
why dont you sand it after gluing ?
Great print bro. The perpendicular line idea was cleaver. I did not like the finish you gave to the helmet. I think it could have been better. Maybe some wood filler and a lot more of sanding wouldve made to great result. Then some primeing etc. Looking forward to wathx more videos bro.

How much does that cost you?
how would you size this to fit different size heads?
In any sort of slicer software you can scale the prints, so if you scaled each piece the same amount then you'd get a larger print. If I was to do this again, I'd print the helmet in one piece (would need to find a .stl that was one piece)

It's just risky. Its probably a 2 day long print and could fail. Better to do it a few pieces at a time risk losing one small part to printer failure than the entire helmet.

Could you not just print that as one piece? I would think the bed on that printer would be big enough. I'm just getting into printing so that may be a dumb question.
I do believe that would have been possible. The model I used was already cut into pieces. The difficulty with printing in one piece is all the support required for the top of the helmet. I'm working on an x wing helmet that I printed upside down in one piece

Makking stormtrooper helmet
Quit using that crappy crazy glue. Go to a hobby shop and buy CA or Cyanoacrylate glue. It can be found in different formulas to fit specific situations. For this application you'll want Thin CA which flows between joints and "kicker" or accelerator which quite literally flash cures the CA instantly. Just align the 2 pieces, apply the thin ca and allow it to run down the joint, spray it with a quick shot of kicker and voila. Glued. Not right. Apply a little un-bond (yes, it's real) and the piece comes apart. Wipe it off, repeat step one. To fill in gaps use Thick CA which has a very thick consistency and can be used to fill in gaps and holes when also combined with accelerator.

Since the model is cut into a bunch of individual pieces, you should be able to print this even on smaller 3d printers
