  • Whilst Damon has the transfer case out of his discovery 1 he replaces a leaky o-ring that can cause quite a bad leak over time and is a cheap and easy fix.

I did that back in the 80"s...... Stuffed it up. I was determined to stop the leaks, so went overboard with silcone and sealed up the breathers by mistake. You can guess what happened. Yep it spat the oil out through the rear seal and seized the transfer case 🙁. Also as you said that you need to have preload. I remember reading the service manual, and it saying to wrap some string around the shaft and use a fish weighing scale to measure the correct preload. I still have a chuckle about going to my local fishing shop to get one for that purpose.

The fishing scales work well! I use a digital baggage scale that seems to do the trick.
I’ve come across quite a few transfer boxes that have silicone everywhere at an attempt to stop leaks.
      Cheers Damon

Could you tell me please where the securing nuts and bolts are located that hold the transfer box to the gearbox ? I can see the four obvious ones that are mentioned in the online workshop manual but there are other ones facing forward between the transfer box and the gearbox . Which of these are also securing the transfer box , if any ?

Good job, I’m eyeing mine up to do. I’m being demanding, but any chance of posting parts numbers when you’re doing the job. I spend half my life searching of numbers and workshop manuals. Just a thought. Keep them coming.

Yes, very good idea. I’ll track down the part number and measurements for the o-ring. I’ll make an effort to place part numbers for all future videos
      Cheers Damon

Hey there, is it possible to do this with the TC still on the vehicle?

That o ring is such an idiotic design. I made a screw on cap surrounding that shaft end. Bloody English engineers.. The mod some do to machine the aluminium and put a steel bushing around that shaft is also a good idea - vibration kills that o ring
