Virago XV535 EP1 Engine Removal

  • Just about to take the Rat Bike in for its MOT and the engine gave up. This is Part 1 of 12 and in this episode I’m getting her out of the bike and onto one of the benches to strip her down. I’m convinced it’s a bottom end issue.

    Hi Rich. I have a yamaha Virago XV 535 (1993) . I had a problem with the camshaft on one of the cylinders. I asked for a budget at the yamaha workshop and the value was high, almost more than the value of the bike. I decided to do it myself.. I downloaded the manual and followed your videos about this bike. I wanted to thank you for taking the trouble to record your entire disassembly and assembly process. Today my bike rides again. Thank you Rich ;)

    Hello ! and again, with my YAMAHA Virago 535, I solved one problem and another appeared. The gearbox is jammed, the first gear goes down and there is a nitral gear, I can only drive in first gear, the second gear and higher does not engage, it’s jammed, you press the lever up and nothing wants to go. A worker put the motorcycle in the garage, I can’t understand how this happened? maybe there is a solution?

      Cheers, I really can’t get that stuck bolt out that passes through the front of the foot peg hangars, it’s corroded badly. I’m going to have to cut it across the middle without going into the engine. The engine just locked up on me so be interesting to see what the issue is. Your vid was quite helpful in seeing how that drive shaft came out. I imagine it will be a lot harder to get her back on the frame though. I was going to comment on yours but comments seem to be turned off.

      @@memybikeni9931 try getting a long bolt that you can stick through to knock out bolt and have you undone back bolt on the peg bar cuz mine was bent so made front bolt hard to get out. Will be interested in seeing y it's locked up at first I thought it might of been starter clutch that had broke and Jam up motor.

      @@fuelheadjay8800 I thought starter clutch too, but seems not, started pulling it apart this evening and finding flakes of metal in the side cases so I’m expecting the worst now. I think that bolt may be bent yes, so I’m thinking I may have to cut it across the middle. Where the cases join.

    Hi..great...love ur Vid. U have a singlecarb setup. Thought about doin the same on my virago. Normal setup has different jets in carb to prevent Cylinder 2 from overheating. How can this be taken into account with a single carb setup? maybe this caused ur prob?
    What Carb do u use?

      It’s an Hitatchi carb from one of the bigger XVs. Yes there is no way I can give the rear cylinder a richer mixture to assist with overheating with this type of setup. I have discovered that aluminium has got into the oil galleries and seized the crank, on the stator side plain bearing, so it’s more a matter of trying to find out where that came from. But this wasn’t caused by overheating. Personally I wouldn’t do this again as I think on an air cooled engine it needs two carbs if it’s a V engine in this arrangement. We live and learn.

    I also need to remove the engine, can you tell me where I can find the plugs from the side cover of the alternator?

      Yes if you mean the pulser coil wires and 3 phase wires, if you take the left side fuel pump cover off, and the seat, you can trace them up to below the seat and unplug them both from there. You’ll need to get all of that off and out of the way really anyway for the engine removal.

    Great series of vids! The return spring on my clutch actuator has gone. Was looking through how far you have to strip it down to replace it. For the life of me can't see how you get it out. Any ideas?

      It seems like a massive nause for a tiny spring. The 750 return spring is easy to change the 535 seems like a real design flaw. Any advice would be greatly appreciated.

      @@Shed_Heeran_AAV That unfortunately Jonny is a bit of a bitch. You have to take the clutch cover off, clutch pressure plate and the ball bearing and push rod, all from the clutch side. From the stator side, you have to take the stator cover off and under there next to the middle gear housing there is a locking screw that you need to take out, which is essentially at the base of the actuator rod. With this removed the actuator will lift up, but will foul on the barrels, so you do have to drop the engine to remove it, by removing all the head bolts and lifting the barrels up. Last thing is remove the middle gear cover as you have to turn that gear so the actuator clears past it. It’s a faff and a half. I’m not sure you can slip a new torsion spring over the mechanism without doing this as I’ve never tried it and it looks incredibly tight. It may be possible but I doubt it very much.

      @@memybikeni9931 yea unfortunately that's what I thought. A load of work for a couple of quid spring! That is vital real design flaw. On my old 750 you just had to take the little side plate off and you were away. Thanks for the heads up. I do still love my 535 but I suppose every bike has its downside. I like your Rat bobber look though. That's what my 750 was.

      @@Shed_Heeran_AAV the only issue with this bike is it doesn’t fair so well with the single carb, it has persistent running issues, and always needs fettling. I’ve just pulled the lower tank out as I sheared the mounting bolts trying to replace the fuel pump, now have some more bloody welding to do 🙄. If you haven’t watched the final episode it’s definitely worth a watch, she’s all back together and running sweet anyway.

      I’m currently stripping it down and I’m finding flakes of metal in the side cases, and scorching internally, not sure yet but we shall see. I hope to get a clear idea and will be uploading a video on it shortly once I’ve fully determined the issue. Hopefully a fix rather than a replacement 😊

    Great work! I have a question, do you know how to get the clutch actuator off to change the return spring? By looking at your engine it seems you've taken it off. I'm having trouble changing the return spring for the clutch

      I think at this stage I’ve left it in situ in the side case. I just unhooked the cable, but now I have the engine apart on the bench so I’ll try and take a look. my next video shows the full engine strip but may be a short while to upload while I’m finishing it. But if you mean the return that throws the actuator back when you release the lever, that’s going to come down to the clutch springs themselves on the other side of the engine acting on the pressure plate and ultimately the rod running through the engine. The actuator itself is just a cam. there’s no spring on that part. What is the issue you’re facing ?

      @@memybikeni9931 basically where you unhook the clutch cable, albeit on the actuator. The piece that "spins" when you pull the clutch has a return spring and mine broke, considering the back cylinder is basically on top, I have no clue as how to replace it. I have the part though, any suggestions?

      @@vincenzosandonato452 I see what you mean now, it isn’t immediately apparent to me how that comes off, and it’s sits on the left side crank case and I imagine the actuator either pulls out with a tug or needs to be unbolted from inside. As I am in the process of pulling the engine apart I’ll get to it and get back to you. Will be interesting to see.

      @Vincenzo Sandonato if you haven’t done it yet I can now see how it comes out. It’s a pain but you have to take the side covers off both sides. On the clutch side you have to then remove the clutch pressure plate and take out the ball bearing and actuator rod, and on the stator side there is a crosshead screw, if you follow the actuator rod down to the bottom, the screw is also locking it in. It means a new gasket set and you probably need to drain the oil to do it. I haven’t specifically included this in my next video but this link will illustrate it perfectly, www.partzilla.com/catalog/yamaha/motorcycle/1990/virago-535-xv535ac/clutch. The screw holding mine is is rounded off so you’ll need to be careful with it.
