The body rust on this Stang, was / looks like a lot. Many kudos to you, for keeping on with panel repair or replacement and not giving up. Much respect. 👍
If you want less penetration when drilling sheet metal, you might try an END MILL two fluted cutter to get less penetration in the second layer of sheet metal. Start the hole with a center punch then use a regular drill bit(cobalt) then finally use the END MILL (flat tip). 😊
Thats actually a great idea for removing the surface primer, i noticed the welds that had no primer had way better arc EVEN though its weld thru primer
Bro, you just made me add a spot weld drill kit to my Amazon wish list so my wife can have something to buy me for Christmas! 😂 I need to replace my frame rails and have been trying to figure out how to get the sheet metal off without destroying it and having to make new panels.
Harbor Freight sells a spot welder that works great. The only expendables are the copper tips. It’s heavy but works great. 240 volt but it isn’t overly expensive. Had mine for 8 years and it works great.

I think this has been a great learning experience for me Mr. Pilot! ;) I wish I had the chance (and the money) to do these things, but I also know (being 51) what my limitations are. Just like Mr. Eastwood's more famous lines. I don't really fix things, I break them. LOL Keep on movin' on! Cheers!

Wow that’s amazing work I like that you are not a body guy just a dude who wants to figure out how to do things yourself for your needs. Question thought after you sandblast don’t you need to hit the metal with some kind of primer so you don’t get flash rust immediately after sandblasting? I know you are in a super dry climate but isn’t it still a good idea so you don’t have to sand blast again or use rust remover in the future?

Nice work. After I plug weld I use a harbour freight mini belt sander and grind down weld. Once it’s painted you can’t tell difference from a factor spot weld.

Thanks, itd be a good idea to add some epoxy primer to seal from moisture! Its definitely dry here but flash rust will also definitely still happen!
