    This is exactly what I was thinking to start with upon seeing your last video showing the break/crack. I lived in the Bahamas from 1972-76 with my Grandparents. A United Auto Workers Certified Welder who had spent 40 years working for GM at the Detroit Factory who was a friend of My Grandad came over to White Sound on Elbow Cay and He taught me how to to stick weld professionally at age 12 in '74. We had a Jeep that rusted out and cracked in half all the way across just behind the two front seats. My Grandad had to go to Hopetown settlement at the other end of the Island by Boat and stayed gone about half the day. I jacked the Jeep up, Ground the rust off, welded the crack all the way across then welded 1/4" Steel Plates over my welds. Grandad was pissed when He left because He said the Jeep was beyond repair. He was shocked when He came back and I was driving it. My repair was still holding strong when the Motor Blew up years later and I was just a 12 year old kid. He said it could not be fixed and I thought I'll show Him cause I can fix it so I did. Your welding and then reinforcing it with Aluminium Plates sounds like a good idea to me. Use 7075 Aircraft Aluminium Plates and it will be 2-4 times stronger than when it left the factory. This car was designed by some fool with 12 years of School that couldn't tell you which end of the hammer to hold. I took one look at the broken frame and I knew right off that it was a Shit Design. I only have a High School Diploma even though I did skip two grades and graduated at age 16, but I do know which end of the Hammer to hold!!

      I would have drilled some holes in the cement floor and put in an anchor. I've done it in the past and its worked good. Later I patched the bolt holes up with concrete patch. A job like this doesn't need that much force to pull back into place. Kudos to sam for even attempting this himself. I bet all those thumbs down are from the guys who own the ICAR approved laser frame racks that cost a billion $. I think he's been watching too many arthur tussik videos lol. But i'de like to see some diy'er on youtube either build his own frame straightener or buy one of the low end 80's technology ones and fix copart wrecks in their own garage.

    I repaired one basically the same way, harbor freight and all. Had about 4 hours in the whole job. Track days and a ton of street driving later it's still perfect.

      How is the crash zone effected? The repairs Sam and I both did literally doesn't modify the chassis in any way other than making that area stronger.... If this repair is done by Audi it's the exact same, other than they take the whole god damn car apart to complete it. We just went about it in a more efficient manner and have half price R8's to show for it. #copartracing

      I disagree... I mean, really;
      Won't we all end up sucking food through a straw eventually, unless we die first... But then I suppose we'd get the long life part... :)
      My Main concern is nowhere during the video did I see him inspect the lower frame assembly... Mind you, I'm not a suspension expert, but past repair experience tells me if something moved up top, the lower must have moved too, or at least been under a great deal of stress, since the top wasn't sharing the stress load.
      Pulling on the jack stand was entirely stupid... he's luck the car didn't land on his foot!
      Also, as he mentioned early in the video, aluminum is more likely prone to cracking vs bending (depending on type of aluminum)... Which means he could possibly have caused internal cracking he can't even see with all the pulling forces and pounding he was doing, perhaps internal to the metal structure, or even hidden by the paint.
      A better way to pull it down and not tear out the shock tower bolt hole would have to use a large thick nylon cargo or tow strap looped over the upper assembly, thereby dispersing the load across the whole bracket - of course you might have to cut the strap to remove it, but you could buy a hell of a lot of straps for the $1500 he is going to pay for that windshield...
      I'm not saying I wouldn't drive it though;
      But prior to driving it at all, I would pull the plastic skid cover from underneath and perform a detailed inspection of the lower assemblies, just to be sure there isn't any other damaged areas.
      I would inspect it after every trip for the first 500 miles too.
      I do agree with K McCoy's comment from above, that he should have had the welder sleeve the cracked fender/nose support. It would be really shitty if you lost control of the car, and hurt, or even killed someone; especially after a quick (and cheap!!) repair.
      The welder did a fine job on his part, and $300 was way to cheap for that job; He must be hungry!

      I do take Kudos or Criticism equally well,
      and I'm willing to learn, if I'm wrong!

      I could see that being a problem in a McPherson strut setup. Audis use a multi link/control arm setup. The damage was to the shock “tower”, not the control arm mounts. I would bet that the alignment is not that far off. BTW, I have direct experience in aligning a R8 after this exact repair. Samcrac is not the first person to do this in this manner. He just has shown all of TH-cam a secret of a few rebuilders. By showing everyone, the salvage price of the R8 is going to increase a ton.

      Seeing as that is a coil over shock and not a strut I would honestly be surprised if the alignment was out at all. Removing that shock from the car altogether would affect ride height not wheel alignment. Not only is this type of failure not uncommon to the R8, it is not that uncommon to see in other vehicles. The repair should compromise nothing including safety.

    Bad luck on the windscreen. I did the exact same thing some years ago on a Lancia Delta. Put a hammer straight through a brand new headlight that had been on the car about three hours whilst trying to straighten the front panel.

      I've done repairs that close to a windshield frame before. Chances are it would of cracked either way. Still, not too bad $500 in welding plus a windshield. I was wondering if ti would be a bigger repair.

      dentistguba It was an ‘86. Narrow body with the twin cam. Someone in a Volvo with a tow bar reversed into it and I’d just changed the headlight to a new unit. Making a “minor adjustment” with a rubber mallet. Next thing I know, broken glass all over the floor.
      I’m actually building another Delta HF at the moment. It’s been a competition car but I’m going to make it road legal again.
      I’d love a Delta S4; that would definitely be my lottery winners car.

    Hi. Great to see it repaired. One remark though. I work at an engineering company and as far as I know aluminum alloy will loose a big part of it's yield strength by welding it. It is possible to regain that but only by special heat treatment afterwards. Maybe your alloy has different specs or the repair has improved the original design so much that it can easy compensate the loss of strength. But I know that in our company they reduce the allowable yield stress in welded aluminum constructions almost 50 % if it get's no special heat treatment after welding.

      just lately bent the hanger of my rear derailleur on the bicycle ~ 10° when it fell on the ground, tried to bend it back and it snapped right off. it wasn't much thinner (if at all) than the plates they welded to the frame... so having that in mind i wouldn't be too comfortable riding this sevral 100hp 'sportscar'! REALLY!

      but a rear derailleur hanger is not really a bearing part on the frame, it's mounted with one screw, replacement part is 6 bucks, so i gave it a shot ... and blew it! however if the derailleur gets into your spokes you can still totally crash the bike and possibly die... once trashed a porsche bike like that... REALLY! xP
      edit: forgot to mention, the porsche bike i trashed was an aluminium frame. when the derailleur went into the spokes the chain stays got bent... and it is common sense amongst cyclists, that you don't bend an aluminium frame back into shape, cause you will probably die half a year later when you go 40mph downhill and hit a pothole... only steel is real, na mean?!

      Yeah, he's lucky it broke when it did. It looked like the angle of the forces might have eventually pulled the jack stand out from under the car, if enough force was applied before the gap was closed.

    I tip my hat off to you for your persistence. I have dealt with well known reputable body repair shops in my quarter century selling vehicle parts to them. One of them had a state of the art computerized frame straightening machine to insure that repairs are geometrically correct. Aluminum body repair is another thing because of its complexities. According to the owner, aluminum welds do not last and are prone to cracking in spots close and around repairs that were heated in the weld process.

    The amount of misinformation in these comments is astounding. Structural aluminum is welded all over the world every day. This is a car, not the space shuttle. ‘This car is much safer than thousands of the rusted hoopties driving around the rust belt right now. Is the repair perfect? No, but will it work? Yes! People say the Audi engineers would cringe at this repair, even though they designed this p.o.s. that is a failure in design engineering!

So he could have fixed it with factory OE parts torn it all apart, disturbing things that dont need to be disturbed, to get a car that is prone to the same damage. I say he did a fantastic job getting his dream car, he fixed it safely and will be able to enjoy it. Meanwhile all the haters can sit back and bitch about how he botched the repair while they drive their little Prius to a Hillary rally.

    No shop that l know of would touch that repair. Firewall damage like that is an automatic total loss. A shop that repairs that could lose millions in court. If a passenger gets hurt in that car the next time it is in an accident then you are liable. I'm not trying to be a jerk, just being honest.

      @@5wiftxjohnson174 a tear in a firewall ( structural integrity of the cockpit ) is a total loss in the real world. Anything can be fixed but is it moral to do so knowing it could cost someone their life. That's what lawyers argue in court and it has cost shops millions in court. Our opinions don't matter much. What happens in court is what matters. We're not allowed to heat frames on trucks anymore either like they used to do. We have a truck on the frame machine at work. You have to pull it cold with no heat. If it doesn't come out or if the metal tears, then you have to put a new frame under it. This truck is getting a new frame. It is only a wrinkle where the front bumper bolts up but we are not allowed to heat it. Vehicles are symmetrical and all repairs have to be within 3mm when on a frame machine, 4mm is unacceptable. It is all about liability in today's world.

      the damaged part is actually more like a strut tower which connects to the firewall, most shops wouldn't touch the job because the insurance companies wouldn't pay for the repair, therefore it falls into the world of a rebuilder. Its a world the guy that works for the insurance body shops doesnt understand at all.

    The next time you pund something on your car again use a piece of wood between so that the wood transfers the force. That way you move the hammer away from the parts you want to avoid damaging.

    a block of wood and heavy hammer would have worked on your strut mounts,by placing the block of wood on top and striking with a heavy hammer.The block of wood spreads the impact without causing surface damage.

    I'm not an expert, but that looks like a crazy amount of buildup on those welds. I might be wrong, but I think a big reinforcement plate over the whole damaged area would've been better.

      i think its because there were to separate areas of damage one was the original crack and the other was that broken bolt hole and they need to fix the hole first and they can continue pulling will the hydraulic kit before welding and reinforcing the damaged area. thats my guess anyways not an expert either

      akkual I'm not saying that they shouldnt've filled the gap (because they definitely did have to), but I do think the reinforcement plate is necessary. After a weld, if the suface is not carefully heat threated, the substrate can cool in a different rate than the filler material, leaving the surrounding areas of the weld weaker than before, hence my concerns.

    This is a bandaid, not a repair. You're treating this as if it was a stamped steel piece, not a complex alloy casting, and there's a lot more to it than just the upper strut mount. There's more damage you cannot see, underneath the windshield and dash. The only proper repair was to make it stronger than it came from the factory, and there are weakened areas of this casting due to stress. The weld isn't going to fail, the casting adjacent to the weld will fail.

      yep. That alloy didn't fail because of repeated stress. It failed because someone ran the car at speed over a curb. Most 2008 R8 never developed this crack. Mostly or only ones that hit something at high speed. You can see that the entire thing is bent 1-2 inches up and only after that it broke the strut. This is aluminum not steel and you have more cracks underneath the windshield area. I would be super careful to run this car. This could just fail again at 150 mph and kill someone. I wonder how you will ever sell this with such an uncertified repair.

    I was cringing not just with the hammer blows and cracked shield but I was waiting for that strut mount to pop, we have R8's in the shop same problem we keep the shock in place but unbolted from the assembly and put the vehicle up on the ramp then tie a ratchet strap around the bottom of the shock mount and use one of the heaviest guys in the shop to put a foot on the strap and force down works every time to mate the material back for welding.Rob did an excellent patching in and welding always good to see a man that knows his craft, the repair was probably stronger than when she left the Audi factory good job.

    As in any repair have you enough reinforcement to withstand the pressure against it. It's that simple. One note if you weld on a firewall make sure you have a fire extinguisher ready the insulation tends to burn from the back side.

      Strictly speaking, yes, AL does rust/oxidize (same thing). It just does not continue to rust like steel does. Aluminum forms an oxide layer that actually protects the metal against further oxidation.

    Pretty sure the mistake you made was putting the chain on the outside of the frame on the bolt instead of where the strut mounted. That probably would have prevented that hole from ripping. Either way, looks great!

      now THAT's a guy I like to see repairing cars. seeing these guys welding this frame under stress without taking any measurements, was difficult for me to look at

    Ouch dude you just broke your windscreen,thats not gonna be cheap.I feel your pain.I once botch repaired a salvaged porsche 944 many years ago because i didnt have the money to fix it properly and then a year later it was written off again by a kid cutting across my path but i had a lot of fun in that year

    Dude, how did you bot use a piece of thick wood place it on the crack and hit the flat surface, you have way less chance of hitting the windshield because the surface area is bigger. You not only samcrac'd the windshield but you also cracked my soul a little😅😂 anyway great fix!

      So the MFG welds a part together. The weld come apart and you produced a better structured weld yet you believe it's not repairable? Do you realize racing teams modify structures all the time for better performance?

      And you never should without a laser guided computerised jig to get the damn thing back to factory tolerances. A homemade welding job using a jackstand to pull it back? Come ON!! You might do it ghetto style on something non structural, but to do it that way on a supercar frame where the suspension connects is just asking for trouble. There's a reason (as he said in the last vid) that people end up putting entire new front ends on.
      No insurance company in the world will pay out if this car is crashed and they inspect the frame. Nor would they touch it in the first place if they knew the repaired damage wasn't professionally repaired by a company with indemnity insurance.

    I broke a windshield working on the front of the dash day before a road trip, happens so quick. Thankfully on the passenger side so didn't fix until back. And I was complaining about $300 in labor (thankfully happened to have a used one from a parts vehical).
    The bent rod seems to further support road caused damage.
