It’s the intermediate shaft in the 205. That has tapered roller bearings that need to be preloaded. There are shimmed. That that shaft is sliding back and forth.
I hope Paul reads this. I figured he didn't put something back together right. It didn't jump out of high range before so it was something he didn't do right 👍🏽
I did the same thing on my 205 in my 72 Jimmy many years ago. After pulling the T-case out and torn apart, an old timer showed me what I did incorrectly. After setting it up correctly it ran about as quiet as a gear driven case could run. Wish I would have had a lift like I do now. 💪🏼 Remember to breath through your nose Paul! 👍🏼
I'm growing long in the tooth. Shop time was always my favorite time in my younger days. Our iron was a different breed - mainly what we needed to raise corn and beans in Iowa. None-the-less, there were three of us who spent many hours cussin', discussin' and doing what we had to do to keep putting power down where needed. Watching the Fab Rat crew takes me back there. If you delete the open needle bearings and bore out that bearing surface And put a caged needle bearing in there.All your problems will go away.Something I used to do when I built 205 years ago.

Should make a trolley to hold the doors in place when you swap them over. We’ve got one at work with a Jack at the bottom and a platform to hold the door upright in the right position. Makes changing doors a simple process. The Jack is to raise or lower the door exactly in position

It's been 40+ years since I've done one of those transfercases but I do remember stacking the bearings, fun stuff. A solution for switching over your doors could be replace the hinge pins with bolts of the same diameter. Time to switch doors, pull the bolts the hinge splits in two, the outer stays on the door and the inner stays on the cab. All you need is another set of outer hinge sections and I'm sure that you have access to those.
Nah something ain't right, that's irresponsible to just dismiss it.... popping out of gear ect and just trashing it further on camera? That's low grade workmanship all around.
It's the results of having high horsepower on a doubler... They weren't really designed for that. A doubler is for like a Toyota Tacoma with a smaller engine.. and it gives you a lower gear reduction to make it easier for the smaller HP engine to work. But when you put high HP on one end.. it multiplies the torque by too much, and things will often break
Great channel. The only change that I would suggest is that you give windshield cleaning a higher priority. You are in a really beautiful part of the country and it would be nice to have a clearer look at it.

I learned early on if your truck is making a strange sound just reach over and turn up the stereo louder. When the noise gets so loud you can still hear it over the stereo then it's time to finally get a new stereo.
Great diagnosis Boss Rat. I suppose it get a heck of a lot of punishment with the shock it must receive when snatching things like the loaded tanker. I agree the oil would have caused the faults you have but with no oil and the shock as well it would have gone sooner or later. You’re doing the right thing by looking at a strong box but just be careful about what is the next weakest part.
How about you switch out those truck hinges with some heavy duty house door hinges. That way you only have to pull out two pins on each side to switch doors.
Extra oil or a high oil level will lead to a lot of heat. It should be designed to splash the oil up to those bearings at the proper oil level. An extra court of oil doesn’t seem like much, but it leads to extreme windage also known as stirring the oil so much it’ll get really hot.
Bearing only two layers deep is easy compared to a Muncie 4 speed. They are smaller and stack 4 layers deep around the main shaft. It will cause you to learn to cuss.
On the other hand, the Munchies are badly geared, no overdrive, and the musclecar versions only had an inadequate 27 spline output shaft, so better to swap to something else
Use some Loctite 640 Retaining Compound on that bearing when reinstalling, once a bearing has spun it will be more prone to spinning and ruining the shaft or housing.
I really like the zip tie on the windshield wiper there that's a fine top-notch fix it. You should not have painted it that's where you screwed up, and you forgot a zip tie at least you weren't throwing things or screaming up a storm at least not on camera
Had an 70' Chevy Blazer with the 465 4 speed and the 205 transferase, always popped out of low range at the worst times. Bolted a short piece of chain to the floor with a hook on the end for the shifter and never had another problem with it. Man I loved that truck.
So what gets washed more often ? The body or tranny accessories. You should be pretty close to being done with all the testing . It will be bullet proof in a little bit . I think you have discovered most of the week links . Keep them coming . Thank you .
21:30 Loose bearings are so old fashioned!!! :) ... A tip ... if grease is not holding them in for you? Try a tube of Chapstick! It's much stickier, and it's basically the same wax they put in grease, so it won't hurt anything.
Paul, I neet trick for finding Bering Noise is to hold a broomstick against a part of your problem ,then put the other end against your outside of your ear. you will find it quick. the grinding sound of bering transfers through pole in form of vibrations and your ear interrupts the vibrations. Be Safe. God Bless
Ignition wires today are made with soybean oil and you can't fool the squirrels or rabbits. I had a buddy who who had to keep replacing the wires on his Pontiac Grand Prix. Rabbits were eating the wires. And some advise. Don't change that Turbo 400. You don't drive it enough to warrant another weak link. Stay with the old tried and trued 400.
@@Mark_Bridges The little ring that the forks slide back and forth... only works correctly in one direction.. But it's very similar and can go on both ways.. So it's an easy thing to get turned around. You have to be very particular and detailed when working inside these gear boxes.
That is really too bad about the truck. You're very talented and you will figure it out. I know it's frustrating to have the gears grind when you just had everything apart you put it back together perfectly.
It is a working truck. Put in the toughest unit you can find that ALSO has readily available parts. It ain't making money when it's broke... (well, unless you make videos fixing it!)

Better suited to handle the extra power of the Boosted Big Block. As far as the doubler I'm sure you'll be happy with either the Behemoth or the Magnum. Either way can't wait to see it!!

Best way to find exhaust leaks is with a shop vac set up to blow stuck in the tailpipe, no rumble from the engine and the exhaust stays cool 👌🏼

We took the same trail to peekaboo canyon a couple months ago and got stuck in that exact spot in my sisters Durango luckily we were able push it out

I've put to much power to a 205 t-case and wound up spinning both idler bearing races before. It make an interesting sound around 45 mph

Go get you some quick pins from Summitt Raceing, nock out the oem pins in the door hinges and replace with the quick pins.

That sounds like ring and pinion sound is traveling up the driveline , ask me how I know LOL
Could be it. If they find nothing wrong in the transfer case then possibilities like that are worth checking.

Change the Ball barings with roler barings .. way better with roler barings higer load
Use the stick method to listen for hidden noises like that. A wooden stick or metal rod will conduct the noise to your ear.
A piece of vacuum hose also works well. Or, buy aa mechanics stethoscope from HF.
Use a long screwdriver with a hard handle.

Hence this is the reason I don't want to ever constantly have to be fixing my vehicles. It's a very cool concept but I don't know how you have the patience to constantly fix everything you already fixed. Love the cox's❤
That is why it's rewarding to fix your own vehicles. Teaches you the patience that you believe you're lacking.
There's no escaping it. The new vehicles are manure and the good vehicles are worn out.
When the noise varies on and off load,that’s the pinion bearing going out in the differential.your hearing the gear lash changing.

You need a shirt that says "when all else fails ,take the wood truck." It's always ready and just gets the job done.
Paul all you have at best is a temp fix if you keep throwing secondhand boxes at it nothing will get better buy a new 4L80, transfer & doubler and be done with it
