About 35 years ago, I used to ride this COSMO Sport. Seeing the deteriorated COSMO, I felt sorry for it, but I am cheering for its restoration all the way from Japan, as it is being restored in the distant UK. Even 35 years ago, it was difficult to find exterior parts. I look forward to watching how it will be treated.
Considering that all the trim, bumpers, interior and glass are in good shape…and you being sheet metal experts you will make this motor great again….I would break down and cry looking at all that rust …….
If this was my car and task to repair it I’d sink to my knees, suck my thumb and start to cry silently…😢 my deepest respect for your courage and skills to start this enormous project… 😮 👍

looks like the screws are coming out ok, but if you find some tight ones cam out, its because you need JIS drivers. if you already know this then ignore this comment 😁 love the handbrake! I remember going to a small motor factors in brighton in around 1980 for mini panels, told them its the one with outside door hinges, he asked if it was the model with the handbrake on the outside too, I hand to think about it 😆

Someone on youtube in Australia is working on these beautiful looking cars but is making some modifications, which I think is an awful pity. I know that parts will be difficult or impossible to source, but I'm sure that you will fabricate panels as accurately as possible to optimise originality. I presume that there are specialists who could repair or replicate the foam dash, but expect that it will be pricy; it does look a bit of a challenge. Best wishes and I look forward to watching progress: I anticipate that it will be quite a long job.
If you want to see finished project you need to keep watching. Restorations aren't quick fixes and we haven't had any of the restoration on the chanel long enough to finish yet as almost all of our projects are very big ones and we do them in our spare time :)
Hope you took a lot more pics and marked everything, than you showed. I just took my steering column apart to get to a balky ignition switch like, a week ago and when I put it back together today, it literally took two hours because I had forgotten the sequence of all the parts. And I still end up with this weird extra screw I have no idea where it goes....😬
Got to ask, on the trim panel removed from the passenger footwell there was a little hinged "flap" panel that appeared to cover a cap, what was that for?
Its got good bones, as they say. What's the spareparts availability in the UK for this iconic car of the 60's. In Japan there's a big following for this series of the Cosmo, and I am guessing they would have body panel and other parts still made by third parties.💫

I always wonder how best to stabilise rusty parts to enable reproduction when you can’t get a replacement? In my limited experience, I just attacked the rust and then had nothing for reference when it came to make a new part. Is it a case of getting lots of photos, measurements and make templates using profile gauges.
where do all the parts go while the shells are being repaired? 😄 I always thought in the perfect restoration workshop you'd have wooden crates ready for all the bits: 1 for interior; 1 for electrics, 1 for suspension etc etc. Bu then you'd need another warehouse to store them all 😅
There's another video on TH-cam about abandoned cars in Japan, I think, and there was a Cosmos just lying in the grass, rusting away. It's white like this one. Who's to know. They might be one and the same car.

It's possible to get one off car glass made, probably not cheap but possible. I remember seeing an company in Finland that have specialiced in manufacturing glass for old cars and prototypes. They can manufacturer anything if send an template. Seem to remember they are based in a town where Pilkington also have an big car glass plant, so there might be some kind of connection.

It allows access to a rubber bung on the transmission tunnel. Removing that gives access to the gearbox sensor

I find I just need to take loads of photos and sometimes make the template before you cut the part out if you are really worried about it.
you should add a Shake N Break air impact screw remover to your toolbox you'll wonder how you managed without one
