For the strut hole, maybe try a hole saw. People who track their Mustangs will open up the center strut hole to allow for more camber. Vorshlag even has a tool you can use to open up the hole a bit, then a bit of touch up paint to protect the exposed metal. Worth looking into!
Hi Sarah put the remote Resivours on the back into the trunk also. They will need a lot of adjustment with up down and bump stop ect. So you will want them easy access from the top. Plus they won't be all mud and dirt when adjusting 👌
I read somewhere, a long while ago, that model focus was made so that you could pretty much buy the WRC parts and bolt them in. No fabrication needed to fit up the rear end, box and transfer to turn it into an all wheel drive rally monster! Would love to see you go all out and all wheel drive this thing!

I have an air powered nibbler. It works great but be aware it will create a bazillion little crescent shaped bits of metal that go everywhere - especially in the soles of your shoes....... After using mine I sweep up then follow with a retrieval magnet to get anything left behind. Might check your shoes before walking on any flooring you care about too 😊 Great progress - have fun with it!

Sarah the volvo s40 has the awd bits. the focus mk1, mk2 and platform sharing volvos all use the same rear subframe design and sub frame mounting points. the arms are slightly different dependant on track etc. so you could bolt up a s40 subframe including haldex diff, get a gearbox adaptor plate for the engine of your choice and away you go. same wheelbase so can use the prop too. get a standalone haldex controller to run the haldex unit to keep the electrics simple.
I also watched the Elantra video. The engineering brainpower that goes into a mainstream family car is humbling, the cars are that good. I paid $20K for my 2019 Accord LX, and the car never ceases to amaze me with how good of a machine it is. Oh, and my friend Desiree went from red to black hair. When I saw it, I said, "raven is the new ginger." Good to see you joining the raven flock.
Smash the dry ice into a slush with isopropyl alcohol. The slush gives it complete contact & gets the car floor colder faster. (Caution, flammable alcohol vapors & CO2, ventilate well.)
A quick heads up - the quarter moon shaped pieces that the Nibbler spits out will imbed themselves into your soles of your shoes. Not to mention a few sticking you (pun not intended). I'd suggest using a magnet to gather them up. You are awesome, Keep up the Great Job. Thank you for your Service!

That shop looks really awesome, BendPak lifts are the best. The Focus is going to turn out to be one serious rally car. Your projects and work ethic is amazing. Those KWs are some very serious bit of kit, as the Brits say. Those shafts are so girthy, and built for major PUNishment.
Sarah, between the Aluminum Seat Mounts and their Angle Iron counterparts you really need to put a Corrosion Barrier (2 dissimilar metals coming in direct contact with one another, even with paint between will cause the weaker metal which in this case is the aluminum to corrode). Take it from an Air Force Aircraft Structure Mechanic of 20 years, who also did Corrosion Control. Use a thin piece of Hard Rubber or similar, maybe even gasket material between the two if you aren't going to paint the aluminum.
Sarah probably ran into a couple of your cohorts while doing her stint as an Airforce tech mechanic. Engineers always have an advantage your advice is sound, same method carried over into industry.
Wiring: Remove everything and re-do it with Fueltech, it's a brazilian product that can manage everything on the car, from the engine to the lights. You can use it as your gauge cluster too. Look it up here on YT, it's very common here in brazil
u are one of my top favourite channels :) watching u tackle just any task with ease and humour + your accent to a Brit is kinda nice - I doubt that there is any auto engineering job u would shy away from - love to see you do some engine rebuilding + tuning work, particularly the TT & Chevy V8.....not necessarily combined! - Engine transplants are however always interesting - I always look for u in my notifications first :) Cheers from middle England x

I'm in love with the first generation Focus myself and I've been following your progresson the suspension here (my ride - 2004 Focus SE 2.0 zetec, murdered out, FSWerks CAI / FSWerks Race Header + downpipe + stealth exhaust / 65mm throttle body custom tune from fswerks - peppy and fun)
On the front strut towers, maybe drill/cut out what you need for the shock reservoir, then create a sheet steel support, cut out the same way, to 'cap' the top of the tower for structural support. Weld it on. BTW, may not have been an attention grabber, but more people will be buying the Hyundai than whatever else is more fun, so a review on those are still worth it. Besides, you're doing it.

Very cool. I snapped my belt recently but damage is relegated to valves. Ordered a remanufactured st170 head before taking this one off but I might take the ol' Dremel to it, the exhaust side especially left room on the table for better flow.
I wanted to see how that nibbler works and how fast it was and how accurate and easy it was to use and How thick of a metal you can use it on, now I got to go look up another video

That little Focus is going to be a spicy unit when completed! One of the local racetracks(VIR) had a rally driving school. There may be something similar close to You!

A solid bar with delrin bushings would work for the rear lower control arms but not heim ends. Heim ends would allow for front to back movement

At 8:07 ..Cut and notch to clear and then reinforce that area with some thick steel plates that are contoured to fit.

Gloss white reflects a ton of sunlight. I'd go semi gloss or even a satin. At least on the hood so you can see without getting blasted by the sun.
