I think something more along Adam Savages Totoro cosplay would be easier/better purely for the sake of Baymax not having a place for your head to go. If you could work around that problem you could have a great looking costume.
Thedoctor133, yes. A circular rib structure would be absolutely integral for an inflatable baymax. Ribs would be helpful for the shoe as well. Adam’s Totoro build is insanely educational, and would be astronomically helpful for making any large and round cosplay, even inflated ones.
It my job to make 10ft by 20ft ish inflatable sculpture out of PVC. To say this is the first time you'd done this you did a very good job! There's a real nack to seaming in this manner. Our templates are all cut with a half inch seam allowance and we mask off to allow for that seam to be glued. We use a bostik product which allows us to glue both sides, let each dry and then glue the glue together in smaller sections. Instead of gluing the two pieces of fabric on the same side we glue one on the shiny and one on the dull and this creates a flat seam and allows us to just lay the two pieces atop one another meeting reg marks. It's not perfect, we do still get punctures so similarly to you we do use a continuous air supply. I loved your use of connectors on the inside to create space for a human as it's not a technique we use and expanding my knowledge of pneumatic craft is great! If you decide to pursue more pneumatic costumes I'd be happy to provide photos of how we work!
I forgot to mention our secret weapon for air tight seams! I wooden roller! About two inches wide and a wrap of duct tape to protect against marking the plastic.

What an amazing project, so much time and attention to making sure it gets as close as possible to a functional, comfortable outfit and never giving up when something fails or doesn't work out. Such dedication for something that's probably only going to get a few hours use in the real world before falling apart, but the joy and laughter it brought at the IT and online was totally worth it. Love how these full body trans-formative cosplays really bring the "otherworldly" nature of conventions to life, it really makes them sensational places where you never know what crazy costumes you might find.
This is almost identical to something I've done in a sculpture class. Instead of vinyl, we used plastic drop cloth. Dyed the plastic drop cloth the same way, then used both an iron and a hair straightener to create seams. But make sure you use tin foil between your iron and the plastic or you'll melt it to the iron. My group created a 22 foot tall bottle this way, inflated it with a box fan to its full height and even got inside it like a weird bounce house.
Great build. I was wondering if creating a shoulder strap harness would make it easier to carry it. Definitely one of my favorite builds to watch. I laughed so much and my mind kept thinking of how I would handle the build. As always BRILLIANT!!!
Printing the pattern on vinyl like a vinyl banner would have saved you time and coloring. Intrigued to see how it would turn out. This is still REALLY cool!

That turned out great. I've done a bit of hot air welding at a previous job but we were using heavier polyurethane. Not sure if that vinyl would be to thin and just burn through. It takes a fair bit of practice to get the temperature and speed just right.
Britt, you really made this the most difficult way you could. Any inflatable that is not hooked to a large fan should be built as a collection of inflatable ribs. You could have made life so much easier by buying some large inflatable pool rings to make the cylinder around the person, with curved tubes making the rest of the frame. I first build using pool noodles and then create the inflatable ribs around them. It does mean that you have to inflate multiple ribs, but this means less pressure and even if one fails the whole structure does not collapse. You can then skin the ribs in any lightweight material.
I have ironed plastic drop cloth from the hardware store together. I wonder if that would work for vinyl as well. It makes a very strong bond. One TH-camr filled a giant pouch made of this plastic with water for his kids to play on, so the seem will take some pressure.
Late to this party, but for heat welding you basically need an upscaled heat sealer from a vacuum food saver device. Basically a board with nichrome wire attached and covered in kapton tape and another board to apply pressure. Alternately I have seen hand held devices for resealing crisp packets that might also work, though they may not be powerful enough for this type of vinyl.
Viny is not a thermo-formable plastic. Therefore it is not a good candidate for head bonding. Polyethylene is what you want to use for that. I haven't tried a heat sealer on a large product. But, the small battery operated ones may work. Search "Battery heat sealer" or "handheld heat sealer".
I used a heat press for my heat welding however it was a little limiting because the press could only accommodate straight edges. The sweet spot was around 300 degrees for 20ish seconds without it damaging the vinyl too badly.
Yes it would be like a seal a meal. For an iron you would somehow have to sort of concentrate the the heat into a thin strip. Maybe use the edge or maybe an iron model airplane builders use to tack down this sort of cling wrap film.
I made an inflatable costume for Halloween. I chose to be Erik Cartman from South Park, in his police uniform. I wanted something with an oversize head, that wouldn't sit on my shoulders, but extend down to my elbows, making it appear as if his shoulders began there. The rest of the body would be shortened, so his legs would begin at my knees. To understand this idea better, just hold a coat in front of you at your rib cage. Your legs are only visible to the knee, and only your forearms go into the sleeves. Now imagine the upper half of your body inside of a ball. The top of your head is at the top of the ball. I've never seen anyone attempt this shape before, so It was a challenge. Erik Cartman's sunglasses provide plenty of room to see out. My first attempt was with foam and stretchy fabric. I enlarged two beach-ball patterns using an overhead projector as you did. One ball was for the head, of course, and the other ball was for the body. I didn't actually use a coat. I only mentioned it to describe the silhouette I wanted. My legs would poke out of the bottom. But as you mentioned, it was too bulky to transport. So I remade the costume to be inflatable. I bought a battery-powered inflatable costume fan, (which would have to run constantly to keep the costume inflated), and used lightweight nylon material for the costume. I found rip-stop material works best. All seams were machine sewn with lightweight thread, and I had to figure out how to enclose everything. Arms and legs included. Instead of putting a zipper in the back, I kept it in front of the coat. (It had to be long, so it's designed for a sleeping bag.) I did have to add suspenders inside for extra support. After all, there wasn't enough air pressure to keep the perfect balloon shape. But it definitely filled out nicely. I wanted to picture myself in how I’d look so Big & Round. You know with that little tube rafts and beach balls have on them I would like a system to inflate certain parts of my body at once
I have the past made custom seat covers from polyethylene vapor barrier, welding the seams with a clothes iron. The iron works but it's not ideal, I believe a heat sealer for plastic bags would be a much better option, but I've never tried it.

Hey Bill and Britney, would you guys be able to make a tutorial on stencil making? Say you're tracing an image in whatever program and want to print it but it's larger than a letter sheet of paper. I've looked and there are weird ways to slice up the image to print and reassemble later but they're kinda outdated. And yes I know you can print things out large scale at UPS but it would be nice to be able to do it at home. Any help would be great. Thank you and fun video! Good job Britney
Hiya! We like Adobe Reader for printing images that are larger than one piece of printer paper. In Adobe Reader, there’s a "Poster" option that will automatically split up the large print into the desired paper size. get.adobe.com/reader/ When you choose to Print, make sure to uncheck any “scale to fit” options and choose “actual size” in the print settings.
Small heat welding Machines aren't that har to find. It's used by small manufacurers and shops for making small batches of product packages. Jyst don't burn yourself if you get one! Even on the lowest heat setting they are suuuper hot!
pool toys are ultrasonic welded, not heat welded.. this uses an ultrasonic horn two small shaped metal pieces which pinch the plastic together and then use ultrasonic vibration to cause the plastic to heat and weld together.... en.wikipedia.org/wiki/Ultrasonic_welding

Excellent work, but the buckles (if they were real) would fall open. Compare them to a belt buckle, the stud that goes through the belt goes the opposite way to the flappy end of the belt.
A hand held steamer can heat weld vinyl.. found out by accidentally welding a shower curtain while trying to steam clean the shower with a $30 steam cleaner.

In Adobe Reader, there’s a "Poster" option that will automatically split up the large print into the desired paper size. get.adobe.com/reader/ When you choose to Print, make sure to uncheck any “scale to fit” options and choose “actual size” in the print settings.
Small heat welding Machines aren't that har to find. It's used by small manufacurers and shops for making small batches of product packages.
Jyst don't burn yourself if you get one! Even on the lowest heat setting they are suuuper hot!
Oh the one we have at the place I work is abot the width of the long side of an A4 paper and ~7-8 cm deep so they come in really handy sizes

pool toys are ultrasonic welded, not heat welded.. this uses an ultrasonic horn two small shaped metal pieces which pinch the plastic together and then use ultrasonic vibration to cause the plastic to heat and weld together.... en.wikipedia.org/wiki/Ultrasonic_welding

Excellent work, but the buckles (if they were real) would fall open. Compare them to a belt buckle, the stud that goes through the belt goes the opposite way to the flappy end of the belt.

A hand held steamer can heat weld vinyl.. found out by accidentally welding a shower curtain while trying to steam clean the shower with a $30 steam cleaner.
