Fixing a cracked frame on a very rusty Chevy Silverado. Say no to crack! Saving ole rusty but trusty

  • A friend of mine stopped in to ask if I could fix a crack in the frame on his 2004 Chevy pick me up truck. At first, I was like sure, no problem. Then I looked at it. This thing has more rust than the Titanic. It doesn't look that bad on the surface, but underneath is a whole other story. Most of the 3/16 metal is now more like 1/32. The Reese receiver hitch is barely hanging on and the rear of the truck twisted inward behind the crack I have to fix. I sat trying to figure out how to untwist it when the owner suggested just using channel locks and pulling out the bottom. On a healthy frame the thought of untwisting with channel locks is preposterous but on this ole girl it worked. Thats how bad she is. Nonetheless, he is a drive it until the wheels fall off kind of guy, so we fix it. Of course, I gave him a 5 minute or 5-mile guarantee on the repair. This truck runs great, and he uses it to haul the dead carcasses of hogs and coyotes that farmers hire him to eliminate to save their crops and livestock. He eliminated the beavers on my land that dug holes costing me broken legs on two horses. Considering it is basically a hunting buggy, a little rust is fine until you try welding it. Ever try sanding the bondo out of a new project car and watch the car disappear before your eyes? Welding rusty metal is very similar. Every strike of the arc blows away bits of metal. No worries, I am up to the challenge. Hang with me and watch me put a patch that will be here long after the truck returns back to mother earth.

      Cant beat 60/11 rod for welding dirty/rusty metal. The Gremlin is still a few weeks away but waiting patiently on my lift for her transplant. Rest assured though, I will be driving her before winters end or my name isn't Elvis Presley.

    You can't beat the bowtie to me they are my favorite vehicles well the older ones more than that newer stuff they make now

      They are inexpensive to fix, reliable, parts are plentiful, and they go fast cheap. That is for sure

      Truth be told, this repair is pushing the limits of safe. I doubt there is a welding shop that would touch it due to liability reasons, so it is strictly a DIY project. So far, my repair has held but his frame has cracked in two more places since then. Most importantly is to remember that for rusty metal, 60-11 welding rod is the Go-To.

    I thought once Frame was rusted\ cracked it’s a no no. Coming from someone who is not very automotivly inclined

      You are mostly correct. A severely rusted frame can be dangerous. In this case it is bad in spots but still has integrity where it counts. Except of course with the exception of the area I fixed and the trailer hitch area. If you noticed , I used a stick welder as opposed to a mig. The reason for this is that 60-11 welding rod is superb for dirty/rusty metal. I suggested to the owner of this truck, that he wire brush his entire frame and treat it with the products used in the video to keep it from rusting elsewhere. Cracks from stress or crashes can be repaired easy enough but keep in mind that welding weakens the metal around it so proper reinforcement is paramount. You should know that I am not a professional frame repair shop, just a backyard hot rodder. I think most professional shops that have to warranty their work would agree with you 100%. I hope this answers your question.

      Both the guy welding and the welder itself are over 50-years old. All of the parties including the truck are rusty. I am not a professional welder, but even I know I would have had to clean the metal a whole lot better to get nice welds and there just wasn't enough frame left to do it. In all honesty, the frame is junk but for trapesing through the woods hauling the carcasses of dead animals, it will work.

    Please don't play the music when you're using the plasma cutter or welding. It's 10x louder than your voice and blows our ears out. Very jarring. Besides, we're wrenchers. We'd rather hear the sound of the tools than annoying, too-loud music.

      Music definitely is a personal taste. Some love it some hate it. I do find it odd that a guy holding an electric guitar in his thumbnail would be a hater though. I did find my computer was making it sound softer when editing, so I cranked it up. Sorry about that.

      Don't be a hater. Not everyone can be as good as you think you are. I had a guy knock my work on a race truck, right before I took the prize money home that night. Opinions are like baby diapers, everybody has had one and they are usually full of... Thanks for sharing yours
