That’s actually a great idea I hadn’t thought of. I’ve looked into molding a good bit but have always been a little intimidated because in the past I’ve look with full scale Star Wars helmets and such. This may be a good entry project though

Have you considered molding and casting them? It’d save you a ton of time on the sanding, and you could cast it in yellow also.

You could always opt for acetone smoothing with abs filament
