  • This is a follow-up video on vacuum forming EVA foam. I'll be demonstrating a simple, but very effective, layering technique that I use for costume building. I'll be working with EVA foam, HIPS, and ABS thermoplastics.

    Thank you for this! Super cool. Also, thank you for leaving in the errors and learning portions. A young toddler that I take care of happened to be watching the video with me, and they’ve been struggling recently thinking that they need to be perfect at an activity before they can do it or enjoy it. It was incredibly valuable for them to see a professional encounter a problem and not be perfect, and that making mistakes is okay and normal and just part of the process. Great lessons on many levels :)

    This is just amazing! I can't believe how much detail shows even through the EVA foam. This is a game changer for making helmets without having visible seams everywhere.

    Thanks for the tip of covering the material while heating when the temps are cold out. I've struggled with getting a good heat in the corners of my plastic, and this excellent tip could be a game changer for me. Cheers!

    FYI Sometimes when I’m vacuum forming I will keep one or two heat guns handy so when I set the frame down on top if it seems the EVA is cooling down too much I just use both heat guns and then the details really suck down

      That technique is great for the edges that cool down and resist forming around the object.

    first time I see eva being used like this, very good, thanks for the video. For more complex parts, perhaps it would be interesting to preheat the mold as well? I thought that the thermal shock being smaller, more details can be obtained.

    You can make your vacuum table with a valve and an air evacuation pump with a compressor to pull the material down tighter that the vacuum alone

    Whats missing is the person that you took the mould off, is not trying on the caul.

    I wonder if a wider table for your heat and vacuum would help you a little. instead of reaching the right handle (over the heat source) if it were rotated 90° you could grab both handles and move right to place on the vacuum. I'm thinking a 1/5 to 3/4" plywood would be enough just placed on top of the current table. although you'd have to check it for balance.

      Right now I'm using an old Dyson vacuum motor, but I've had good success with several home vacuum cleaners.

    This is incredible I've been 3d printing props for the next ccon but this, this opens up so many possibilities for unibody pieces without seamwork using 3d printed parts to create the detailed work instead of eva for the second press. What is the maximum temperature for these items before they reform while wearing? Can I do a epoxie resin layer inside to hold shape?

      The EVA foam and plastics in the video should be heat stable up to 200-300˚f.
      Yes, resin layer inside to help hold shape should work fine, just prep the inside (sand or other methods) to make sure the resin sticks better.

    Use an air compressor and spray/clean up nozzle that just shoots air. Stick it in and shoot air into mold to loosen

    I do have a question, though: can I use really thick (10-15mm) sheets of EVA for vacuum forming? My concern is, at that point it will be hard to heat it up evenly. Have you tried it?

      Anything EVA foam over 10mm becomes extremely hard to form. You can do low depth pulls, but nothing with details.

    I haven't seen part 1 yet so if the answer is in that video I apologize. A Brother Scan N Cut can work with materials up to 3mm thick. You could design a cut file to make the precision cuts in advance so that when you load the cut EVA foam onto the form it will result in a ready made vacuum formed shape. Then you can use the cutter again to make the augmentations, glue them together to create the thickness you want. In the end things should look more professional with uniform quality. But how would you go about creating the cut file in 2D space so that it conforms to its new 3D shape after being vacuum formed?

      This would not be possible. If you precut shape/slits into the foam or plastic you will not be able to vacuum form. The material must be airtight, or pretty close to airtight.

    I've been dialing in this set up and I think it should be mentioned that the space heater is not of the greatest build quality. I was playing around with it and it didn't last two hours. I ended up doing some poking around the Q&A part of the Amazon listing and they said it was a common problem with just the power light working and nothing else. However, I did find an answer that said that it had in inline 15amp and that's what needs to be replaced and seems like an easy fix if you have some wiring know how (apparently this is the overheating safety feature that the listing crows about mightily.) I've ordered another and I'll probably have our family handyman have a look at it and maybe upgrade the fuse so I'm not constantly having to do returns or multiple purchases. All this said, I greatly appreciate the tutorial and all the instructions and I did consider maybe starting a new heat trough from scratch but I've already gone this far and I don't feel like switching horses, donchyaknow :)

      The design of the heating unit may have changed from when I purchased mine. The breaker may need to be bypassed.

    Question: I see on the vac table it's just a single opening instead of the peg board you usually see. Is that something specific to this method or is a single opening more efficient?

      As long as the pattern has airflow around it then it will work, so only one hole is needed.

    Are you able to form that in clear styrene so it can be painted or colorized from the inside leaving a flawlessly smooth finish? If you just want to leave it at that stage without the ABS! Does ABS come in clear or is there another material that can be used in the same way?

    Can you possibly drill tiny holes in the areas where you need more suction

      I'm not sure if it would help that much. For holes to be meaningful they'll have to be large enough to make a difference, but then you will have hole dimples in the pull. The thickness of the plastic plays the biggest role in how much detail shows. Also I do have the eyes and nose holes open. For greater detail a reverse vacuum form works well, but much harder to make.

      I've never herd of Sintra being used, but I'm not in the 501st. I have a friend who is in it, and there group requires ABS only, where other groups allow for any rigid plastic. Is your armor made of Sintra?

      @@PropMonkeyStudio Honestly both groups use both materials, just depends on the costume in question. Granted with 3d printing so ubiquitous these days its nice to see the vac techniques still trying and doing new things.
      Lots of costumers like Sintra but I am not sure Id vac form it. Its a PVC substrate (Expanded foamboard) and can offgas chlorine gas if it gets too hot. Id be concerned to get it at the right tem to vac form, youd be riding that line.

    Will it still work fine if you used a more traditional vacuum table top that has a bunch of tiny holes drilled out compared to the one big hole your table has?

      I use a utility knife to cut the plastic to size. You can score and snap the plastic. For cutting out the final shape I use a heavy duty scissor that I bought from Home Depot.

    Abs even on 3mm thick is cutting very good with only métal sheet cisors you Can also use compressed air to blow in between or in a hole in one eye for exemple ... nice vidéo intresting technique anyway but please if you Can espacialy when you speak about détail making more close UP shots of you work it's hard to see in large view
