By removing thge upper frame rails, you've probably found that the trailer now has a LOT of flex and twisting movements. Putting a teardrop on it won't restore all of the rigidity of the original trailer frame. I believe the original axle was also part of the structure to keep the frame stable. Good luck on your project. Hope it turns out better than I think it will.
This should be a great project. I built a teardrop in 2007 and have many miles and smiles and still going. I like the beefy off road suspension you used. I might have to build another one.

Saves you a lot of time to know the most critical parts are square, level and professionally welded from the start. I also wouldn't be surprised if buying a trailer is cheaper than the metal it's made from right now due to covid materials prices.
I watched the video and all along, I was saying to myself: "why the hell doing that? Not only buying a new trailer, then spend all that time to dismantle it then rebuilding it?". I built a 12 x 6 (inside dimensions) travel trailer and asked a small local trailer manufacturer to build it's frame for me, all aluminium, Flexiride axle (well I put a 2000lbs one that I had to change for a 3500lbs at the end of the project with bigger electric brakes). I proposed them a drawing of what I wanted and they brought some modifications based on their experience. The shop was very professional, everything was square and properly welded. I spent my first camping season in 2021 and everything went fine.
For the cost of the trailer and all you removed and replaced parts. Did you look at having a fabrication shop make a trailer frame? I mean where you are know with the modification. I understand there are expensive add on’s. Very interested in the final product. Seems your thinking of many modifications. Looking forward. Really enjoy your content.
Linn, i see that you are using bolts and nuts to attach the aluminium pieces together. Will you be welding them? Just wondering will the bolts and nuts come loose after a while..

You should be welding your aluminum joints, there are aluminum rods that you can use with propane or the gas that comes in a yellow canister. Sorry, senior moment as the name eludes me at the moment. I am enjoying your build.
I had a frame fabricated for a 1967 silver streak, it took 2 yrs of waiting. This is for the why didn't you have a frame built people. Yes is work to tear down the frame but they went and bought it and work started.
Great start on your teardrop. This is the most important part and you're doing it right by reinforcing that frame. I'm curious what are the specs for the original axle? the manufacturer?
Cant believe it came with those terrible splice connectors, they are good for emergencies for but not permanently exposed to the elements and movement.
Did this project die a quiet, unpublicized death? Being a certified welder for 40+ years, I was concerned that y’all had no idea what you were getting into when you started hacking up that aluminum trailer, and mentioning that you’d be buying a welder to modify the aluminum frame. Aluminum is a much more challenging base metal to weld than steel, requires pricier equipment to weld it, and demands a high skill set to successfully weld it even if you can afford the equipment! If the project was abandoned, I commend you for acknowledging that maybe it wasn’t in your best interest to proceed! Stick with what you know!

I like it, where those top 3 bolts attaching the suspension strengthen that area, ALU there is very weak.

I'm not a mechanical engineer, but I'd consult with one regarding the timbren axle less suspension being attached to L brackets.

Would have been nice to see boxed aluminum frame. Angle alu frame may twist if under load or high torque. Nice Timbren axles.

Good question. They will likely come loose as the tubing compresses (especially AL) at the bolt locations with the racking of the trailer.
My truck can tow up to 2,500 lbs. I hope to keep my camper at 2,000 or less. I'm looking forward to seeing more of this project. :)

Why not build the frame from scratch if you took it all apart and changed the entire frame?

You could have used wheel adapters to match to the tow vehicle bolt pattern.

Why not use a corded miter saw also? Durability much better than cordless. Removing side rails also reduces strength of your structure.

Also good to not use steel wheels on aluminum. The aluminum will clog the steel wheel, which can heat it up and make it shatter at high peed.
