Reverse Flow smoker trailer build from a 120g propane tank

    Finally made the jump from a 15 year old Brinkmann electric and a well used Brinkmann offset smoker to the big leagues! It has been a year in the making. With a LOT of research: talking to friends with smokers, reading the smokingmeat.com forums and investigating websites, I took the chance and built a big trailer smoker. With a little help from my buddy Dave Burch to stick weld the fire box and attach it (my small MIG is not very good with heavy 1/4 plate), everything else was built in my yard. It took about 5 weeks to complete the build, this thing runs like a champ!

      Thanks! No squeaky door on top. :-) The firebox door would need grease if it squeaks, but they're a much cleaner looking hinge.

    Very nice, I did the same thing with a 500 gallon tank but I put two doors on each side then I cut and hinged one of the ends so I can slide my racks out if I want to do a hog cook. Keep up the great work.

      Thank you for the kind words. I wanted maximum cook flexibility and a whole hog on a smaller 120G tank is not something I think would be very fun to do, with a dual door setup. That's why I made one large door and three sets of rails for racks. If I had a larger cook chamber, I probably would have done a double door setup. With what I have now, I can cook as little as I want or a fully stuffed rig with all 3 racks full of fun foods.
      I need to get off my butt and finish my BBQ Guru video, as I have been picking up subscribers lately and I bet they're waiting for that video to hit the channel. :o)
      As far as building, I had built and sold another rig out of a kerosene tank and then started a third (smaller smoker out of a 100lb propane tank) and I got a very scary injury with a flat cutting disc that split while cutting and almost cut a vein just above the wrist from the flying disc debris. I was wearing gloves and it gut me just above the glove line, so much for wearing safety gear, eh? I went inside to clean up my serious cut and use steri-strips to patch the slice, it was then that I realized I was home all alone, because everybody had left the house and I very easily could have bled out in the yard all by myself. It was at that point that I decided that building cookers with the hand tools I have, without a properly setup shop is not what I want to keep doing. Between the weather and the amount of work to pull everything out and put it all away just to do a few hours of project work, I decided would rather focus on the cooking aspect instead of the building aspect. Smoke on, brother!

      @@MEGA_SOKO wow scary story. Yeah a 120 would be more practical than my 500 because I only fire up my 500 when I have large amounts of food to do. I also made an octagon 24x48 offset smoker for smaller cooks I also made a barrel cooker and a double barrel cooker with 2 rotisseries in it. I love building these things. I got the idea about the octagon cooker from a channel called Allen's welding and wood working, if you haven't seen his channel go check it out the guy is amazing at building stuff.       @@4seasonsbbqI hear ya, I enjoyed the build aspect of it, but in FL it rains a lot during the warmer months. I can't tell you how many times my motivation to build something was killed by weather. Plus while working, the rain just pops up, so everything has to be lugged from the back yard up to the garage. BPA. I know exactly what YT channel you're talking about, because I looked at the Octagons and how he does slight cuts and bend the steel. I was mind blown by how much time is saved doing it that way!

      Thanks brother, 5 years in, it's still one hell of a cooker. The BBQ GURU is the clincher, she still cooks like a dream. I'd be screwed if the Guru fails, because my damper is now rusted shut! Cooks faster than any other smoker I know because it's RF. I would do it all over again the exact same way if I had to!

    great looking build, where did you get the "trim" for your grill door? I've had a difficult time sourcing NONgalvanized steel banding.

      I agree, nice build and cool metal music! That trim is just mild steel flat - 1.5" by 1/8 thick I think. You can get it at any local metal shop.

    I also like the two door option. Do you think the heat lost during basting makes a difference ? I' wanna build one and need your expertise.

      I stuck with the one door design for a couple personal reasons, but I would think the double door design definitely would equate to less heat loss when a door is open for a short time. I wanted the flexibility to do whole hog cooks, plus I didn't want to add the build time to fabricate a two door setup and have the racks split in the middle (had a wedding to cook for), which meant engineering rack center supports and splitting the racks. Bonus: The extra work to build double doors would afford the ability to cook at different rack heights if you do cooks of differing meats. Believe it or not, this cooker recovers from an open door quite fast, thanks to the reverse flow plate. It does a great job of keeping the heat even across the bottom. Once the door is closed, it recovers within about 2 mins or less to get back to cook temps. Advantages to double doors, aside from less heat loss is less door weight. I was concerned about the weight of the single door, but I do not like the looks of a cooker with the weight offsets hanging on the back of the door or a cable/spring assist. I like the cleaner look of just the door itself. On the 120 gallon tank, this is not an issue. If the tank was bigger, then I would have to think this one through a bit more.       My brother has a Lincoln MIG setup that I borrowed and used, so I didn't have to buy one. As a gift for being able to use it, I bought an auto-darkening shield setup, the one they include with the welder is JUNK. For the cutting torch, I went to my buddy who is a scrapper to buy steel bed frames for the angle iron (instead of buying new raw steel) and I was telling him about my project. He offered to lend me his torch setup and said when I bring back to return it with the cylinders full, plus a case of beer. I was like "DONE DEAL!" From that point on, it all fell into place and 5 weeks later, I was cooking. :o)

      I have one word for you: BUILD! I was just at a buddy's house for a new years cook, we ran his 15 year old smoker, still works well. 15 years on a cheap, thin metal smoker? Will never happen. He just keeps repainting his and working on whatever needs repairing every so often. Hard to kill a really thick piece of steel. Unless you leave it out in the direct weather and ignore it, it will last a long time.

    Do you have any tips for someone looking to do something like this? Any advise would be greatly appreciated. And how did you know how big to make your smoke stake, your fire box, and the hole connecting your fire box and the rest of the smoker?

      I always wanted to build one and did a lot of research on Smoking-meat.com forums and looked at a lot of youtube and google images. Google search Feldon's calculator, you enter in some information and it tells you what/how to cut as far as sizing. Works like a champ! I hadn't picked up a welding machine in 20 years before doing this project, so a little practice and I was off to the races. If I can do this, so can anyone else. Take your time and plan as much of this as you can. I could have put more study time into the reverse flow design before building, so do your homework. On facebook, there's a group I am in called "built not bought smokers" , there's always someone posting ideas and asking questions you may be able to get info on to help you.       Ricky McDowell, howdy friend! Used a lot of different tools for the project. Obviously the Lincoln wire-feed welder, the torch, the grinder and cut wheels are the big pieces. But it goes way further than that - the different kinds of gloves, magnets, vice grips, measuring tapes, sharpies, levels, drills and bits, stepper bit....and a lot of thinking before striking a weld. The greatest tool is your imagination.
      For the tank, dump a container of dawn in it and fill it with water. As the tank fills, it pushes out any gas inside the tank. I filled it twice for good measure. I was super nervous too, many people on the smoker group I made on Facebook have the same fears too. We have 40k members, helped hundreds build their own. Nobody has got hurt yet. Find me on Facebook and I can add you. Can also point you to several build resources. Smoking-meat.com forums was a huge help.

      Thank you Marco! The hinges were really cheap on ebay, do a search for "Strap Trailer Hinge". $20 a pair, with shipping included. Not worth making my own at that price. :o) They work very well, plus I liked the shape and the fit of them, it worked for the "cooker look" I was trying to obtain. I bought the ones that have the longer strap, so all I had to do was heat them up and form to the door. I did the shaping before the straps were welded to the door, so it doesn't warp the door. Heated them up, matched it to the side of the tank, pounded the steel to match the curve of the tank then cooled them before welding them on. This way I would not risk getting burned if they shifted or fell while working with them when doing the install. I cut most of the door, then tacked these on, made the final door cuts, then let it cool for a bit. Then did all the final welds, so nothing warps.
      Good luck with your build! There's loads of parts available on ebay. I used these hinges for the cook chamber, different hinges for the firebox, chimney damper, firebox damper, cook door handle perches, door handle cool touch springs and a few other items there. Saved me a lot of cut and pretty-up time. Laser cut parts look so dang sweet!

      I never use the circle vent because I added a bbq guru. I’d probably leave a damper out or use the slide plates for dampers instead. My circle vent threads is completely rusted now. I’d also only make 2 rack rails instead of 3. I never made the 3rd rack because I never needed it and I rarely use the 2nd rack. Thanks for the positive comment.

    Hi James, Great build! I'm planning on building a trailer smoker with the same size tank. I too, will have one large door so maybe I can cook a whole pig. I am thinking of installing fish cook propane burners under a removable reverse cook steel plate. The reason I would do this is so I could also use it to grill steaks or chicken, when not using it as a smoker. What do you think? Would this work in your opinion? Also, I like would to put in a propane "nozzle" in the firebox to ignite the wood at start-up. I think a expanded metal shelf just under the door would be a great addition. Even though I thinking of making these additions , I think your design is really excellent due to its clean and simple design. Thanks in advance for your response and also for posting this build with lot of great tips from finding hinges and such to the info on Feldons calculator.Thanks again Jerry

      Hello Steve. First and foremost, thanks for the positive input on my build.
      I considered the propane fire starter option, once I found a cheap fire starter solution called "Strike-a-flame", I just don't see the need to add propane to my rig, so I skipped it. Not long after I built this, I installed the BBQGuru CyberQ system and starting my fire is now easier than ever, the fans stoke the fire up to cook temp. I rarely have to mess with it except knock the fire down and toss on new splits to prep it right before the meat goes onto the grate.
      As far as your question on the removable reverse flow plate idea? If I am understanding you correctly, you want the option to remove the plate so you can grill with it? Not something I would consider doing, not that the idea is a bad one if you want the flexibility. I just don't see myself removing a 3/16" steel plate very often. I have a regular propane grill for that style cooking, or I would just get another tank, maybe a smaller 100lb cylinder and make a grill out of it on the back side of the smoker cook chamber. To me, cooking greasy foods in a grill leaves a greasy residue that could potentially flare up, throwing off my smoker temps. I also think cleaning my smoker is much easier than cleaning a grill, the splatter and droppings is not something I want to mess with. I will say this, everyone has different needs as well as their version of accomplishing the same task, doesn't make mine any better or worse, it's just different.
      If I could throw out a few pointers to a 1st time builder (coming from a 1st time builder myself), I would definitely stick with square firebox design with 1/4" plate over a round firebox. Making the opening mate up to the tank was easier than I expected and I like the working area of a square box better than when I cook on my buddy's rig with a round box. I had a round 40 gallon tank and abandoned it when I thought through the part where I had to mount it to the trailer. Hinges - Bought the cook door hinges on ebay, they are trailer hinges. I think I paid like $17, shipped. They work great. Same for the hinges on the firebox as well, came from a laser cutter, great fit and finish. For the door seal edges, do not waste your time making 45 degree angles on the corners. Mate them straight and square, you're only going to weld them together and grind them smooth anyway, so you will not even see the welds anyway.

    What size is your smoke stack? I’m in the process of building one and trying to decide if I want to go 4” or 6” on the stack

      It's a 5" chrome stack from a Peterbuilt truck. Found a pair on Craigslist for $30 and sold the second one for $40. lol I cut the stack down so there's 28" above the tank and a couple inches down inside the tank.

      A standard smoker has the firebox on one side and the exhaust stack on the other. The standard smoker is notorious for having a hot spot on the firebox side and usually has a larger end to end difference in temperature. A reverse flow has both the firebox and the exhaust stack on the same side, the heat leaves the firebox and runs under a thick steel place to the opposite side of the smoker, rises up and then travels across the cooking racks before exiting the smoker. The reverse flow allows radiant heat to rise up from the plate, making the temperature more even across the cooking racks, avoiding a hot spot in the cooker. Hope this helps!

    How do you know that it’s safe to cut the tank? I have a tank like that but I’m afraid it will blow up. It full of water right now.

      Nick Jones So the water evacuates the gas and oxygen that’s in it. When I did mine, I emptied a bottle of dawn into it then filled it. This would break up anything bonded to the sides and push out all the propane gas. Read this on a few forums. Some folks cut the tank with the water in it, but I used an electric grinder and would not take the chance of electrocution, so I emptied it and then started cutting. I was a tad nervous as well, but no issues.

      Thanks! I watched your build video around the time I was doing research on how I wanted my build to come out. I must say, I was equally impressed with yours! I incorporated a mix of what I found to be the my favorite design ideas from a bunch of builds posted here and after just watching your video again, I realize I used more than just the dual thermometer and temp shield designs from your build. I see the same drain valve and catch bucket, a temporary rebar handle during the build process and a few other small things. I did incorporate the grease trap rail, but not a full length trough, I only made a short one than runs from front to back instead of having to do a full length cut of the baffle. My main goal was to re-use the original valve gauge hole for the grease trap and seal the rest, after flipping the tank to get them to the bottom. (bottom was my visual preference, plus not having to cut the trap hole) Did you weld your FB with a mig? When I was going to do mine, I wanted the welds to be perfect and my FB is 1/4 plate. I knew trying to fill a seam like that with a MIG would take a lot of passes, so I recruited my buddy Dave Burch to help out and we stick welded it. Also, what did you use for the table? I have not built one yet, unsure if I will yet. I have just been using a folding table, so the options of where my work surface sits as well as the work area size stays flexible. I want to be able to reach all the way into the smoker without it being in the way. I also made a decorative flying pig out of some scrap 1/4 plate, i have to get it welded on and figure out how to get that into the video too. :o) Take care....

      Thanks for the kudos! I bought the trailer used from Craigslist for $275. It's a 4'x7' trailer. Has a 1,600lb capacity, tank and FB setup should not be more than 600lbs, in my estimation.       James Sokolovic I’m looking at the same trailer except at Lowe’s. I’m getting ready to build a 24” día smoker 5’ long with a 24” día x 30”L firebox. Looks like this trailer is perfect. Pipe weighs 65lbs a ft. With misc steel I should be around 600lbs as well. Thanks!

      I have not registered it. I do not really have a need pull the smoker anywhere, unless we were to take it camping. I put it on a trailer so I could easily move it when we mow the yard or if I wanted to move it to the other side of the yard for large parties. Have not had a need to trailer it anywhere yet. If I was to register it, I could simply complete a home trailer build-type registration later, along with the scale weight from a certified scale for the weight (our local dump also provides scale-weight tickets, recognized by our county. It's not that much to do the registration, as there is no title with a home built trailer.

      Rene Flores - there’s a 1/4” thick plate that runs across the bottom of the cook chamber from right to left. It’s called a reverse flow. It evens out the temps. That’s why the stack is on the same side as the firebox. Works like a champ!

      Agreed, MIG or Stick welder. I welded everything but the box with a Lincoln MIG. Welded the firebox with a Lincoln stick.

    Was size tank? Was the door heavy being that long? I’m building a 28’ smoker and thought about making my doors 5 foot long. My tanks are 30in diameter.

      My tank is 120 gallon, the length is about 4 1/2 feet long, with the same diameter as yours. My door is about 3 1/2 feet wide so the door weight isn’t that bad (to me). I didn’t want to have to make a counter weight or cable assist setup, so my door is cut just inside the end cap welds. In my opinion, the hinges also affect the door weight because of how you have to lift up on the door to open it. These trailer gate hinges do not require any dead lift of the full door’s weight, it’s just a straight fulcrum right at the tank body. The hinges that have the bolt/fulcrum more than a couple inches from the top body of the cook chamber require more lifting strength because of where the fulcrum is positioned. A 5’ door would be a pill to lift, unless you have big handles.

      I ran the calculator based on your posted dimensions. The calculator is spot on. Your tank equates to 35 gallons in capacity and your intended firebox size puts you at 101%, the diameter of your chimney seems small, but the length makes up for it. The idea is to get enough flow and draft that the rising heat "pulls" the smoke up through the cook chamber and out the chimney with the rising heat, before it cools, otherwise you lose the draft. Keep in mind that the 27.95" stack is measured to the body of the cook chamber. I added 3" to mine so that it has 3" into the cook chamber. This 3" of length inside the cook chamber allows the heat and smoke to circulate around inside the cook area without being allowed to rush straight out the chimney. To be honest, unless you are cooking 2 or 3 people and you got the parts for very cheap, this seems to be a really small cooker. For the amount of work that goes into a smoker, I would build a larger one. I like having the extra space to spread out my meats to cook. I also learned in this build that the temperature difference between the cook racks (center line of the cook chamber) and upper portion of the dome, the temperature is more than I ever expected it to be. My temp gauges are only a few inches above the lower cook rack and the temps are very different. If you plan to have a second rack above the center line cook rack, be prepared for very different temperatures!

      It was about 5 weeks to build it, maybe a few days more, but not by much. I worked on it a few times a week until dark (summer, so longer daylight) and 4 of the 5 available weekends. I spent extra time working on obtaining the right trailer and designing/installing the reverse flow plate.
      If I had to make a few pointers on things I would change or stick with:
      1) Don't skimp on the steel when it comes to thickness. I tried to save money by purchasing a steel water storage tank, don't do it, it's garbage and very thin. Spend the money on 1/4" plate for your firebox and reverse plate, I am glad I did. The heat holding properties makes it worth the money.
      2) If you're in a rush to build, then just buy a new trailer or something in really good shape that is already registered (especially of you plan to trailer it). The registration process is a lot easier than a home-built one. Also, make sure if you need to get a trailer weighed, do it BEFORE you install the smoker! :o) It saves on the registration fees over time.
      3) For more precise cuts, use a wheel to cut instead of a torch, the cuts are more smooth, easier to clean up and especially when cutting the door, it doesn't warp if you take your time and stagger your cuts. When I did mine, I cut where the hinges were going first. After it cooled, I welded on the hinges, then cut the rest of the door so my alignment was spot on. Imagine trying to hold a 75lb steel door in place and weld on it?
      4) I see a lot of people using offset weights and spring or cable assisted kits for reducing the amount of effort to open the door. On my 120g smoker, I made one big door because I wanted the ability to load in a whole pig if I decided to cook one. I do not see the need for making a contraption to offset the door weight. Maybe when I am 80 and still cooking, I may change my mind then. :o)

      I think I have about $1,200 in the build. I used some materials that were new, some that were recycled to save money. I spent money on the new 1/4 plate for the firebox and RF plate in the belly, so the cuts were nice and clean, precise and ready to go at the time of pickup. Saved me a lot of fit & finish time on the build..

At one point, I considered building and selling them, but an injury changed my thinking and I decided not to become smoker builder. I would be glad to offer ideas if you need help. It will help you decide on FB size, openings, dampers, stack, etc. best tool for building a smoker. I'm also on smoking meat forums, they're a great resource as well.       Don, do some research on the reverse flow design. There's a heat plate that runs across the bottom of the cooker, which carries heat/smoke to the left side of the cook chamber so the food gets radiant heat from the bottom and smoke coming across from left to right and out the smoke stack. Very efficient design and works nicely!
