Ford 4.6 2V Intake Gasket Replacement

  • On this episode I show you how to replace the intake gaskets in your 4.6 2 valve powered Ford. This repair will cover a lot of different Ford models. It is very common for the intake gaskets to leak on these engines causing vacuum leaks and P0171 and P0174 codes. It is also common for the intake itself to crack at the coolant crossover and leak coolant. On my particular engine the water pump bypass hose was leaking from the O-rings, requiring removal of the intake to replace them.
    The procedure is pretty straightforward with no real special tools required. Expect to spend anywhere from 3 to 6 hours replacing the intake gaskets depending on your skill level.

      Theres a bolt all the way in the back of intake manifold on the passenger side that I am missing do you have any idea what it could be? I can send you a picture.

      Where does the small black vacuum line go on the passenger side near the firewall? The black line after where it splits into to from the red line. Mine is melted in half and I'm just trying to figure it out. Thanks.

      Man I can't get that bypass hose to release from the water pump nipple so that I can change those 2 orange o-rings

    Great video! I brought my Laptop out to the garage and followed step by step. Nice touch to show both the sequence of tightening the bolts but the torque spec as well. I still referred to Chilton and Haynes books. I went to 22 Ft. Lbs. Mainly because the car is older and I'm trying to seal a small leak coming from where bolt 8 is in your diagram. I have the PI version with aluminum water channel after my 1999 Mustang GT suffered the cracked thermostat housing issue. The intake is on back order. I can't wait for it to be in stock again. Whomever carries it sell a LOT of them!

    I recently bought a 2002 Mustang GT I have to replace the manifold gaskets. I'm determined to learn how to work on the car myself. I bought the Haynes Repair Manual but it's so much easier for me to see someone do it. This video is so helpful thank you!

    Thank you very much for this! I'm in the middle of doing it, and the DPFE sensor hose nipples both broke off, the second I put my hands on them. Problem was, I didn't know what that was! Ha ha. Thanks for all the insight. I've done one of these before on a 2001 F150, but it's been many years.

    Excellent videos all. I love Ford Mod engines as I Dyno tested them for well over a decade. Amazing engines with few flaws. When we got the first Mods we soon realized they lasted 5 times as long on a Dyno over the old pushrod engine.
    That intake gasket was and is a problem. I am so pissed my new in 2017 F150 2.7 needed a fresh oil pan. I take it back to Ford next week to check it again. All I ever did was battle gasket leaks. I worked for the Blue Gasket people, who were great until they sold the company to Detroit...
    Found you through your excellent and the only comprehensive genset propane/Ng conversion video. Good data points.

      Ive dealt with both engines,302s and 4.6s and the 4.6s really made me appreciate the old pushrod beasts,you have spark plus flying out,rear cylinders with water starvation,intakes that crack,never had those issues with pushrod engines but i guess in a different setting (racing, dyno?) maybe these 4.6s are better like you say? i do know the only thing Ive ever seen these modulars do that are excellent at is not blowing head gaskets, im guessing is that involved process of torque to yield scenario that you have to go thru when changing heads,i have also noticed 4.6s are smoother running engines compared to pushrod.
      I currently have 2 mustangs, a 89 and a 91 and Ive had 2 birds,a 95 and a 96,i currently only have the 95 which i converted to the 96 specs, those are my experiences with these motors,not a expert but have dealt with both and my humble opinions. i dont race my cars so maybe if i did i would find out different,lol

    Thanks def gonna use this as a guide tomorrow on my gt I replaced radiator hose cap & water pump to find out it was the gasket under the thermostat housing 🤦🏽‍♂️ but I kno wats doesn’t need fixing now 😂

    Great job with this video. I appreciate that you included some of your struggles, most mechanic how-to's omit that stuff. Looks like a lot of work, but do-able.
    Question, when you go to the Auto store and ask for O'rings for the bypass tube do they know what you are talking about? Or, do you just size it up and find the appropriate size on your own?

      I'm going to be doing FRP board to make it water proof. That way I can spray Fluid Film or wash my cars inside with out damaging the drywall. That should be happening in the coming months. Thanks for watching.

      @@a89proof That's what I thought as well. That's why my ceilings are painted but the walls are not. My garage is attached to my house so I needed the drywall as a fire barrier. Otherwise, in something like a pole building you could glue it right to the OSB.

    Are the intake manifold gaskets L/R specific? I'm in the early stages (whiteboard, & parts/tools accumulation at this point) of planning a ground-up refresh on my 2001 Bullitt (#01102), which has a bit over 135,000 miles on her now, so those gaskets are on the to-do list, along with a timing job, valve seals, & whatever else is worn out.

    IF you do break the drain bolt for the radiator, you can stick a large flat screw driver in there and twist it out. It will come out

    i'm thinking about doing this to my 08 crown vic, when its really cold outside, i go to start it, she runs really rough until warmed up, i believe its the intake gaskets, the car has 224,000 miles, the intake seems to be original, do you think i can get away with just changing the gaskets and put the original intake back on like you did in the vid?

    so in my Grand Marquis 2001 4.6L my intake already had those O'ring seals as gaskets... I'm replacing them with solid Felpro gaskets! So I do need to remove the old O'rings first out of the intake and use the ones already on new gaskets in place of the old O'ring ones right?

    Great video and I like your work space. Interesting assortment of tools, I saw the 27 mm Craftsmen wrench, the Milwaukee Fuel driver and others but I also noticed you beat the heck out of your fingers, hands and knuckles. I was curious as to why you chose to go at that job bare handed and not using some type of gloves to protect your mitts and why you didn't don some form of basic eye protection? Again, I like the work your doing but would really like to see you protecting yourself a little better.

      I've tried nitrile gloves but they usually end up tearing and after 30 minutes I have half of a glove hanging off my hand. Traditional mechanics gloves don't offer the dexterity to release the various wiring plugs on this job.

    I got a 4.6 explorer and the weird part is that it looks identical to the mustang but the only difference is the fuel rails are straight tubes and the throttlebody does not have a little horse it’s just flat on the top

    Need help with two bolt locations on the passenger side somewhere is all I know as I had pulled them and had them in a bag labeled for passenger side intake manifold so I'm not sure where they go.     What is the shiny silver disc shaped part in the fuel line that you have your thumb on at 32:41? Does that need to be replaced at certain maintenance intervals? I don't believe it's a fuel filter.

    Question I seem to have the doorman manifold on mine where the silicone gaskets go like individually in the manifold. I was wondering can I leave those in the manifold and put the gaskets like shown in the video under it or will have to just buy the stock silicone ones and use those only.

      Use what comes with the dorman manifold. Don't reuse the stock gaskets.

      I have done them and thought about recording it. The video would be hours long. There aren't too many people watching a 2 hour TH-cam video. Not to mention the editing time and the time it takes to upload a 4k video file that size.

    Can oil leak from where the intake manifold mates to the block? if yes, will that cause odor of burnt oil to enter the cabin?

      Most likley head gasket leaking small amounts of oil on the exhaust manifold, the burnt smell can get pulled into hvac system and out vents. A lot of crown vics have this issue and a small amount is not an urgent problem. Sometimes it's a leak from the valve cover gasket also. Check the corner of the head next to firewall, most likley location is on pass side above exhaust manifold, you can go under car and look up with flashlight also. This also can happen with a loose spark plug sending combustion gas into engine compartment, but is the least likley.

    I just replaced the intake complete assembly with gaskets on my 2000 Ford E-250 5.4l 2v
    I dont have any leaks, my question is about that bypass tube o ring under the manifold once removed. On this motor, I didnt even look at the connect of that tube to the water pump if there was one. Do you know if there is any concern about a need to have replaced a wear o- ring like the one you replaced on the 4.6 in your video ?

      It's a leak point for sure. I doubt it worth removing the intake again to change it. If you have a leak you know what it is. When they leak it seems like an antifreeze leak back by the transmission. The valley of the block fills with coolant and leaks out of the plug where the transmission attaches to the engine in the back of the valley.

      @@RepairGeek my moms marquis is leaking back by the oil pan, bell housing. i see not leaks when looking back there. no leaks identified in front by the coolant channel.
      i don't want to buy manifold if it is the coolant pipe down in the valley going back to heater core unless necessary. i also see small puddle below the muffler pipe after running engine for 15 minutes.
      so do you think it is maybe the manifold?? or coolant pipe?? WHAT would you do?
      if it is coolant pipe in valley can i by pass going through the valley and going on top and round the engine with a long heater hose??
      if so,,i don't know where the hose could connect to at the water pump> where? please help

    The fuel line disconnect tool os great butnifnyou have a plasy bottle cap just cut out the top.l with a blade Works the same.

    I’m surprised you didn’t change the intake to the more modern one when you had to take it off anyhow. Without the front aluminum update the are destined to fail. Great video though and thanks

      This one has survived 23 years now, no issues. I've seen plenty of the aluminum versions leak where the aluminum coolant crossover meets the plastic. They are sealed with an o ring that fails eventually. Guess what you can't get aftermarket.

      @@RepairGeek I have 1997 Mustang and the manifold has failed on the coolant crossover, so defensively need to replace the manifold, which is on the way. The replacement is on the way, but mine is a convertible and has the Monte Carlo brace, so that will have to come off as well

    I couldnt get the damn bolt off for the heater pipe. What tool did you use, its a very tight space. I just gave up on it.

The repair video from those says the gaskets are made into the intake u can see the o ring type seals ?? So only the FORD brand intake uses those gaskets that snap to the heads??

      Wrap the fuel line in a rag and take the fuel line off.

    I'm working on a 2000 mustang gt and the thermostat housing gasket is leaking between the metal housing and the plastic manifold. I cant find this gasket anywhere. No one knows what I'm talking about please help with a part number.

      @@RepairGeek no sir the only o ring you have in the link is the o ring for the thermostat itself I need the one that is between the metal housing and plastic intake manifold. There is 3 bolts on the bottom to remove the housing as you said.

      The only seal for the thermostat housing is a o-ring. The only other seal is built into the intake gasket itself.

      @@RepairGeek yeah I separated the metal from the plastic and their is o rings in between that are worn badly and are leaking but they are not round like the ones in your links. It looks like I'm buying a whole new intake for a couple 2 dollar o rings. Thanks for your help I liked and subscribed.

    Well I noticed in the block on my 2001 gt there is a bolt holding a wire with an electrical connector to it I didn’t recall taking it off anything when I tore it down 😂 and your block just straight up didn’t have one. Wtf

    Stay away from Dorman intakes y'all. The doorman intake is not Oe. 99 lincoln town car, to the left of the alternator that would be passenger side there are two screw holes that appear to be in place, they are not. The holes don't go through the intake so that you can attach that front left side to your engine, and it's too thin to drill. Regardless how we did it we could not get it to stop leaking. Going to Ford tomorrow and buying some high dollar Ford parts to get real Oe. The difference is a slow leak at idle that gets worse at about 1500 rpm, took it all apart twice to double-check and make sure that the job had been done correctly, it was done right, in this scenario Dorman is trash.

      Done them. Pull the airbox and tube, pull the dog house. Remove the driver's seat and do it from the inside.
