Great project! I had a 1990 Sportster that I dissembled the engine on, together with a local general engine expert...didn't take long until he looked at me and said that this is not necessary, "this engine is like brand new inside" . And after a while he said, "besides from a couple of minor things, this is a very wisely constructed engine". I have been riding HD Big Twins my whole motorcycle career and didn't think much of these Sportsters....the two latest bikes I owned though, has been Sportsters, that 1990's and an 2010 Iron. My respect for these "gurly bikes" has increased immensely and a Sportster is a very, very good and price worthy bike in my eyes. I have used them for both long hauls and scooting around town for years and they works equally good in both areas. Last year I sold the last one though and have built me a mobile home instead. Old age is kickin' in and everything is crumbling :) Will follow this one with great interest.
Hey Ralf, thank you for sharing your story, and I couldn't agree wholeheartedly, a humble Sportster is a wonderful motorcycle on every level... it's no wonder they've been rolling around the roads for 65yrs, and used for everything from commuting to flat track racing to even jumping over buses! Great series. Best engine strip down I've seen. Many thanks. I have a suggestion: I noticed you use a little strip of masking tape to mark things for later reference (eg your 'no oil' note on your oiltank). I do the same thing, it works really well. Instead of the beige masking tape, I've found that 3M BLUE painters masking tape works much better for a couple of reasons: First, it's designed to remove cleanly even weeks (or months) after it's been applied, leaving no residue behind (where old 'regular' masking tale will leave gummy crud everywere, especially on painted surfaces etc). Second, it stands out from the other colors on the bike, where the beige color regular stuff blends in. That makes it much easier to see and therefore not overlook. When I'm stripping a bike it will end up covered in blue notes and little pieces on every un-torqued bolt for example... The blue stuff can be removed and re-adhered several time too, which is useful. I keep a running to-do list (usually on the rear fender), and as tasks are added or completed, I move the tape notes to adjust the list accordingly... The blue stuff is maybe three or four times the cost of the beige, but it's definitely worth it, especially in the small amounts you'll need... I hope thats useful info :)

I embark on a new adventure tomorrow. I’m buying a 2006 883R with under 6000 miles on it. I’ve owned Sporties before, a 2001 883R with a Wiseco 1200 kit,a sorted carb with a Supertrap exhaust and a 2004 rubber mount 883 which I did the de cat/spiral baffle thing, which you videoed a few years ago. I much prefer the rubber mount bike so the new bike should suit me fine. I’ll be looking at big bore kits and cams along with knobbliest and extended fork damper rods and longer shocks. It’s flipping great messing around with motorbikes. I sold both my Sporties to my brothers so when I get my new one tomorrow, there will will be three 60+ year old hooligans blasting around. Heh.

The test of the oil tells part of the story, another part of the story we will learn from the condition of the plugs, but you did not show us the condition of the plugs (and I guess their condition is very good). And if the engine reaches a high RPM at convincing acceleration also a compression test is too much. It's an engine that needs no more than standard maintenance, and perhaps a valve spacing check (not even sure the valves needed to be adjustment). But you knew all that ... you want to upgrade that engine, and we earn the best show in town. Thank you very much.

Only thing I would ask (Very respectfully) would be a step by step guide or more explanation of what part you taking off at a time so a noob like me could learn even more! What an awesome episode this was! I could love it simply for the satisfying knowledge that all the dirt and corrosion etc., is going to be nicely cleaned up and made ship shape, but in my youth I was always dreaming of the "7-11" GSX-R engine swap, and this is right up there with that kind of cool, vaguely naughty feeling somehow, transformation. :D
Thanks buddy, glad you enjoyed it, and what a wonderful upgrade the 7-11 was, short wheel base, feisty handling but with the big disciplinarian motor... pretty much the same concept as a Triton back in the 1960's, big engine in a better frame! Try doing that on any modern sportsbike these days, sadly a thing of the past now.
@@Moonfleet41 I had a poor mans Triton in the 70's, a Thunderbird engine in a featherbed frame. A friend of mine in the U.K has a "proper" Triton with a Bonneville engine. I had a go on it about 15 years ago and compared to todays motorcycles it was hard work to ride it on the country lanes of Cheshire.
I had a 06 1200 sportster with cams in it and man did that make a difference. You would be surprised at how much faster a 1200 can be with the right set of cams. I wanted to do a Hammer 1250 big bore kit but i didn't think I would be happy with the little increase in displacement. I ended up getting rid of that bike as the wife could not ride comfortably on it. I ended up getting an 06 street bob with the 88 cu in. Completely stock except for V&H slip-ons and a tuner and it is WAY slower than my 1200 was. Still fun but not as fast for sure.
Sure thing, I've done a few of these over the years, there's a little misconception about the current crop of 1250 and 1270 kits and the Hooligan kit with cams, is that they're all for 1200's... this is an 883 and I'd need to change the heads to bolt any of that kit in, and as it's an early model, pre-fuel injection, there are limited options in kit form... but we have a plan! ...and, of course, we have the much lower 883 gearing in the primary and you're dead right also, a big twin can't catch a Sportster pound for pound!
@@Moonfleet41 I have always wanted to get a Buell 1203 and do a 1250 or 1275 kit and put it in a sportster. Or get a xb12R and do the 1275 kit on. That would be really fun to ride.

I have the same exact sportster that I just done hammer 1275 big bore kit on. My cylinders also looked almost new inside. 12.5k miles. I'm still just over a hundred miles into my break in period. Weather hasn't been so good where I live. Great video series

Great video man gave me enough insight to tackle my buddy’s bike We thought maybe his exhaust gasket blew out so we replaced them only to find it’s the gasket that sits directly in the middle where the head mounts to cylinder

This is such a cool series, been wanting to see a detailed breakdown of one of these for a while. Also have a sportster with 13k on it. Cheers mate, So much potential in them aye.. obviously more so with a 1200 motor, as the heads have bigger valves and slightly higher compression.. but the 883 bottom end has lower gearing so even just lopping out to 1200 will hand me 50% more torque.!
Ah yes, bought new by a 69yr. old blue rinse Sunday school teacher, just over a thousand trips to the Church of Holey Stockings some seven miles away; never seen above half throttle in it's life, stomped into top by size 4s ASAP & left there to chunter away on it's abysmally weak 'euro-lean' mixture as both rods clank about like Brunel's Tuesday dentures. Bruised main bearings with more rumble than the rush hour Circle Line, fried poppadum clutch plates from all the third gear pull-aways, leaving well baked springs with less grip than Boris . . . on the other hand of course . . . It could be an unmolested good-un . . . should be fun : )xx (P.S. Fine barrels, why go any bigger? XR's were only 750 but a healthy one of those will certainly straighten your pubes!)
You're not wrong there brother, 750 was plenty enough for Evel Knievel to fly through the air at Wembley, over 13 buses, only to land on the last two, too late for the late night bus, only to end up sliding in to the bus station and breaking the window on the kebab shop, ... I know, cos I was there, aged 11yrs old, and full of admiration for the mighty flying American! Do that on a Goldwing.....
Your hex key set is badass! Regarding modified tools, over the course of my time turning wrenches on M1A1's, M88A2's and ABV's it didn't take me long to amass a toolbox drawer full of modified wrenches, Allen wrenches and other tools that greatly simplified various tasks on those vehicles. One tool in particular was a specialty wrench for replacing the main hydraulic quick disconnect fittings that our machinists made for us on site. The tool itself was cut from high carbon steel on a water jet, then hardened and tempered for durability. It cut the time it took to change fittings easily by two-thirds. Anyway, I look forward to the remainder of this project.
Thanks brother, worked on commercial stuff in the past, 19mm hex sump plugs on DAF enginer, no need for fancy socket allen keys, just take an M12 bolt, 6" long (coach chassis bolt), hammer it 90 degrees in the vice, hey presto, instant 19mm allen key!

I remember taking my 2003 apart to do a big bore, bought at 10k and at 19k when I took the jugs off they still had the cross hatching. I was very pleased with how clean the engine was inside.
It's great to hear that you had the same findings Chandler, it seems these engines are pretty much bomb proof as long as you don;t tune then too hard and abuse them..
@@Moonfleet41 Good thing yours has Mids, I recently blew my pump to filter oil line because of the awkward position it was in for nearly 20 years. Now I may or may not be diagnosing piston slap from running at low oil nearly dry because of that 😅

@@Moonfleet41 unfortunately it ran near dry for at least a couple miles. Just pulled the cylinders to see burn marks in both, scuffing in both, and light scoring on both pistons. Going to try out new piston rings 🤞. Until then I'll just enjoy your neat orderly work on the Sportster.

I have done plenty of engine work over the years, valve clearances on the Legend, clutch mod on the Hayabusa, full clutch replacement on the ZX7-R, plus numerous chains and sprockets and other mechanical work on cycle parts... this kind of work may not be common on the Channel, but it's not uncommon to me, it's been a part of my life for the 41yrs I've been riding... beautiful sunshine this morning, days like this are a gift, so we're out for a little ride in the lanes and blow away the cobwebs! Great to hear that mate, welcome back, and yeah you'll need the pennies, parts costs a bomb, it always looks cheap initially, then you buy all the little bits and bobs you need to finish the job, like gaskets and fluids etc., suddenly the job price doubles!

Great video. I'm just looking to remove only the front cylinder so I can tap/helicoil one of the exhaust stud holes. Because the frame is in the way of me doing this with the cylinder still on the engine. So, this is a nice easy video on how to get it out (y) Thanks Just a quick question, will I have to drain all the oil out before I do this? As I figure it all sits in the oil tank, and there shouldn't be any in the cylinder head/cylinder?
That's quite right, there may be a little residue in the rocker box, but nothing to speak of, everything will be in the bottom of the engine, or in the tank...
Love your channel! Your videos on the FXDWG and tool tips have been some of my favorites. Just curious on why you didn’t save yourself some aggravation and just pull the Sporty motor? Almost as easy as pulling an air cooled VW! Plus you can properly detail the frame.
Thanks for your kind words... done this a few times over the years, a motor is far easier to strip and pull apart when it's not skating around the bench, so just use the frame as an engine stand!... am gonna re-build it and it will indeed come out the frame later once I finish the dry build!

Did my sportster topend rebuild 2500 miles ago. The rear piston let go. It was a joy to build it back up. The little bolt at the back on the back head is a challenge. Next time I am going for a hammer kit. Great video

Ive owned my sporty since 97 its a 883 hugger 1996 model , after 80 thousand klm and i ride hard to keep up with my big twinn buddies ,, anyways after all this time and how i ride i decided to check my compression and see if its getting low and ill go 1200 kit ,,,,well factory compression on a 883 is 120 psi ,,,,,both front and back are still 120 psi , not even 1 pound loss , thats how good harley evos are , ill probably never go 1200 because if it aint broke DONT FIX IT is my moto , guess i need to ride harder now lol .....
Try a 1200 and see how much extra torque it gives you.. you'll keep up and the bike will be more relaxed.. also it's the cheapest way to more power without stressing your engine too!
Mint bores indeed mate, there's an old mantra, that Harleys take 10k to run in, it's dead true as you can see! And thanks for asking, we're both ok, pacing life nowadays after a tumultous 2021!

Del, I was wondering...about those cylinder upgrades...to 1200, 1250, 1280 cc...I assume they produce a significant power gain. I mean, if they didn't, what would be the point? But all that increased power goes into a bottom end, clutch, and transmission that was designed for an engine of 883 cc which produces considerably less power. So...are you overstressing the engine components that are remaining? Does this mean that things are going to start breaking?

An S&S carb would be a delight, but not in the budget I'm afraid so I treated myself to a Thunderslide kit which makes a vast improvement along with the S&S top end!

Great series. Best engine strip down I've seen. Many thanks. I have a suggestion: I noticed you use a little strip of masking tape to mark things for later reference (eg your 'no oil' note on your oiltank). I do the same thing, it works really well. Instead of the beige masking tape, I've found that 3M BLUE painters masking tape works much better for a couple of reasons:
First, it's designed to remove cleanly even weeks (or months) after it's been applied, leaving no residue behind (where old 'regular' masking tale will leave gummy crud everywere, especially on painted surfaces etc).
Second, it stands out from the other colors on the bike, where the beige color regular stuff blends in. That makes it much easier to see and therefore not overlook. When I'm stripping a bike it will end up covered in blue notes and little pieces on every un-torqued bolt for example...
The blue stuff can be removed and re-adhered several time too, which is useful. I keep a running to-do list (usually on the rear fender), and as tasks are added or completed, I move the tape notes to adjust the list accordingly...
The blue stuff is maybe three or four times the cost of the beige, but it's definitely worth it, especially in the small amounts you'll need...

Hi there , I first stumbled on one of your videos in 2013 or so on how to change the oil in a Harley Davidson sportster, which I had not longed owned and was searching TH-cam on how to do it .
I absolutely love your channel and been a subscriber for many years , have enjoyed watching it evolve in the way you film and showing the tools you use.

I embark on a new adventure tomorrow. I’m buying a 2006 883R with under 6000 miles on it. I’ve owned Sporties before, a 2001 883R with a Wiseco 1200 kit,a sorted carb with a Supertrap exhaust and a 2004 rubber mount 883 which I did the de cat/spiral baffle thing, which you videoed a few years ago. I much prefer the rubber mount bike so the new bike should suit me fine. I’ll be looking at big bore kits and cams along with knobbliest and extended fork damper rods and longer shocks. It’s flipping great messing around with motorbikes. I sold both my Sporties to my brothers so when I get my new one tomorrow, there will will be three 60+ year old hooligans blasting around. Heh.

The test of the oil tells part of the story, another part of the story we will learn from the condition of the plugs, but you did not show us the condition of the plugs (and I guess their condition is very good). And if the engine reaches a high RPM at convincing acceleration also a compression test is too much. It's an engine that needs no more than standard maintenance, and perhaps a valve spacing check (not even sure the valves needed to be adjustment). But you knew all that ... you want to upgrade that engine, and we earn the best show in town. Thank you very much.

What an awesome episode this was! I could love it simply for the satisfying knowledge that all the dirt and corrosion etc., is going to be nicely cleaned up and made ship shape, but in my youth I was always dreaming of the "7-11" GSX-R engine swap, and this is right up there with that kind of cool, vaguely naughty feeling somehow, transformation. :D
Thanks buddy, glad you enjoyed it, and what a wonderful upgrade the 7-11 was, short wheel base, feisty handling but with the big disciplinarian motor... pretty much the same concept as a Triton back in the 1960's, big engine in a better frame! Try doing that on any modern sportsbike these days, sadly a thing of the past now.
@@Moonfleet41 I had a poor mans Triton in the 70's, a Thunderbird engine in a featherbed frame. A friend of mine in the U.K has a "proper" Triton with a Bonneville engine. I had a go on it about 15 years ago and compared to todays motorcycles it was hard work to ride it on the country lanes of Cheshire.

I had a 06 1200 sportster with cams in it and man did that make a difference. You would be surprised at how much faster a 1200 can be with the right set of cams. I wanted to do a Hammer 1250 big bore kit but i didn't think I would be happy with the little increase in displacement. I ended up getting rid of that bike as the wife could not ride comfortably on it. I ended up getting an 06 street bob with the 88 cu in. Completely stock except for V&H slip-ons and a tuner and it is WAY slower than my 1200 was. Still fun but not as fast for sure.
Sure thing, I've done a few of these over the years, there's a little misconception about the current crop of 1250 and 1270 kits and the Hooligan kit with cams, is that they're all for 1200's... this is an 883 and I'd need to change the heads to bolt any of that kit in, and as it's an early model, pre-fuel injection, there are limited options in kit form... but we have a plan! ...and, of course, we have the much lower 883 gearing in the primary and you're dead right also, a big twin can't catch a Sportster pound for pound!
@@Moonfleet41 I have always wanted to get a Buell 1203 and do a 1250 or 1275 kit and put it in a sportster. Or get a xb12R and do the 1275 kit on. That would be really fun to ride.

I have the same exact sportster that I just done hammer 1275 big bore kit on. My cylinders also looked almost new inside. 12.5k miles. I'm still just over a hundred miles into my break in period. Weather hasn't been so good where I live. Great video series

Cheers mate, So much potential in them aye.. obviously more so with a 1200 motor, as the heads have bigger valves and slightly higher compression.. but the 883 bottom end has lower gearing so even just lopping out to 1200 will hand me 50% more torque.!

Ah yes, bought new by a 69yr. old blue rinse Sunday school teacher, just over a thousand trips to the Church of Holey Stockings some seven miles away; never seen above half throttle in it's life, stomped into top by size 4s ASAP & left there to chunter away on it's abysmally weak 'euro-lean' mixture as both rods clank about like Brunel's Tuesday dentures.
Bruised main bearings with more rumble than the rush hour Circle Line, fried poppadum clutch plates from all the third gear pull-aways, leaving well baked springs with less grip than Boris . . . on the other hand of course . . .
It could be an unmolested good-un . . . should be fun : )xx

You're not wrong there brother, 750 was plenty enough for Evel Knievel to fly through the air at Wembley, over 13 buses, only to land on the last two, too late for the late night bus, only to end up sliding in to the bus station and breaking the window on the kebab shop, ... I know, cos I was there, aged 11yrs old, and full of admiration for the mighty flying American! Do that on a Goldwing.....

Your hex key set is badass! Regarding modified tools, over the course of my time turning wrenches on M1A1's, M88A2's and ABV's it didn't take me long to amass a toolbox drawer full of modified wrenches, Allen wrenches and other tools that greatly simplified various tasks on those vehicles. One tool in particular was a specialty wrench for replacing the main hydraulic quick disconnect fittings that our machinists made for us on site. The tool itself was cut from high carbon steel on a water jet, then hardened and tempered for durability. It cut the time it took to change fittings easily by two-thirds. Anyway, I look forward to the remainder of this project.
Thanks brother, worked on commercial stuff in the past, 19mm hex sump plugs on DAF enginer, no need for fancy socket allen keys, just take an M12 bolt, 6" long (coach chassis bolt), hammer it 90 degrees in the vice, hey presto, instant 19mm allen key!
I cut the timing cover down on mine with a large hacksaw and various files, took ages but looks tons better

I remember taking my 2003 apart to do a big bore, bought at 10k and at 19k when I took the jugs off they still had the cross hatching. I was very pleased with how clean the engine was inside.
It's great to hear that you had the same findings Chandler, it seems these engines are pretty much bomb proof as long as you don;t tune then too hard and abuse them..
@@Moonfleet41 Good thing yours has Mids, I recently blew my pump to filter oil line because of the awkward position it was in for nearly 20 years. Now I may or may not be diagnosing piston slap from running at low oil nearly dry because of that 😅

@@Moonfleet41 unfortunately it ran near dry for at least a couple miles. Just pulled the cylinders to see burn marks in both, scuffing in both, and light scoring on both pistons. Going to try out new piston rings 🤞. Until then I'll just enjoy your neat orderly work on the Sportster.

I have done plenty of engine work over the years, valve clearances on the Legend, clutch mod on the Hayabusa, full clutch replacement on the ZX7-R, plus numerous chains and sprockets and other mechanical work on cycle parts... this kind of work may not be common on the Channel, but it's not uncommon to me, it's been a part of my life for the 41yrs I've been riding... beautiful sunshine this morning, days like this are a gift, so we're out for a little ride in the lanes and blow away the cobwebs! Great video. I'm just looking to remove only the front cylinder so I can tap/helicoil one of the exhaust stud holes. Because the frame is in the way of me doing this with the cylinder still on the engine. So, this is a nice easy video on how to get it out (y) Thanks
Just a quick question, will I have to drain all the oil out before I do this? As I figure it all sits in the oil tank, and there shouldn't be any in the cylinder head/cylinder?
That's quite right, there may be a little residue in the rocker box, but nothing to speak of, everything will be in the bottom of the engine, or in the tank...

Love your channel! Your videos on the FXDWG and tool tips have been some of my favorites. Just curious on why you didn’t save yourself some aggravation and just pull the Sporty motor? Almost as easy as pulling an air cooled VW! Plus you can properly detail the frame.
Thanks for your kind words... done this a few times over the years, a motor is far easier to strip and pull apart when it's not skating around the bench, so just use the frame as an engine stand!... am gonna re-build it and it will indeed come out the frame later once I finish the dry build!

Did my sportster topend rebuild 2500 miles ago. The rear piston let go. It was a joy to build it back up. The little bolt at the back on the back head is a challenge.

Ive owned my sporty since 97 its a 883 hugger 1996 model , after 80 thousand klm and i ride hard to keep up with my big twinn buddies ,, anyways after all this time and how i ride i decided to check my compression and see if its getting low and ill go 1200 kit ,,,,well factory compression on a 883 is 120 psi ,,,,,both front and back are still 120 psi , not even 1 pound loss , thats how good harley evos are , ill probably never go 1200 because if it aint broke DONT FIX IT is my moto , guess i need to ride harder now lol .....
Try a 1200 and see how much extra torque it gives you.. you'll keep up and the bike will be more relaxed.. also it's the cheapest way to more power without stressing your engine too!

Mint bores indeed mate, there's an old mantra, that Harleys take 10k to run in, it's dead true as you can see! And thanks for asking, we're both ok, pacing life nowadays after a tumultous 2021!

Very cool series! Check out the S&S 1250 kit.
That'd be the 1200-1250 kit as I believe you need the 1200 heads, so no good for an 883..! but we do have a plan.!
Del, I was wondering...about those cylinder upgrades...to 1200, 1250, 1280 cc...I assume they produce a significant power gain. I mean, if they didn't, what would be the point? But all that increased power goes into a bottom end, clutch, and transmission that was designed for an engine of 883 cc which produces considerably less power. So...are you overstressing the engine components that are remaining? Does this mean that things are going to start breaking?
883 and 1200 have an identical bottom end !

Hello Delboy, I have heard quite often H-D carbs are rather finicky and S&S are better?
I'm enjoying your vidz.
An S&S carb would be a delight, but not in the budget I'm afraid so I treated myself to a Thunderslide kit which makes a vast improvement along with the S&S top end!
