    Good project, have a couple to make for projects I have on the go at the moment but cheating a bit as managed to get hold of a 5/8" square broach from a mate in the States but will incorporate your design features. I too liked the Clickspring reference, I'm sure Chris will have a chuckle as well. Thanks again, Gordon

    Not gonna lie, I would probably just find a socket to run it down and an adjustable wrench to crank it down if I needed to.
    This is a much better and cooler solution though.

    You make some fantastic videos good sir! How much planning do you do beforehand for the shots and gags?

      Not very much to be honest. My boy was in the garage with me, playing with his sword so that one wrote itself as they say. Sometimes I'll have a way-homer and just go back to film a quick close-up, etc maybe add a stupid sound.
      The shots pretty much set themselves up, too. If I need to lean in to see how a cut is going, I'll bring the camera in so the viewer is pretty much in there with me, step by step. Seems to be working out?

      Actually, a square drill will cut a 5-sided hole. You need a 3 sided bit to produce a square hole, just like you need a 5-sided bit to cut a hexagonal hole.

      Truth. I see a lot of faucets and valves with permanent "Vise-grips", (usually the el-cheapos from the bin at the farm and fleet store or auto parts store) cheaper than a replacement handle.

      Funny you should mention that. Earlier tonight my chuck key broke. First thing I did was slap a vise grip on it. (It didn't work, I had to mill a slot to give the vice grips a place to hold onto.)

    this is what i love about this channel. this vise handle, the over arm support, the draw bar, the quick change tool post, the backing plate for the 4 jaw chuck etc. the micro boring head was i think his greatest tool build to date. i think that this is this old tony at his finest. and allways set to music and comedy. many thanks TOT....

      The key is good quality, very sharp files. Drilling out the corners took out most of the material. If you try to dig into a round hole, on the other hand...

      I wondered that too. Possibly the hole was too narrow/deep to get an end mill into, and drilling right through was simpler.

    Could you explain why you did the milling of the channel (I am probably not using proper terminology here...) before you drilled the holes for the pin to go in? seems like you run the chance of bending/deforming the part and messing up the pin hole alignment by doing it in the order you did.

      Hi Michael: I would assume that Tony (bless him), left the drilling for later since the milling of the clevis cut (channel) had to be done any way and the drilling through two thin sides would be way easier than deep hole drilling all the way through the stock material. That Tony is one smart cookie.

    Hey Tony, so the other day I was in the desert chasing down a rogue droid, and well, long story short, met this old dude who gave me what he said was my father's "lightsaber," whatever that is. Anyway, it's got either a durasteel or more probably an aluminum body, and I'm wondering if you'd be up to the challenge of splitting it in the middle, putting an internal thread on both sides, and creating a matching mating extension tube. This is all to help me wire this baby up in a much neater way and come up with something suitable for a future Si... err, Jedi.
