    How to get a bigger engine on Ford Zephyr? We apply a classic 1960s / 1970s engine mod. Re-bored to fit Volvo B1800 pistons (85mm).
    Which Ford Zephyr model? Mk2, 2.5L.
    What are goals for engine upgrade? More Torque, More grunt!
    Engine capacity? 2860 CC
    What are the next steps? Bridgeport Milling Machine to re-drill head bolt holes and offsetting.

    I had a 1962 Zephyr in the eighties, I replaced the engine wirh a 1974 351 Windsor V8 and a C4 trans.. It came out of a totaled Ford Ranchero.. Worked great...

    I cant wait for the next instalment of this series. My engine ended up with 2880cc's. I asked about shifting the head over, but the engine builder said he couldn't do it... I am very keen on seeing your results. Awsome work !!

      Hi, at 2880cc you must have stroked it as well. What bore & stroke did you use and which pistons & rods please?

    I particularly enjoyed this episode as my Dad had a Mk2 Zodiac in the 60's with a Raymond Mays conversion and it would be interesting to see how it would have compared with your modern day work.

      The mays head is far superior to the iron Zephyr head, power wise we are not going to get anywhere near what a mays head could do. mays head on a 2.8 bottom end would be really good, but is way beyond the budget

      The Mays head has been put back into production by someone in the UK. I can't remember the price I saw two years ago, but it was bloody expensive, although it did include three manifolds for sidedraught Weber 40/45 DCOE carburetors.

      unfortunately gudgen pis sizes are different so you can use them on the ford rods without changing the pin bushes

    Another car i had once upon a time... Mk3 Zodiac with +60 Powermax pistons and a 38 DGAS carb. This was about 1977 to 78... Never did get it quite right, swapped the car for a Mk1 Capri 1300 ohv.

    I worked at Fords in the late 70's and one of the engineers made his Mk3 Zephyr a 3.3 litre

      That would of been an essex v6, easy to stroke using colonge v6 conrods.

      @@PenguinMotors no it was the inline 6 cylinder- it was done in the machine shop at Fords Dunton - I know as I was there - his son worked at Jaguar and they also fitted an E type manual gear box by an adapter plate.

    Thanks for posting, very interesting. I've subscribed.
    I've been researching these engines, with a long term plan of building one. I have picked up a Raymond Mays Mk3 12 port head with 41.9mm & 32.6mm valves. I don't yet have a compatible tubular exhaust manifold, nor do I have the triple weber manifolds.
    I understand the 'Holden' piston was also a popular choice at 85.73mm (+140 thou overbore) giving a bit more at 2,753cc. With your offset crank this would give you 2890cc. I'm intrigued to see how you get a suitable cam and what lift and duration you use.

      I will be having a cam reground no point in using a lot of lift as the head doesn’t flow well at high valve lift so it’s going to need some duration instead, at the moment my gut feeling is the old cosworth A2 profile that they used to use in Ford x/flow engines

      Thanks I looked up the Cosworth A2 cam which is listed at 296 degrees and 0.350" lift. I believe the GT cam is 272 degrees and 0.344/0.335" lift.
      I'm realy interested in this build thanks for posting.

    Makes you wonder what they was thinking and the understanding as in why go with this configuration with this head esp as its a bottle neck for flow. Use to do quite a bit with the Healey 6 pot engines now they made grunt regularly use to see 260-300 on triple 48's in race spec. Also watch as the wire wheels rose up the rollers while stretching the tie down straps now they made power and torque !

      if you read some of the really old tuning books it was thought that you wanted lots of corners and abrupt edges in the intake to break up the mixture, if you look at an old rover IOE engine the incoming air literally has to navigate a maze to get to the cylinder. Apparently it was Harry Weslake who was first to prove that wrong

      @@PenguinMotors That's a name ive not heard for a while is that of Weslake as in the ford V8 stuff ?. Atomization of fuel now there is another book on its own its like people think a nicely polished port is best were in fact a roughish finish is best. Some of your post's on TS forum on the budget pinto's ect ect are interesting esp the port shape and the difference between top and bottom of the port and short radiuses. Anyway the Zodiac head still will be interesting so im thinking torque will be the winner here esp with the cc gain ...

      @@gileshamilton4462 yes, V8, and V6, but Weslake also got involved in other stuff, modifying early A series heads, redesigning the rover IOE straight six head for better efficiency, they also did motorcycle stuff too, like making a 4 valve head for the triumph twin about 20 years before triumph did with the last of the line TSX engine.

      @@PenguinMotors Ahh yes and the A series as well cool. Done a A series 3 years ago , 1380 bottom end cooper s rods and the old powermax pistons. Topped of with a 16v BMW 1200 bike head and throttle bodies. On full Omex made 162hp ...

      Hi Giles its pure old school on this, a distributor and single twinchoke weber 36DCD, induction options are actually pretty limited as the head is siamesed and it only has 3 inlet ports

      @@PenguinMotors Cool pretty strangled then even in stock form ye old broddling tool will have its work cut out then lol ... dizzy's are still great loads of gains to be had with springs and bob weights and this engine is calling out for a more modern casting with 6 port inlet & exhaust ...

      @@gileshamilton4462 i did put a head on the flowbench, the numbers were awful, even a second head which had been professionally reworked, numbers from that were still dire, a standard 1600x/f head is about 50% better than the modified zephyr head, so this is never going to make big numbers

      @@PenguinMotors Bear in mind the basic Zephyr/Zodiac head was designed around 1950 for the Mk.1 Zephyr, so it's siamesed inlet ports and dire exhaust port arrangement may be excused. The only thing Ford did during its production span was up the valve sizes.

    hello there hope you can help . I have friend that has a 1959 Australian built ford Zephyr flat bed ute 'i believe there are only 60 may be 70 left in the world . Slowly he's on his way to get back it on the road but rear axle oil seals need replacing . He does have an original work shop manual but the some of the pages of the chapter for the rear axle have crumbled away and are illegible , could you tell me if there are any special tools required to remove and replace the seals.

      in all honesty i dont know, it depends on what it needs and more importantly what you can get for one, bearings are expensive for a start, most engines have worn cams but can you get a new standard cam anywhere? but i would guess around 3.5K

      its not a great choice of engine to turbo charge, if you want big power gains it would probably be better to swap it for a V6 or V8, but the owner wants to upgrade the engine a sensible amount, and at the same time keep with 1950's/60's period style modifications, to that end induction with be a weber DCD on a C/T tuning inlet manifold
