- There are a few videos on youtube about the Dana 20 transfer case, but they aren't the same as the Jeep CJ Dana 20 or not helpful on how to put it back together. This video, although lengthy, covers all of the steps that you need to take to put the Dana 20 back together.
The overhaul/rebuild kit that I purchased is on Rock Auto. It comes with good quality bearings, gaskets, and seals. bit.ly/2QOjV99
If you need to replace any of the gears or inner components, these can be found on most 4X4 sites (Quadratec, Morric, Summit… etc)

Use Vaseline to install the needle bearings. Then put the gear in the freezer. when ready jut take out and install. and use Vaseline to hold the side brass in place. I used the 15/16 socket to slip in the back side to align the gear . After lubercating the shaft slide it in pushing the socket out .
Yep. Most of this I heard about after the fact. Sometimes I forget about the work smarter, not harder thing. :) Thank you for the insights. Everyone who reads this will benefit from it.
Here's a 'hack' for the needle bearings. Assemble the needle bearings into the gear and use a 15/16 deep well socket as the temporary shaft. You will need to shorten the socket to fit flush into the housing.
Once all the bearings and spacers are inserted and the 15/16 socket is in the gear, drop the gear in and push the socket out with the intermediate shaft. Boom!

What a great series got a 76 cj to restore and the mechanical is so rudimentary it's nice to work on something that doesn't need a code reader to figure out and start

Add sealant between shims around 16:00, shims and cover doesn't seal its self on the one I'm building you can see sealant residue. Also add sealant to any bolt that goes into case and is open, which is almost every bolt. Great video helped me sort out my box of parts, got trans and transfer case done today. Thanks for taking the time to make video
Appreciate the builds. I must not have filmed it but I used spray adhesive for the shims. Picked that up from an old transmission guy I know. If you’re going to use sealant, I’d make it s as thin as possible. The tolerances for the shaft clearance are so small and effect the foot pound about off the fattening bolts.
JWCG, i ended up having the same problem with the pin bearings and ended up using Vaseline to hold everything together. Thanks again for the awesome video!
I wish I had been educated enough to have used Vaseline. Probably would’ve saved me 2-3 hours of annoyance.

I can’t say enough how important it is to RTV the front output shaft washer, I’m on seal number 2 before I figured it out…….

original shim pack will have to be re adjusted by adding or removing to achieve the proper preload

Good video. On the intermediate gear needle bearing install I use a wooden Dowell. Cut to the length of the gear I get the dowels at hdwr store. Haven't tried a broom stick or shovel handle but if having broken ones around they may be worth a try

Fantastic video. I will never look at a toilet roll the same way again! Weird about the intermediate O ring. Never seen one that needed to be sheared off to make a seal.
True on the intermediate O ring. Ifyou know of one that is square, let us all know.

Kind of a PITA but so worth it knowing that it is basically brand new now. :) I really hate needle bearings.
Question: When you torqued the yoke nuts did it improve the tolerances on the gears? I'm a bit worried about getting them up to spec.
Very much so. It got the bearings set correctly and everything spins freely. The first time I drove it, the shift from 4wd high to 2wd to N to 4wd low was almost to smooth. Worried I had missed something.

I believe that to be true. Really hard to get that much torque on a stand alone part though.
Yes indeed. I’ll torque it down once I install it on the T150, like you suggested. Perhaps engaging the 3rd gear.
Man what happened the old intro??? Take your cj7 all the way to 11. Always liked that I catch myself singing it at work lol

Hey JWCG! Can you confirm if gaskets did come with the Rock Auto Timkin kit that you posted? Did you need to order any additional items for the rebuild aside from the Timkin kit and various Stainless Hardware?

Nope. Everything for the "Rebuild Kit" was included. Now there are a few things that you can't find that I'm aware of, like the detents, so don't lose those :)

I had a broken spring when I took it apart, and ordered the springs and balls from Novak. Again, thank you very much.
Did the output shaft loosen up after you torqued the yoke? I noticed you said there was no end play, that’s how mine is. I have some more shims on order, but never torqued the yoke down.
It did. Just enough to be perfect.

Gear Ratio is low: 2.03 and high is 1.00. 26. tooth input shaft.

In the Process of rebuilding mine. Is it possible to install the the shift rods upside down? I wouldn’t think so because of the way the forks have to line up with the Allen key on the shift rod.. I’m at the beginning stage, but I can’t get the front shift rod to pull out and get the two gears to engage with each other. I can push the front shift rod into the case, but it won’t pull out enough to get the two gears to engage. Idk if that makes sense. A picture would make it easier to understand.

Sweet baby Jesus those little bearings was horrible…… I replaced the intermediate shaft and the gears are as tight as a tick on a dog. Again thanks for the video any updates on that o ring that got shaved on install ? Mine did the exact same thing
Nothing to report. I think we're going to be fine. It's not a pressurized system so the shaved ring should do its job. Those needle bearings sure are fun. Did you use my toilet paper roll idea?
@@coolguy_CJ7 I sure did that and about half a jar of vasoline. I had a real pickle of a time getting the new thimbles for the shift bars back in.
@@ericbrasel9598 did you replace the thimbles? Id be interested to know if the replacements are good or not. And look at it this way, hopefully you only need to do this once. ;)
@@coolguy_CJ7 they was difficult to get in. I took some Emory cloth and knocked down the edges on them they went in put a little rtv on them. Very difficult not to dent them
Does your t case share fluid with the t150 trans?
Mine definately does. The only gasket that would fit had the openings for the ports cut into it. Some people don't think this is the case, but I'm happy for them to try and prove me wrong.
