Hey Eli, if you want it to cover more of the front of your legs you could just cut a line down the back. That way you'd have 2 pieces instead of 1 but you could always fill in the gap with more material if you want it to be all one piece.

Making them is simple and quick once you know how to do them but take 5~10 minutes a rivet while your learning, longer if you break the rivet, which isn't the point of this, and if you take the time to learn to do that you may as well learn to and make legitimate plate and/or chain mail. So no, the rivets sticking out won't bother him, in fact the dimpling effect on the skin might even distribute more force from the blow across the leg, he'd end up with lots of tiny bruises rather than one larger bruise.

For added protection in the front, you can add a small piece of free hanging armor trapezoid shaped in the front. I have seen armor like that before. When you lift your legs up, your legs slide between the side armor and groin protection allowing for full mobility, but when standing up straight, your upper legs are fully covered.

TOTALLY changes it! The leather hardens like saddle leather. You may want to form it to the shape you want when the leather is still warm, 'cause it ain't gonna once it cools. Keep up the great work! You're teaching an old man new tricks all the time.

What you could do to add some forward protection is make what would essentially be just a 2nd loose free hanging piece done in what ever shape you want to fit you and so after you had your haidate on you could basically just flop it over the belt. Alternatively you could make up a hook and loop or a snap system on the haidate and have it hook or snap to that but that would probably be at the cost of some mobility.
you could use that as your under layer and then make some overlapping plates like actual samurai armor and then you can make a center flap to protect you from the front a little better.

Is it a problem that the rivets are sticking inwards? I feel it would have been better to have the flat portion inside next to your leg

You could make a modified Roman centurion belt to cover the gap in the middle. I think the washer mail would work exceptionally well for that.
