I love the MSR fuel tank setup. I'm going to set my 400ex up for cruising trails as well. My friends all have 4x4 quads and we are all middle aged lol.
Mine is an 03. Had it for about 10 years now and purrs and pulls like a champ. Love all the mods you did in which I will be copying some of them goodies onto mine.

That’s a clean 400ex man I have the same year with a big bore 440 kit with a stage 2 cam and it runs lean and mean and now I’m trying to get it to look as good as you’d man

Sooo sick! I got a 03/04 400ex also that I got on a trade for an old gy6 Carter Talon 150cc kart that I got for $150. The kid that I made the trade with only cared that the kart ran. The quad does need a lot of TLC but I'm very handy and got it running no problem, just need the plastics to get it going on looking this good.

Best investment on a TRX is the case saver around the lower sprocket. I bought an excellent condition 300ex and continued to ride it like a hooligan the first time out as all young males do and chain fell off because the rear sprocket was worn and chain blew out the lower case. Talk about flushing $2500 down the tube over a $15 ebay part
I love these quads, I've rode them and owned them. If you decide not to put skid pans across the whole quad out at least suggest putting one on your rear swing arm especially for when you go to the trails, you'll be bashing your Sprocket and your disc brake, and keep an eye on the bearing carrier as well, 👌 ;) she's a beautiful build man

I want to add that the 400ex or 400x is absolutely the best ATV if you don't want the fastest quad but a fast quad that is super reliable and fun. Best option if you have three grand or less. I live in Michigan and when I go up to the dunes half of what you see you up there are Hondas like this some of them even have big bore kits and Run with the 450s no problem. Half the time it's hard to even tell the difference because they have extended rear axles and extended a arms. You have to look at the plastics and headlight to determine what model it is

That clear coat is probably "Clear Max 2k" it says 368 0061 in big numbers on the front and it has the plastic thing on the cap you put on the bottom of the can and smack down to break open the hardener chamber inside the can. I bought some at NAPA and its bad ass. Thats a nive 400ex man. I am leaning towards getting one as i see them cheap around here and i have an old honda CM450e twin streetbike sitting here lol it'd be a beast

I'm in the process of a frame up 400 resto myself and am leaning towards that super clean look getting everything off the frame, but i can't seem to find any decent detail pics of the installed airbox. FANTASTIC WORK DUDE!!
I do happen to have a before and after. As for the inside of the box, no pics, and the 4wheeler is away for a complete top and bottom end rebuild. Those guys move slowly, but I'll take some shots when it gets back. Do you wanna shoot me your email?

Parts are certainly expensive. I had to reel myself in a time or two. I can't provide a link, but I bought the bottle holders on Amazon. Search for Topeak Modula Java Bottle Cage. Mine have held up great!
Nice build man. I'm about to buy an 01' from my fathers hunting buddy for $1,300. The guy has owned it since new and has only rode it a few times a year since he bought it. It's like a brand new quad. Needs nothing. Sorry, didn't mean to make you jelly.
That sounds great! If it were me, I'd probably still replace all fuel lines, install an inline fuel filter, and flush the fuel tank. Sitting idle is hard on fuel lines.

Hey I wanted to know the name of the “air cals” you talked about. They are the plates and have “RPO powersports HMF” on both sides right underneath the front fenders
Impressive. I just bought a clean TRX 400ex and the PowerCore muffler is so loud I cant ride it near people. Im trying to find out what I can do to quiet it so I can ride it more places. Any Ideas? Thanks!
KC Troyer Mine’s pretty loud... like, you can hear it around the block at an idle, but it’s deep, smooth, and satisfying. That muffler on yours isn’t cheap, so I bet you’re not wanting to swap it out. If it has a few years on the muffler, I’d try a new packing kit (like $10-$20). Did you already check to make sure the headers are seated properly? No leaks?
Thank you I will repack it. I dont mind replacing it with a stock muffler. I would be happy to do an equal swap for it. It is in great shape and I have not tested for leaks. I could look on youtube for how to do that.

Do the following: Ignore all youtube videos about painting plastics. Buy a $100 sandblasting attachment on amazon and attach it to your power washer. Get some fine blast media and lightly sandblast your plastics to lightly profile them. Make sure the profile is even. Purchase a kit of Spectrocron series 380 Poly Iothane manufactured by PPG. Mix the catalyst into the paint, and paint plastics whatever color you like.

@@snowcatgaming9025 Call into any Spectrum paint store in your area, and ask to speak with an industrial coatings rep to discuss this paint (I use a guy named Lee Kroeker... also Justin Riley is out of the Joplin MO store). Only an industrial coatings expert is going to know anything about it. I wouldn't take any opinion from anybody else, nor would I waste my time explaining my needs to a store employee. I've used powder coating, and it's fine. Other coatings are significantly better. I'm currently involved in a project with my son, and we powder coated the bumper of his quad. We sandblasted the rest of the frame, and used a single component siloxane on it. The results of the siloxane are notably better looking and less expensive than the powder coating on the bumper. The paint that I'm recommending to you for your plastics will surprise you. After you paint with this product, you'll not be able to remove it. Almost as if you've stained the plastics. Pretty interesting paint.
@@snowcatgaming9025 Keep in mind that you can buy plastics for around $500. That's going to seem cheap after the headache that I'm talking about here. Look on Ebay. The sandblasting and the paint will run you around $250, if you sandblast yourself. A decent sandblasting expert will charge you $400 give or take.

do you have any pics of how you wired everything when you put the battery box on? Also, on the cmf air scoops. Doesn't that bolt hole go to the flare thats missing on your bike? I thought they just go right in without any modification. you have another hole you drilled through the flare to bolt the scoop on. just curious after watching this video i went and bought some but they don't look like they bolt straight on. did you have to do any shaving to get the top mount to screw on? I know I’m 3 years late ,but I have a 2001 400EX what would you recommend upgrading on it first it’s stock ,besides the brand exhaust,and what suspension would you recommend,I’m 6,1 and about 132lbf
ClashOfDragons have a look at my updated video on this EX. Just posted last week. My first upgrade would be new wiring harness. If it has any original wires, or looks like anybody has messed with wiring, have an all new harness installed. This is the best upgrade you can do on an old quad.
So I’m doing a similar build on my kfx400 and I currently have it stripped down to the frame. when you painted your plastics, (not the bed liner part) did you just sand it down, prime it with the self etching primer, spray a couple of coats of the Rust-Oleum paint on it, then put the usc spray max 2k clear coat over it? I’m painting the plastics on it and I just want to make sure I get everything right that way like you said the gas won’t damage the paint if you spill some on it. Thanks
It’s going to be difficult to find the CARC without going through an industrial coatings rep. A typical paint store won’t have it, and won’t know what it is. I used the etching primer as a base coat against the bare steel of the frame. If I were you I would forego the CARC and use a gloss polysiloxane (like PSX 700 from PPG) over my etching primer. For real, that is a paint that will take an absolute beating. Keep in mind that it’s bloody expensive, and it doesn’t come in anything smaller than a gallon. Don’t use the self-etching primer on your plastics; use a primer that is specifically for plastic. The self etching primer is a two-part epoxy, and it will dry brittle, and crack off your plastics when they flex. Sand the plastics, prime with plastic specific primer, paint with rustoleum enamel, then the clear.
Tank Man sorry for all the questions lol. But did you use the Rustoleum high performance enamel spray paint for this. I just want to make sure I used the same paints, primers and clears you did, on my quad plastics because it seemed to work and hold up for you. Thanks
So I'm a little late but I recently got a 400ex and the oil tank is so close to the exhaust that it already blew the pistons once, do you have a recommendation on what to do becasue I see you didnt move your?
You forgot the cover for the front sprocket. I know, seems insignificant.. but wait until the chain monster gets a hold of your pants while you're really leaning into a turn... Never the less, sweet ass bike. I'm looking for one my self. Used too ride a Raptor 700r, with PCIII Programmer and DMC dual exhaust. Was great in drag races and dunes, but too big, too tall and too heavy to ride trails aggressively.

Tommy 1 C. Are you talking about the plastics? Nah, it doesn’t get to me. The larger point of the build was to keep cost reigned in, so working with the existing plastics was an obvious choice.
Did you have to drill a hole through the rear frame to mount the CFM air box? I just bought one and it says no mods required... But that doesn't seem true

Thank you I will repack it. I dont mind replacing it with a stock muffler. I would be happy to do an equal swap for it. It is in great shape and I have not tested for leaks. I could look on youtube for how to do that.
KC Troyer You might check to see if you can find a quiet core for the FMF muffler that’s on it now. I’ve heard tell they make those.

That's blue, plastic conduit. I took mine off because, although it looks good in pictures, it looks a little cheap in person. That's just my opinion.

Do the following:
Ignore all youtube videos about painting plastics.
Buy a $100 sandblasting attachment on amazon and attach it to your power washer.
Get some fine blast media and lightly sandblast your plastics to lightly profile them. Make sure the profile is even.
Purchase a kit of Spectrocron series 380 Poly Iothane manufactured by PPG.
Mix the catalyst into the paint, and paint plastics whatever color you like.

@@snowcatgaming9025 Call into any Spectrum paint store in your area, and ask to speak with an industrial coatings rep to discuss this paint (I use a guy named Lee Kroeker... also Justin Riley is out of the Joplin MO store). Only an industrial coatings expert is going to know anything about it. I wouldn't take any opinion from anybody else, nor would I waste my time explaining my needs to a store employee.
I've used powder coating, and it's fine. Other coatings are significantly better. I'm currently involved in a project with my son, and we powder coated the bumper of his quad. We sandblasted the rest of the frame, and used a single component siloxane on it.
The results of the siloxane are notably better looking and less expensive than the powder coating on the bumper.
The paint that I'm recommending to you for your plastics will surprise you. After you paint with this product, you'll not be able to remove it. Almost as if you've stained the plastics. Pretty interesting paint.
@@snowcatgaming9025 Keep in mind that you can buy plastics for around $500. That's going to seem cheap after the headache that I'm talking about here. Look on Ebay. The sandblasting and the paint will run you around $250, if you sandblast yourself. A decent sandblasting expert will charge you $400 give or take.

do you have any pics of how you wired everything when you put the battery box on? Also, on the cmf air scoops. Doesn't that bolt hole go to the flare thats missing on your bike? I thought they just go right in without any modification. you have another hole you drilled through the flare to bolt the scoop on. just curious after watching this video i went and bought some but they don't look like they bolt straight on. did you have to do any shaving to get the top mount to screw on? Late answer, I know, but yes, I did drill holes for the fenders to mount on the shrouds. I had forgotten that.

I know I’m 3 years late ,but I have a 2001 400EX what would you recommend upgrading on it first it’s stock ,besides the brand exhaust,and what suspension would you recommend,I’m 6,1 and about 132lbf
ClashOfDragons have a look at my updated video on this EX. Just posted last week. My first upgrade would be new wiring harness. If it has any original wires, or looks like anybody has messed with wiring, have an all new harness installed. This is the best upgrade you can do on an old quad.

So I’m doing a similar build on my kfx400 and I currently have it stripped down to the frame. when you painted your plastics, (not the bed liner part) did you just sand it down, prime it with the self etching primer, spray a couple of coats of the Rust-Oleum paint on it, then put the usc spray max 2k clear coat over it? I’m painting the plastics on it and I just want to make sure I get everything right that way like you said the gas won’t damage the paint if you spill some on it. Thanks
It’s going to be difficult to find the CARC without going through an industrial coatings rep. A typical paint store won’t have it, and won’t know what it is. I used the etching primer as a base coat against the bare steel of the frame. If I were you I would forego the CARC and use a gloss polysiloxane (like PSX 700 from PPG) over my etching primer. For real, that is a paint that will take an absolute beating. Keep in mind that it’s bloody expensive, and it doesn’t come in anything smaller than a gallon. Don’t use the self-etching primer on your plastics; use a primer that is specifically for plastic. The self etching primer is a two-part epoxy, and it will dry brittle, and crack off your plastics when they flex. Sand the plastics, prime with plastic specific primer, paint with rustoleum enamel, then the clear.
