My feathers are still looking a little ragged and separated after cleaning it and drying it like that, do you have any tips for making sure the feather hairs get to sticking back together?
There is probably still a tiny bit of moisture in the feathers still continue to blow dry for 5 to 10 mins. After it’s completely dry you can take your thumb and pointer finger and squeeze slightly on them on each side of the feather and it will easy connect the feather back together. They connect back pretty naturally when there is no moisture left.
Just apply the borax to the base of the fan before you do the bondo process and what doesn’t get bondo on it will have the borax also on it to preserve it. No set time on letting it sit before applying bondo. Less than 5 mins

Just one question... how long do you leave it in the borax?
We treated it with borax and then about 5 mins later began the final process of bondo. The borax will continue to preserve as it dries

How long do you let the fans dry after washing? Is it fairly quick and completed with the blow dryer or does it take a few days after blow drying
Blow dry it till dry and that will take about 10 or so mins. You will know when it’s completely dry.
