How To: Harley Davidson Sportster Rocker box gasket replacement part 2

  • How to replace upper and lower rocker box gaskets and pushrods on a Harley Davidson Sportster XL883, XL1200 and V Twins. Just be careful when you're talking the hardware. I torque, the 5/16 main rocker bolts. The rest of the hardware is small and could be fatigued. Wouldn't want them to snap. snug them up.
    5/16" bolt - 18-22 foot pounds
    1/4" bolts - 10-13 foot pounds
    Upper rocker cover bolts - 10-13 foot pounds.

      @@TwoWheelRocco Hey, sorry for repying on this comment- only way I know to tag you. I know you are STELLAR at replying to comments even on videos several years old.
      @ 5:24 - those two hex bolts under the cover- what is the torque on those? I can't find a decent description online anywhere and didn't see it in the comments section.
      I'm confident enough in the correct torque for the 3 & 4 bolts on the cam block- I may want to replace the plastic washer gaskets on the 4 top cover bolts of each top cover anyway, and could retorque these other two hex bolts on each then.

      @@ChapsShrugged Happy to help. I find it better with that small hardware to snug it up and that's it these bolts tend to stretch when we used.     I'm gonna replace these gaskets this winter to fix the oil leak on my 08 sportster 1200. I've worked on my antique cars and trucks for years and have bought this bike 2 years ago and I've been working a little on it myself as I don't have much faith in our local dealership

    Excellent ! Just what I needed ! 19 year old son just bought a 2009 Sportster XL 883 anf it has a small rocker cover leak in the forward lefthand side , so we will probably change both from and rear gasket sets . . . However, need to buy an imperial socket set first with a decent swivel to get at those bolts - - Thanks !

      Happy to help. The most important is to find Top dead center. If you never did this before just do the Foward one and put it back together and you'll have the parts for the other one. it will seem a lot easier once you absorb exactly what's going on. just a suggestion. Sometimes the other one won't leak it's usually the rear one that leaks. most likely that one was done. It leaks on the left side because it's sitting on the kickstand and the oil compromises Harley Davidson's engineering. Sorry to say that .Thank you for watching and all your support Jeremy. This weekend we put the front and rear rockers back together with fresh gaskets - we bought new breathers too - torqued here down as per the Haynes manual and torque settings - Worked the front methodologically and then the rear - we had labeled the parts in separate boxes - She fired first time ! THANK YOU !! We came back to you vidoes a few times during "tea breaks" just to check our list of steps and actions . . . THANK YOU again !! My son rode his 2009 XL Sportster 883 back in to central London, England that evening . . .

    I had this problem with my '07 Sporty. Two different mechanics worked on it. One of them twice. Still bubblin' crude. One guy wanted to send the rocker out for sanding down in case of heat warped metal. I'm thinking I don't know good money after bad maybe ? As luck would have it the next guy to look at the problem is Rocco. He looks at the history , decides it needs a certain gasket and bingo , he installs it and the oil well is capped . I had that leak haunting me so long that after 3 months dry now I still check it once in a while but still dry as a bone thanks to Rocco.

    I'm going to use permatex on my rear and front cylinder, heads, and valve covers, I hate leaks after I just rebuilt something or worked on it.

      I love Ultra Bk Hi temp. Harley, I love them but. they are designed for HD service. Permatex In the right spot goes a long way. And lets not forget tread sealer on oil, trans, and primary drain plugs. I hate oil leaks.

    Good job Rocco ... your the first I’ve seen to do the back rocker seal ...yes indeed.. there’s many on everyone doing the front ..
    Rocco my question is..anyone who breaks down there bike and only replaces the that is leaking why not both ?
    Harley used a factory gaskets that totally sucked paper,
    Most HD sportsters start leaking around 3000 -4000 miles ..
    They finally switched to a better
    Gasket .. I believe Jameson gaskets?
    Mine .. at 3400 miles both rockers cases leak ..waiting on gaskets now..

      Jaeson are great gaskets. I use a touch of ultra black on the low spots where the oil sits and that's where the leaks are on Sportster's. When it sits on your kickstand, that's where the leak starts. Thank you for watching and your Sub Mark. Any questions just ask.

      @@TwoWheelRocco do you skim the bottom of the metal gasket with permatex? or the whole gasket? Also, if i ready your earlier comment right, you install the cometic all metal rocker box gaskets with the bump up? im doing the exact same job, your descriptive video is helping me a lot !

      I do not use any oil on push rods before install....when i finish rocker box torquing the bolts.. i rotate rear wheel to make shore push rods are moving properly....than install top cover..Hope this Helps... Let me Know how this works out.

      @@TwoWheelRocco Ok so I did the rear rocker cover today, front was not leaking so left that alone. All went well other than dropping the rear 3 bolt config washer down the valve spring recess, that was fun trying to retrieve it. It then fell behind starter for more fun...ha ha. Otherwise followed you vid and Bingo!! shes good.

    Thanks for the great video, Rocco. I'm new to motorcycles overall, and your videos seem to be well organized and detailed. I bought a 2000 Sportster 1200 Cusom, and from the sounds of it, it had sat quite a bit. THe rocker box is leaking, so I want to do this. I don't have a lift, so will it be alright if I can't shift to 5th to find TDC? From the sounds of it, it just means that there will be a bit of pressure on the bottom 4 bolts of the rocker base, which means I will need to be careful to seat it properly. Does this sound right? Any other tips? Thanks!

      You can use a pump jack on right side place jack just in front of back tire on frame.... Rear of bike....on kickstand with handlebars turned to the left...Pump jack so that rear tire is of the ground slightly...It is easier when motor is at TDC....Let me know how this works out..Good luck with your new Ride..

    They are great videos, thanks for posting them, I'm going to attempt it this weekend on my 2007. One question, when tightening the bolts I just wanted be sure you said they should be 18 & 22 foot pounds correct, not inch pounds? Thanks

      The important ones are the 4pc... 1l2 inch rocker top bolts...Torque value depends on year ..Google and make sure.

      @@TwoWheelRocco I have a question regarding replacing rocker box gaskets for both boxes. “Do I have to wait for the lifter to bleed down after I finish (assemble) my front rocker box assembly?” In other words, when I disassemble, put new gasket and assemble the first rocker box, can I run the same process to the next rocker box? Hope I have made myself clear. Thanks.

      @@nfan883 Happy to help. Move onto the second cylinder. Find top dead center and proceed forward. As you're tightening the rocker hardware down. You are bleeding down those lifters.. I usually rotate back wheel to make sure everything is correct before starting. Spark plugs out and in fifth gear. checks your work. No resistance no problems.     I’m trying to decide whether to replace the rocker box gaskets on the front and rear of my ‘07 sportster 1200 low myself or take it to the dealer to have them do it. I’ve worked on my own cars for years, but bikes are different enough to make me hesitant to do the work. Currently I have a ratchet set, swivel adaptor, some allen wrenches, and a bike jack. It looks like I need to buy an allen wrench set that fits the ratchet, torque wrench, and maybe some of the glue stick lock tight. Anything else that I’m missing? And do you have any additional tips besides what are in the part 1 and 2 videos? Any help is greatly appreciated!

    Great video . I've got the exact same bike . I was hoping I would learn something about the brown plastic thing that houses the Umbrella Valve . It has been suggested that mine may have failed and this is causing positive crankcase pressure which is leading to oil blow by . Any opinions welcome .

      How many Miles? Are you getting blow by to your intake and filter? Run your fingers under your air filter cover, Any oil?

    I dropped the nut to my 2 in. gas tank lifted kit, when I tried to use the claw retriever. I believe I pushed the nut back so what I did next is to rock side to side thinking the nut would move to the center well it did not work as I planed. I am going to purchase a magnetic retriever today and try my luck again. This is why I asked for your help in identifying if there is any cavities in the rocker box, right side or the lift side were the nut can go. could it jam my engine again thank you for your help

      Purchased a new magnet tool retriever, checked the rocker box where I thought the nut went and it was not there I'm like what the F%&k then I notes the nut had fell out I found the nut under my work bench witch it was a sign of relief well thank you for paying attention to me take care I SAW that you have a road king nice I used to have a 03 I miss my bike lost it in a marriage dispute had to sell for now I have my sporty nice little bike trying to fix her up to my specs well take care and here's wind in your hair be safe on the road. Ho and I am still waiting on my rocker box gasket better safe then sorry,

      I snugged them up you could snap them easily..if not new bolts...They are small..Hope this helps..

    ok Rocco...I got the rocker box all sorted out...I'm installing the rocker cover now with its 4 bolts and fiber washers. I'm at 100 inch pounds checked it with 2 very good torque wrenches...it seems super tight,must I take it too the 120-155 inch pounds? thanks again for any help

      Dont over tighten.... If you think they are over tighten.. Stop Just try to keep the same torque..

    I noticed you used a little sealer in the back corners Rocco...What is the sealer called? Also how did you get the metal gasket to stick to the under side of the rocker box before you installed it?

    I tried my best Rocco..all was going well,but looks like the corner that was leaking may not have sealed. It's weird all other corners sat down nice,but I can slide a piece of paper in about 2mm on that left rear corner. Their was no pressure on the rocker box when I removed it,only thing I can think is that rear corner could be slightly warped. If I decide to start over. after the rocker box is off,can I turn the rear wheel with the push rods sitting in their spots to watch for their lowest spot? thanks

      Make sure sensor wire did not get in the way.. take apart and reinstall you will see your problem....definitely not warped..Sounds like wire....Patients

      Yes rear rocker box. Nope wire is perfect. Could of sworn i was top dead center. I could wiggle the rocker arms back and forth slightly. Now if I had been perfect top dead center,would the rocker box just sit perdectly flat before installing bolts? Mine was up over and 1/8 inch

      1/8 sounds about right...loosen and reinstall...The 4 main bolts will make it sit right...

    Rocco..When putting the bike in 5th gear to find top dead center,I know you said to turn the rear wheel at the same time I shift into 5th. But do I have to hold in clutch,then shift down into first then up into 5th? thanks

      Just follow wire and use small screw driver and pull apart connecter plug...

    Rocco Im at the part where Im putting the larger 4 black bolts in. Im going corner to corner to bleed down. 1/4 turn I noticed the left side where valves are wants to stick up slightly and bolt got tighter on that side first. Does it just need to bleed down? Should I just walk away for 20 minutes then see?

      Tighten them down.. You were not at TDC...So the cam was not on the low side...putting pressure on lifter and it will bleed down...When you start bike lifter will make noise...as lifter pumps up noise will fade away..It happens...Let me know how it works out.

      ok cool. I backed them off again..and started over. I got the rocker box sitting much better and even now. Letting it bleed down now,then I will tighten down to spec....Someone told me once I tighten the box down and it's bled down,I should be able to turn push rods in their cups. Will this still be true if I wasnt exactly TDC? thanks

    hi rocco, I broke an exhaust stud off in my rear cylinder. 2005 88in. injected motor. couldn't get it out so got used head and replaced it, now it seems like I have low compression in the rear cyl. that's the 1 I replaced. when I remove the spark plug I have low compression , I removed the rocker box and then I have good compression in the cyl. theres a lot of air blowing up through the push rod area. did I miss something when I put it together? thank you shane

      Sounds like one of your valves are not fully closing...Check pushrods..You could of brought original head to machine shop and have them fix your exhaust stud....Let me know how this works out.. Hope this Helps..

That hold everything down. Be careful with the rest because the smaller hardwood does get fatigued, and could snap. the four main ones you'll see, they're big. Thank you for all your support.     Hey, I took my cam/timing cover off, my front, most right cam fell out and the lifter dropped. Is there a way to push the lifter back up and resinstall the cam? If not, what should I do? I am really sad this happened

      @@TwoWheelRocco Thanks I figured it out by your video. I removed the rockerbox and pulled the pushrod up and timed it correctly.
      My primary side seems to be making a grinding noise, I deleted the controls and connect the on switch by connecting the two leads to gether so whenever I turn my key, it turns it on/efi and the fuel pump. Is that okay? It didn't have that grinding noise before that. Do you think the starter is stuck on enaged while engine is running? I start with the solenoid button now.

      Happy to Help, 135 divided by 12 equals 11.25.. Snug up that small hardware do not trying to torque it. you could break that hardware. You must realize it's already been stretched and used. could cause some trouble if snapped, the only things I talk are those bolts that hold your rockers in place..     I have a '99 Sportster 883, only 1600 miles, I get a fair amount of oil on inside of air cleaner cover after every ride, I keep oil level at minimum, could my umbrella valves need replacing, do I even have umbrella valves, what would I have to take off to get at them...thanks Rocco.

      Happy to help. Sounds like your motorcycle sat for a while you'll have to ride this bike and constantly check the oil. V twins are dry sump motors it sounds like you have a lot of oil in the motor because it sat for a long time. The umbrella valves, I believe is not your problem. Ride it. How long have you rode this bike for? You will have to cycle all the motor oil out of your motor because it sat for a period of time. Any questions just ask.       @@TwoWheelRocco I've had it for a few months, previous owner did let it sit , I changed to oil twice already, I don't feel too bad since a lot of Sportsters spit oil just like mine, the nature of the beast I guess. An old friend of mine used to flush MC engines with 1/2 oil 1/2 kerosene, not sure if that's good for gaskets ??? Thanks for the tips.

      Don't flush the motor. How many miles have you put on it since you got it running? Make sure oil is halfway on your dipstick. And how she ran?

      @@TwoWheelRocco ok no flush..........it's been running great since I got it, I've put on 250 miles, changed oil twice, new battery, new tires. I need to check oil level when hot, cold it's at the bottom mark, maybe when it's hot there's too much. My front rocker gaskets leak, probably time for new ones, I get light oil spray on carb, tank and front of ham can filter cover, new gaskets & umbrella valves should fix that I hope.......thanks for all you do

      I don't think you have many choices It leaking oil, that's a mess. By the Jameses rocker box gasket kit. I think that's the best one out there.Do the install one cylinder and then the next if needed, let us know how it works out. Leaking oil can be a real mess on the whole bike.

      To find TDC you need to get the rear wheel off the ground...So the jack helps....Place bike in 5 gear and rotate wheel..I find to be the easy way to do it...Hope this helps...Ride Safe...Have a great day.

    Just did this repair and reassembled the bike. There's a loud ticking in the rear rocker box, but the front is fine. Any thoughts? Do I need to run it for awhile? Or do I need to tear it down again and start over?

      I was torquing the 1/2" bolts down to about 20lbs and one of them snapped. Any suggestions as to how to remove the broken bolt. Would a speed out screw extractor be a good solution?

      I am sorry to hear that one of those half-inch bolts snapped. Take your time and use that speed out extractor. I have never seen one of them break. Check your torque wrench. 18-22 lbs. is not a lot. Let us know how that works out.

      I keep asking questions as I'm getting a 2001 XL883C (1,103 miles) w/ real screaming eagles. It has been sitting for about 10 years in a very nice yard barn. I'm trying to figure out everything I need to do to it before trying to run it. It has had Stabil added twice over that time so the tank may not be bad.
      But my main concerns are before trying to start it and ride ie:
      1. Tank is not rusty or lacquered. If so, lots of work to do there.
      2. Carburetor is probably lacquered. I watched your carb cleaning video to figure out how to take it all apart and clean everything, especially under the float in the bowl.
      3. New oil for the engine and transmission.
      4. New battery.
      5. New tires.
      6. New plugs.
      Anything else?

      I paid $3,000. It's in mint condition. Has a new oil pump, even. I've put 200 of the 1,100 on it (it used to be my sister's but she can't ride anymore). It's just that since it has sat for so long I want to do any "common sense" things like all fluids and any rubber that rots. The tires are 16 years old, so I don't trust them. Things like that.
