Hi Michael, with regard to annealing the aluminium sheet, I use a scribble of ordinary face soap over the sheat of metal then heat until the soap goes brown it's then quite easy to bend. You are my Monday lunch time viewing😄😄 Best wishes from Burnley Lancashire.
Steel wool might be a practical alternative to the internal mesh ? Make one of the silencer ends removable then you can take the wool out and clean it....

Michael, The wider tank opening is due to it having much thinner walls if you take a look. You might save yourself some work by using the better of the two tanks by grinding out the opening to 2.1/8" just like the poorer one then coating with glassfibre resin.
Hi Mike I have not seen any adverts during your videos, might be a regional thing I'm watching from the UK, that expamet mesh in alooominum always used to be in the Halfords (Ripspeed) boy racer section for car grills 😁 Seriously though I would have thought regular perforated s/s sheet like is used in industrial filter (oil & gas) baskets would have been ideal
My thoughts exactly, two strokes are notoriously finiky for needing an exhaust with back pressure. And if it is not right it could easily affect the carburration dramatically. I personally would have cut the back end plate off to see if the perforated inner was blocked at the end, thus forcing the gasses through the mesh ensuring back pressure . I'm not sure if the way Michael is going to do it will work properly as far as engine performance is concerned, although it's not a race bike is it? lol
The nose knows best. I don’t mind the occasional edit issue. Rather see stuff than not see bits. Your work makes a great start to my week. Nice to see you’re outpacing the ability of your suppliers getting you parts.
You should put exhaust packing in that is what the perforated steel sheet inside is for,if you do not it will run rough and make to much noise. All 2 stroke exhaust are made like this.
I found the clutch cable kept wearing on the bend at the bottom so made a wheel that fixed to the rear gearbox mount to 90 degree the cable made the clutch alot lighter

May be worth giving some thought to how you're going to de-coke that exhaust. Don't know about villiers but with any of the basic strokers I've had, after a few hundred miles, the baffle lands up pretty choked up to the point it's affecting them running. With a steel one you have the options of pouring petrol in and setting it on fire or sticking a potato in the end and filling it with caustic solution. I suspect neither method would play well with alloy. Perhaps a removable steel baffle tube?
Hi morning from south africa: please be careful in two stroke exhaust designs, as they use reverse cone waves to operate a power band in the motor....any unusual changes to dimensions and internals may " smother the performance": thank you for a wonderful channel..TONY
could you take the perforated core off of an old dirt bike and use it? probably have to cut it down a bit but it would save you having to fabricate from scratch.
It's a two stroke the silencer as you call it is an expansion chamber and needs to be open on the inside not closed of w8th baffling. The two outlets would do the bulk off the silencing. Just saying.

Nice work on the silencer. For exhaust packing I use stainless steel pot-scrubbers. They’ve worked well for me on two bikes so far. Les in Chester 🇬🇧

I wonder if the company went to a different size frame top tube for strength which would need the wider tunnel on the tank.
Some channels are overloaded with ads, but I don't think anyone would begrudge you some ad revenue.

The hole in the front of the tank was probably caused by the bungee cord that was used front and rear to hold the tank on.High tech stuff

Don't know about greeves but bsa had workers who made them at home so loads of slightly different bucks for laying up. Some had initials on them.

Are you going to recut the top flat parallel on the muffler to the seat frame?

The plastic kill switch looks a bit out of place. I presume it just earths the spark so I wonder if you could use a lucas horn switch instead?
