  • This is the complete Chesapeake Light Craft kayak building video, filmed in 2001. John Harris walks you through every step in the construction of a Chesapeake 16 kayak. Straightforward to build, handsome, and with famously benign handling qualities on the water, 8000 Chesapeake-series kits have been built around the world, with countless more from plans.
    The techniques here are showing their age; kayak kit technology has moved on a bit from 2001 and construction has gotten easier. (For example, since 2005 or so we've been using simpler puzzle joints rather than the scarf joints seen here..)
    The goal of the Chesapeake Light Craft team was to create a boatbuilding video of unprecedented clarity. High production values and an emphasis on watchability has made this one popular. The droll sight gags and general levity of the piece were deliberate---prior to 2001, boatbuilding videos seemed to specialize in somnolence, taciturnity, and cheap-wedding-video visuals.     Built one of these 16' from your plans set about 20 yrs ago. Excellent performer and only 38lbs. Gets admiration from people every time I bring it out. Built the hull out of 1/4" mahogany luan from Home Depot, skinned in 4oz cloth. The deck out of 3/32" door skins. Added 2 light stringers from the center to the rear bulkhead (to cradle the hatch), and the whole boat finished out beautifully.

    Sanding? I guess I am a rare breed because that was my job and I loved it.. I did cabinetmaking for about 10 years (went to college for it) and my main job for about 8 years was sanding and finishing... My boss loved me. When we were doing a project and we would find a mistake he would think we had to remake something, I would say "hang on I got this".. He would walk away for a bit. When he came back and looked he had a hard time finding the mistake and he knew where it was.. So after a few times of doing this, it became normal to hear "Hey Steve come take a look at this" at least once a week.

    Epoxy was originally called EPON, & was used in aircraft in WW2, usually for things with compound curves, like Air Scoops, Cowling parts, etc.

    Wonder if.....One was to use the stitch and glue method using fiberglass bottom and side panels. The panels could be made as usual from your patterns using 3/4" ply covered both sides and the edges with Formica. Then wax the Formica with parting wax and do the lay-up. We would be basically making a mold for a flat panels to the shape dictated by the plan. The construction method would be the same using copper wire zip ties. I would then use strip planks for the deck. Opinion?

    The one thing I can't find in the video, or the PDF is what one does with the point of the bow when fiberglassing. This thing has by far the pointiest upper bow of any boat I have buit. These days that would be regarded as a flaw as it has a lot of wind drag, doesn't do much that is useful. However, it is very characteristic of the boat, and I like it.
    If one fiberglasses right up to the point from the hull, and the deck, there isn't much that is left uncovered, just the very point. Has that proven sufficient to protect the bow? Normally I would work a bias patch over the nose, but it is so sharp there is no way it is going to not divide, experience with 300 ft of WLL tells me. Any ideas?

    So I just watch your build it's a nice build and I realize that this is being done for ordinary person but there are better tips which you can incorporate in this build as far as clean up is concern and protection of the finish.
    I do not care for the use of the wire along the hull as that will show up in the finish. These are a few ideas I think that can be done.
    First a Aluminium ,stainless or carbon fiber strip along the bow edge would do much better in protecting the wood from damage.
    The seal you are using for the hatch is a Automotive seal that is universal there are better seals than that which I would use.
    As far as fiberglassing the top and curtains forming from to much epoxy a simple trick is to put masking tape to protect the sides.
    As far as not penetrating the fiberglass while sanding a third even coat should be done as inexperienced people will penetrate to the glass layer.
    Construction.
    I would like to see at least 3 layers of fiberglass under the pilot area and a better seat and a back rest in the kit.
    and two layers of fiberglass around the inside of the boat.

      I agree with almost every one of your notes here. That video was made almost 20 years ago to the day and getting a bit aged. Our current assembly manuals reflect all of your suggested refinements and a great many more, besides. There ARE 3 layers of 'glass under the cockpit seat. And there are dozens of aftermarket seat options.

    Does the boat require varnish or paint after the epoxy to stay waterproof? Great video. I learned so much.

      No. The epoxy IS the water proofing. The varnish is to protect the epoxy from UV damage.

    Why do you have to varnish over the epoxy? Isn't the epoxy a more durable finish?

      There are no UV-stable epoxies, so the epoxy coating has to be protected by paint or varnish.

    THE question........ Would denim fabric be suitable to replace fiberglass...or is it really a bad idea?

      You COULD use denim. Because it's tightly woven, it will be difficult to saturate with epoxy. And since it's heavier than fiberglass, I would expect the boat to be substantially heavier. From a structural standpoint...I don't think there's a problem. It'll be strong enough.

      As the on-camera guy in the video, hearing myself say "EEE-poxy" is like fingernails on a chalkboard. Cringe-worthy. Here's what's weird: I never pronounced it like that before I made the video, or after. (It's ih-POX-ee.) Oh well...that was 19 years ago. I should probably dub in the correct pronunciation.
