F1 Helmets have to be unbelievably strong to protect the driver's head at over 200mph and resist high speed impacts. So today we are going to cut one open and see how they are constructed to be so strong, impact resistant and still extremely light.
I take my F1-grade helmet that I've been using for the last 8 years and cut it open. We examine the carbon fibre lay-up as well as how it's constructed to pass the various rigorous safety standards. Such as a projectile being shot at it at over 250kph and being heated to over 700ºC!

i know that Oakley, maybe 15 yrs ago, has used the same testing as marketing material. some of their lenses can similarly protect against debris for extreme sports

Just one thing: I worked with carbon quite a while now: Never cut carbon without a mask or safety glasses, and never do that inside. The carbon dust that results from cutting it is highly carcinogenic! I'm working in a Formula Student Team and literally the first thing we got taught is to never cut/drill/saw hardened carbon inside and without a mask. The fine dust will also stay everywhere for ages, as it's much much finer than "normal" dust. Just make sure you REALLY clean that table and your shirt now to not affect others and yourself working there in the future!

It's a good idea to wear a mask when cutting anything with a power tool. Anything you cut will produce fine particles and the power tool will spit them into the air.

I'm not one for following OSHA crap, but I will wear a respirator when cutting fiberglass/carbon.
That crap doesn't break down in your lungs.
Worked at a race team (won Daytona 🎉) carbon layups & part completion for 1 yr.
It's incredibly unhealthy, even with saftey measures.
Yes that carbon dust will remain in your lungs forever. It's relatively inert (but will cut & bury deeply forever), but not the epoxy, even cured. That will alter your DNA.
Only now is the industry realising what ailments a career carbon man carries.
To all that emulate this, wear a proper mask with an excellent seal around your face & cut under a negative pressure evacuation hood.
In a time where facemasks are more common, that is shocking to see...

I was thinking the same thing when he started cutting it. That stuff is a huge irritant to skin. Can’t imagine what that’s like for the lungs.
Breathing protection and he also didn’t wear gloves! Watching him put his thumb on the debris shield had me cringing, so many things done wrong in relation to properly handling this sort of tool, lucky he got the job done without cutting a finger off.

When cutting things in half, do not finish the first cut. Leave just a bit to the end. Then cut the other half. A trick my dad has taught me, it makes everything easier. The whole thing still holds its form and doesn't start to flex. When you have done the long cuts, then cut the "tabs" that are left. It is a bit like when you weld things together, first you tab it, then you weld it. Cutting works in opposite, first the long cut, then the tabs that are left to hold the thing in shape.
That also reduces the chance of kickback caused by both halves of what you're cutting pinching the blade.

Just seeing Grosjean’s helmet melted after his absolutely enormous crash at the Bahrain ‘20 race was fricking scary. That heat must have been insane and he was in there for quite a while. Have a speedy recovery tho!

I think you should know that breathing carbon fiber grinding dust is really really dangerous. Next time mask up.
Those grinders that use an on/off vice deadman switch are deadly! I had one kick out of my hands and the wheel hit the inside of my leg where my femoral artery is. Had I been using one with the on/off switch it would have cut it wide open. Having the deadman switch it only put a small cut on my jeans not going thru
Especially when you're operating one without the handle and holding the body of the grinder with both hands.
Finally a comment about his handling of the grinder.
There was little to no need for him to put his hand and fingers where he was.

No it's super dangerous.
It's very very far from okay to breathe in. Shit stays in you lungs permanently.
I did *think* so, but wasn't fully sure. It's not something I've done or will ever do, so was making an educated guess that it wasn't. I hope Scott is okay from this.
If you've ever worked with fibreglass or carbon fibre you'll know how it sticks in your skin and itches like crazy...now imagine that stuck in your lungs never to come out, slowly tearing your lungs apart, leaving pustules and scar tissue till you can no longer breath or a tumour devours them till you slowly drown in your own blood and pus.

I've commented in other comment threads on this page. I will repeat myself here. I worked for a race team in the carbon fibre dept. for a duration.
Carbon fibre cutting dust has 2 components, the carbon fibre & the cured epoxy. Carbon fibre dust will burrow into flesh and remain forever, mouth, nose, lungs, stomach & intestines. This is not good but not lethal.
The epoxy resin used in carbon layups such as prepregs are EXTREMELY carcinogenic. Even cured, you don't want that in your body. Long term studies are being completed, now that carbon fibre has been used widespread for over 20yrs, Im certain it will prove very dangerous. Over the past 10yrs the industry has set standards, standards that Scott Mansell, Driver61 disregarded and should have put in a disclaimer to educate his audience. I hope this helps everyone understand the dangers.

Aren’t gloved generally a bad idea when it comes to cutting/spinning equipment as it pulls your hand further towards the machine and it has lots of loose hits?
@@duckmucker Obviously you should use gloves designed for angle grinder work. It's true that incorrect gear may be more dangerous than not wearing anything.
Yeah, I agree! At least a dust mask. But... now that the helmet is divided, maybe a thin sheet of some sort of clear plastic attached to the cut edges? Then of course you have to have a ways of rotating it on a stand! You know, so you can display both sides.
Satisfying Part: when the helmet falls in a half after it's Cutted.
It nicely demonstrated how rigid the helmet is. Until the last little bit was cut the helmet wasn't already warped away. If that was made out of plastic like some cheap helmets it would have been nearly melting near the end of the cut and pieces would have fallen away from each other long before.
Im not watching F1,but I'm always interested in their tech. I'm a huge Mercedes brand fan,and I'm so glad that they do so well in F1 racing !
Didnt they remove the strip ontop of the visor in the most rescent soec helmets and istead made the vieuwport smaller so that the forehead would be more protected with the shell instead of a visor extention?
From outside it looks like the visor opening is smaller but it is actually slightly bigger than the previous helmets that had the strips, I don't remember where I saw this from, but I'm sure it's true

An engineer who works for one of the F1 helmet manufacturers told a group of us once that an F1 helmet, fully fitted out and with the lining tailored to the specific driver's head, costs the company about $300 out the door. Some sell to the teams for as much as $5000 each and that is for 15-20 helmets per driver per year. Asked why the huge markup, he said that everything else on an F1 car is horrifically expensive so why not? Apparently the owners don't balk at the price.
They actually don't have the zylon strip anymore. They just decreased the size of the visor opening.

0:16 I was there in 2016. After the race I walked over to T3 in hopes of finding whatever of the McLaren I could. Nope the track Marshall's cleaned up very well. I did however get me some pirelli tire marbles, gravel rocks and green pain chips mixed with Alonso's car colors from the wall on the left. LOL. Nice enough souvenir I'll take it.

Fascinating, especially about the additional strip above the visor. The self darkening/ heated visor seems to have more tech than the helmet.

Would love to see some testing demos for the high end (Arai maybe), mid range (Bell) and cheap end (V2) helmets. Would be interesting to see where the money is spent. I go mid range, because I have a mid range head...
I’m in America and had my helmet from 15 years ago painted with the Union Jack on top in the precise same way. The union Jack is very pleasing to my eye and the UK is the motor racing capital of the planet so a bit of an homage.

I was wondering about the heated visor part. Today while playing Assetto Corsa I noticed that in the F2004 Ferrari on the left side of the car inside panel it said Heated Visor like a button or switch. Never noticed that before or knew anything about it. So this was in 2004 so what you've explained could be the exact same thing but probably more newer tech or a newer way of activating it. That's really cool to know. The F1 commentators don't mention this LOL.

I hope people know how precious a good helmet is and how attached you can become to something to seemingly inanimate. This was probably harder than it seems to cut it in half, especially if you have wins with that helmet.
Great video, but, they don't have the zylon strip above the vizor now. Since bringing in FIA 8860-2018 helmet spec they removed it. I believe the new spec closes the window and reinforces the edge so it is not needed.

I’m from the bathroom industry. We use De-mister pads... 1 way foil matting place behind a silver/glass sheet meaning full demisting. We used to use little wires in the 90’s but even for little shaver mirrors, wasn’t a complete system. Wonder how many years it’ll take to adopt?
Some companies use the conductor foil as the mirror itself but viewing from reverse you can’t even see the layer, just SB and mirror

The foam insert that you refer to as "Styrofoam" is not expanded polystyrene, but is in fact expanded polypropylene bead foam, marketed under the name ARPRO, by a company called JSP International. It is one of the most technically advanced forms of engineering foams in the world in terms of strength to weight ratio, along with other high performance characteristics. There you go.

Concerning the Visor you said, that F1 uses a strip of Carbon fibre on top of the Visor. They changed it actually this year (or last year, cant remember exactly). They run a much smaller visor now instead of the csrbon strip. But still a great video with interesting insides

no, not with carbon or other composites. plastic ones do expire.
