    Perfectly executed. All details captured in the video. Will definitely do this instead of buying the overpriced assembly. Miss the old days when replacing the brushes could fix an alternator in very easy steps. Thank you for your contribution!

    I left the rectangular cover in place just cut the top of it. Drilled out the inside, fitted the brush wires into slots cut in the connectors. Then after testing l filled the opened up with plastic zip tie melted with soldering iron.

    any information on where the black piece (sleeve/case/shell) at 13:20 came from? the one he slides over the copper wire and that limits the spring. was it inside the regulator?

    Nice repair, is it easy to source the brushes? You didn't consider replacing slip rings also? My Volvo 3.2L XC90 voltage jumped up to 17V, car went crazy with "EL current high, stop safely" (apparently it goes into self preservation mode by shutting down many systems and loading the high current/voltage with high beams, fans on full speed etc,). Then when parking car to commence repair, alternator was giving no power (battery rapidly drop from 12.5 to 11.5V with engine running), I assume the regulator went high (short maybe?) and burnt out soon after. Bought a new regulator, was shocked when I removed the regulator from the alternator to see the slip rings had deep worn out grooves where the brushes wore into them (particularly one closest to alternator, that brush was also very short compared to top one) but looks difficult to source/replace slip rings so I left it as is, thankfully replacing with new regulator is fine but I don't know how much life is left with that much slip ring wear on it. Car has 160000km.
    Before this going high issue, occasionally it would briefly stop charging when highly loaded, e.g driving at night in rain with both wipers going full speed, dunno if this was related to bottom brush being so worn, or rear accessory drive pully slipping again (I think alternator pully clutch is seized which I believe can back out the drive pully bolt when engine decelerates).

      a pulley is not very expensive, it may be worth replacing and that if your belt buckles a lot, keep in mind that I have encountered situations where the culprit was the tensioner roller from the accessory belt - aggregate

      @AutoMotohowto46 on the 6cyl Volvo (FoMoCo actually) engine the alternator is directly driven (no belt) from a rear pulley that is directly tied to crank (called READ). I think it uses a clutch based pulley to avoid strain on deceleration? I don't have any pulling tools so not sure how to replace.

    the 145 Bosch series regulators (numbers on the small plastic cap) are tricky, because they will get faulty when warmed up (internal chip thermal flaw) , so i didnt recommend to repair them, but the later 144 series are reliable and repairworthy.
    You can use alu flux soldering wire (probably with phosporus acid) to prepare the pins, first file them with wd40 penetrated file, then solder it, the Wd40 layer protects the aluminia surface and instantly evaporates while soldering so you can get a nice solder.

      This is my basic experience but depends on the mfg. year onwards, but until you basically have a good battery and no major power consuotion or low environment temp., the regulator wont go to 100% DFM so it operates at partial power, and seems ok, even basic regulator testers cant test it at peak performance (Transpo only flows 3 Amps but the rotor has a 5 to 6 Amp current) so it wil not show any symptomps but we test them with the MSG 12 tester whete you can set the rotor current after measuring it from battery within a 12 Volt circuit, and after 4-5 minutes of heating up the regulators on the tester it will show if faulty ir not. When replacing, recommend to buy original Bosch but new production, no used regulator

    My Camry acv36 alternator reads good at 14v output but gradually drops over time. I suspect reg. Can I sub in any regulator that fits it's brushes on the commutator. should be ok right.

      Regulator problem or bad conection socket , ground .
      I had similar problems from a worn belt and a loose tensioner roller.

      @@AutoMotohowto46 I ended up replacing alternator but what u say makes sense. In replacing alternator I would have retensioned belt tighter. I've kept old alternator so will find out one rainy day I guess.

    Hi, also my polo not charging my question is: What would happen if I just connect the new brushes copper wires to the one that's cut after I pulled the brushes out? Just don't have all the tools you used here, and a new regulator is around £15 , I removed the alternator and saw how bad the brushes were, they are £5 on eBay it's very tempting to repair , but not the lengthy way as you did an amazing job , but for my reason above can't do it your way.... A working 2nd hand alternator with free postage is £22 😢 😭😢 I would love to do this repair if only I could get away with soldering the copper wires 🎉 new to old ones,,,, Please reply, what would happen? Gives wrong voltage reading or what? I might actually try it and see what happens

      if you can replace the brushes, you have solved the problem, they only collect voltage from the rotor, nothing more.

    Strange, the voltage regulator I have in my car is the same, but the alternator output is 14V and 90A, not 70A. Doesn't the regulator also limit the maximum current? How can it be the same?

    Can some one tell my exactli what is the exitation wire on an golf 3 alternator? It looks same like that in the video I dont know what the second pin is for exactli? I meshured 1.8v on 1 of those terrminals I supose the fuse box holder is litel bit wubly I see an car for my cusine it seams the bulbs go on and off on hes dashboard . So I wanted to try out takeing 1 longer wire and try to excite the alternator extermali wia wire I suspect faulti plug or corosion on the pin terminals on the alternator. Im not used on bosch alternators mostli I deal with delco alternators .So hoppe some one knows . I did notice wubly ballast resistors for bulbs that car is an desaster some one tuched to mani wire so Im not shure how to deal with this.

Its an Golf 3 gti but I see some one fummeled with it luse conectors ,some one instaled xenon bulbs and ballast dangeling around ,they even placed those silly audio staff amplifiers and some led lights to iluminate interior.So its difficult for my to understand that strange car . fuse 15 say Engine System ,16 fuse say warning lights ,fuse 21 mentions interior and exterior light ,clock . So it apears the 21 fuse is always active I heard some buzzing going on close to the fuse box panel. Preaty much I was confused about that wire lay out. It might by the case that some one placed other engine I suspect that . I did not unplug those wire plug on alternator only out side read vočtage with an multimeter it sayed only 1,8 v some thing like that shuld by close to baterry voltage so I ques I wanted tomorow trying to clean those terminals and again meshure voltage or simpli use bypass wire and diirectli put 12v to excitation field wire I ques . But still I might found my self in trobel if an external circuet interacts with the alternator.I didnt try out current draw test on fuses ,there is no discription for relays on the panel or numbering .So I have hard time understanding this system I ques . Im not shure how much ohms shuld that cabel giveing for wv car from alternator to baterry might by that cabel got fried . Priaty much desaster wire harnest. We dud today found 1 wire was striped from the ballast to bulbs nothing ells suspiciuse.

    brother i have ford fiesta mk6 1.4 tdci my problem is that whenever i start the car battery warning light comes on the dash but if i fully press the throttle all the way to 5k rpm it starts charging and light goes offf , plz help me to solve this issue . this problem started when i removed the battery
