[4K] GSX Block Prep 8 - Machining Mains & Cylinder Bores

  • First I want to say that all of the schedule delays in this video are 100% my fault. To film all of this during finals and back to school, it was me who couldn't take a full week in a row off of work and knock this out. Never order the wrong part before Christmas and New Years and expect shipping to ever work right. This was a big job and Ballos Precision Machine in Richmond, VA did a great job not only with my parts, but with their patience in putting up with my busy work schedule so they could fit me in to film every step of this. That has to be really annoying and they never showed it.
    In Block Prep 7 it was discovered that the piston to cylinder wall clearance was inadequate, and that there were uneven oil clearances and taper on the mains. If you're new to engine building, the main journals are the most central part of your engine. They support the bearing and hold up the crankshaft which every single function of the engine is connected to. As seen in the video, the cylinder bores are easy enough to correct. If the crank journal diameters aren't consistent, if you're using a bearing girdle, if you've had to machine the block from a previous failure or there are casting defects, then this process can be fairly tedious.
    In this video I got permission to actually work on my parts and experience the entire process, and some of the difficulties a machinist might face doing a job like this. If you detect any frustration, it has nothing to do with the people, the parts, or the machinery... it's only my expectations falling apart. Not every job will walk in and out of a service provider's facilities easily, and mine was no exception. This job would have taken a machinist more than a week to complete, and that's once it's moved to the front burner. Any frustration you might detect was created by ME aligning my day job schedule around all the work that my block ended up needing to be right. I didn't think it would be that bad? Anyone's job could have clustered like this. That was a priceless lesson for me to learn.
    I chose Ballos Precision Machine because I've successfully built 4 engines and completed countless other fixes over the past 20 years. They've done all of the machining on the parts you've seen in all of my videos, and I've won trophies with their work.     Hopefully this video serves as an example of what to expect if you ever have to go through this process. Hopefully it shows what you might not get to see happen if you hire someone to do this for you. Know that machinists face tedious jobs like mine all the time and it could happen before, during, or after your equipment ends up in the machine. This is why patience and acceptance is so important. Not just for the machinists... but for the customers who are asking them to perform specific and precision miracles. A machinist's job can be repetitive and sometimes thankless, but I know my viewers aren't the people who contribute to that.     The detail you go to, Insane, and completely necessary. This is what seperates the boys with ebay turbos on hondas, and the men who have perfectly optimised setups. The more detail done now, the less worry there will be later.

      Tbf the Elantra kicks ass for like 10% of the invested resources. A pretty good argument can be made for getting bang for your buck. Nothing wrong with going this route and chasing the last percentiles of performance if you research and plan the project first either though IMO. Just gotta know your limitations and what you're getting into 1st either route

      All I did to the Elantra was the exact same stuff I did here. Same level of scrutiny UnitD77's talking about. Sometimes the scrutiny itself is 1000x better than the expensive mods. But what if we combine both? ... Muahahahahahahaha. Yeah, that's what the GSX is. I think he's talking more about people than their projects and I agree with both of you.

      Truth be told, I got a 98% average in my metal shop class in high school for the year including my final exam. I out-produced the entire class combined in projects. They didn't let me build my go-kart, but they let another kid do it. They let me run the lathe, mill, and use the arc welder without supervision, though. I cost them a fortune in materials, but I made so much stuff. I built industrial heat exchangers for a few years after I got out of college, but now I use everything I learned in my garage. I can't wait until I own a lathe, a mill, a shear and a brake. Might have to move to have a place to put them? Really, this is insanely fun to me. I had the best time doing this. So happy with with the outcome and the example in the video!

      This is much different then what most machinists deal with on a day to day. Kinda like doctors I suppose. Lots of different specialties in the machine world. As a 25 year machinist it was cool to see this process 👍🏻

      Stuart and I both recognized the value of doing this for everyone else. I know the questions I had back when I first got started. I read everything I could find, but nobody even really writes about this kind of stuff. I needed examples. None of the people anywhere around me could answer my questions. There was no internet then. Today, you search the internet. I still can't find something like this... What a gift! Thank You Ballos!

    I found this channel by Youtubing the Kiggly Racing Main Bearing girdle. I'm a 'professional' mechanic (by no means expert after watching you work). This has helped show me how much I don't know and how much attention to detail I lacked in the past while assembling my 4G63s. You are seriously overbuilding the engine for the application with margin for error - that's a good thing.

    I knew nothing about dsm and 4g63's and I'm actually building a ford 4.6 for a mustang. But thanks to you jafromobile I have rethought my entire engine build.     I recently built my first engine getting it started on exactly on the last day of the old year watching your videos have me the knowledge and motivation on doing it myself and investing in the tools it’s not a 4g63 but a 4g93-1.8L mivec engine runs really great thanks for the continued video posts

      It wasn't difficult for me to go through the process with them. It was difficult for me to take time off of work and slow them down with my video production. It was difficult because I order the wrong part during peak holiday and shipping season. It was only difficult because of me. ;)

    Really enjoyed the video, been a subscriber since 2013, and it’s through you I’ve learned so much about engines. Having the patience to go through measuring, cutting, and not stopping until it’s perfect is a skill that I’m still trying to learn, however I am getting better. Your videos are like therapy for me, and I still occasionally watch old Hyundai build videos for inspiration/ therapy/ background music for my projects.

      Thanks man! "Patience is a virtue" that can be learned given a high degree of self-awareness. One of the things I was trying to illustrate by example is that we can be our own worst enemies, and that every build has SOMETHING that's going to attack and torment our expectations.

      Jafromobile That is very true. Words you spoke on one of your Hyundai videos really spoke to me, you said in your voiceover something like “I don’t know how many final assemblies I’m allowed but I promise I’ll stop when I get it right”. I’ve been following that philosophy ever since, and, whilst my build times have blown out a bit, the quality of my builds have gone through the roof. Sometimes it’s the simplest of things that can stuff you up, however, as you show, patience and persistence will eventually give results. It’ll also give that little extra satisfaction that the effort you spent was well worth it when it all works correctly. Can’t wait to see the next instalment of this build.

      Awesome FPV you need to get your information correct before you comment wrongly about UK not having workshops/engine shops like this. We have many engine shop's and much better one's in lot's of places. Google helps!? Personally I served my time in a Engine shop and I observed a few things that were at best cowboy attempt with lack of inspection and incompetence aswell as machinery being used in ways I was shown to do it another way to accomplish a better finish. Example is the bore surface didn't look to have the cross hatch pattern from honing them. Because I no what I see what should be done I notice more than most observing this work and most machinists also see that it was not done well. Any questions don't hesitate to ask.

    This is very common in the sports bike world also.... They even color coded the oversized parts... Each cyclinder/ rod/ crank journal has its own bearing size... This is how precise you have to be when your bike red lines at 13k rpm.

      ...and that's a *great* thing! There's a lot more at stake not only for the engine, but the person whose dirty bits vital organs and arteries are mashed right up on it!

    I usually buy 3 sets of bearings per engine build. Granted I build Subaru engines, but the principle is still the same. Great vid series.

    17:57 STAAAHP This had to be so frustrating. I like the straight forward machining of the cylinder bores. Technical and precise, just measure and cut. Line boring seems like voodoo or dark magic comparatively. >.

      It's not so mystical of a process, really. It's just time consuming and repetitive. To the machine shop this is just another day that ends with a "y". To a non-machinist youtuber with a day job burning vacation days it's different. I think that everyone NEEDS to SEE that some jobs win the all-day-sucker lottery, and that the only way to overcome it is persistence. But I don't need to explain any of this to you. I would not have survived your frustrating experience. My forehead vein would have burst, full-on aneurism, and I'd have bled out internally and instantly. This was more like a 3 month slow-burn in your esophagus that won't go away because you haven't uploaded a video.

    Man, not gonna lie, your frustrations with this spanning over a month gave me PTSD from my own DSM endeavours, especially the one I'm in right now. I guess that's just how it is with these cars; it's hard and not straight-forward but that's how we learn best. Really glad it finally paid off and I'm sure by now you're already assembling and getting new footage. I'm eager to see the what comes next!
    It just goes to show that sometimes, as much as we hate it, things are completely out of our hands. Either when it comes to parts being parts, needing other people's specialized tools & work, or just plain ol' bad luck. As a Capricorn, this triggers me because I WANT to do everything myself, but I just gotta face the fact that it's not how the world works.
    Anyway, there's my early morning ramble. You've given me the motivation for today's work so I'mma head out and poke the ol' Talon. Thanks for the video!

    If engine rebuilds would pop out perfect for every new or hobby fellow type...we'd all be engine rebuilders. I think i managed to get things ... kosher on my 9th try on 3 engines, and at the time it wasn't even full on crazy mode like this fellow here is going.

    I had a similar issue with my mazda BP, thankfully I'm not a perfectionist. I never bothered to have it line honed but had some inconsistencies between the mains...decided to just send it lol.

      @@Jafromobile Still going strong. Currently apart for transmission repair. Hoping to go low 11s once it's back together. If I decide to 10s my next build will definitely be more precise, current engine is definitely on the loose end with STD bearings, was way to tight with undersized...and doing halves made me nervous...I had no idea you could make the bores smaller, the thought never crossed my mind, so my next build that will definitely be something to consider.

      Look at the Hyundai. She's a little loose but still loyal as frig. As long as you've got the oil for it, you're good! Some people spend a lot of money trying to make a hole smaller. Keep givin' 'er.

      I hit 174lbs and was like... woahwoahwoahwoah... could fit in jeans I wore in college. Back up to 185 and happy. Ask my lunch buddy, I ate like a horse the whole time. When I broke 3 ribs I gained 30 because of what it did to my mobility. They took years to heal. I wasn't happy about it at all, and it gets harder to lose as you get older. But yeah! Thanks for noticing! That took work.

    Only problem with line hone is that you are taking material off the block side of main journal . If you have a gear drive the gears can get tight or timing chain loose . Preferred method for heavy diesel that I did years ago is to line bore the mains and only take material off cap and finish hone with emery cloth on a wheel of appropriate bore size . Job takes longer though.

    Jafro - You mentioned you've needed these clearance targets for your "power goals" a few times in a few different videos, but I don't recall you stating what that goal was. What exactly are your goals for this block? Not just a peak power figure but what are you hoping to see with the torque curve overall and boost levels/turbo combinations? It's a street strip build so I imagine driveability being a high priority and think I recall you mentioning sticking with 272 cams.

      I'm spending thousands of dollars on the parts and supporting modifications that will unquestionably expose my goals. Some of these parts aren't here yet, but I'll say this much... above 500hp. You'll have to let me reserve my specifics for the reveal. I wish I could just work on this 24/7 and speed up the process instead of keeping you or anyone else waiting! Basically, as much horsepower as you can make with tiny little Kelford 272 cams. ;)

      @@muttenmagroo 86+ PSI actually. That's funny, but no! No way! Too much respect for Devin Schultz! He's forgotten more about a DSM than I'll ever learn. The world's land speed record for a 2.0L engine is only 11mph faster than the Red Demon. And they did it on the salt flats. Not from a stop within 1320 feet. If I can't get a Hyundai to beat a 2.0 60 foot, then I couldn't catch him if I had a million dollars to do it with. Devin should have done a DSM channel, but you're stuck with me! :P

    @jafromobile after you have verified all bearing clearances at home with the proper tools, grab some plastigauge because I assure you the line bore is no longer straight. This will show up in the plastigauge via varying clearances from front to rear. You have what you were targeting on an individual bore/bearing basis but the line has moved because it was line honed in with a freestanding honing bar vs a supported boring bar.

      The honing bar is adequate because the positions of the bore centers will force the portions of each journal that are out of alignment to be where the bulk of the honing occurs. Once those high spots are down, it's evenly honed. You have a straight line, sure... because the honing bar is straight, but the line may move by a thousandth or so. What's slightly regrettable about this process is that shaving the caps and then honing the holes round again moves the pistons up closer to the deck. 4g63's are zero-deck, so I may have a few that protrude above the deck slightly. We'll see... It's something that I can work with, but we'll see.

    Q: Is that honing or machining? Because i don't know whether that's machining the bores or honing it, as i'm curious to know whether the bores required to be exactly the right specification and then you just hone it out...?
    Q: Does honing take material off?

      Typically when someone gets a block machined, it means they need all the oil clearances checked or corrected and a variety of processes might be employed to prepare it for assembly. Boring is a cutting process, honing is a sanding or grinding process, but they're both machining. Boring and honing both remove material. Either one makes the hole bigger. Honing removes material slower than boring, and it leaves a finish that's necessary for your parts to be put to work. No matter which hole we're talking about you would bore it a couple thousandths smaller than the size you need, then hone it to the exact size required. The cross-hatched texture will help oil stick to the cylinder walls and help your rings seat. It also helps the bearings bed in place and stay put. Whether you just need honing or both, either way it's correct to say you had it machined. Does that make sense?

    this may be complete conjecture, but i wonder if the honing issues may have been from running the hone stop to stop on the slide and jumping. i would think ideally you would want to run it to a smooth stop before the mechanical sudden stop

    ,,, it helps, if the mandrel and stones have been seated on an identical block or two, ahead of all that scrutiny. Of course maybe they were . Then swapping the block end for end during the process . Also, did you really change the main studs ?

      Yes. We swapped the mandrel bar 180°, but we did it between passes. They say you don't have to do that it with this one, but they still do it. I changed main studs because after several dozen cycles, they were done. They were fine when I started, but they gave up the ghost during this process. Each time we hone is 4 cycles on them because of measuring it in-between. The studs didn't go south until the 4th day, but by the end of the day I could see the finish on the threads was gone. I ordered new studs and came back two weeks later with the wrong bearings to install them. Rinse repeat. Both of them my fails.

    I cringe every time I see him stick that bore gage in the cylinder with the cutting fluid still dripping out of the nozzle. I know that it would
    take a lot more time but I would have to have the part completely clean and dry before I put the gage into it.

    Swap 1 shell of your tightest bearing with 1 shell from loosest bearing can sometimes fix your bearing mis tolerences

    Did your machine shop ever try mixing bearing sets to get the clearance you were looking for? For an example, putting half of a STD with half of a 1 under to get the clearance you needed? Or was it a matter of principle to try and use the same size halves for each journal?
