By Mads' standards, an "extensive" refit is what Leo is doing with Tally Ho.
And when the rudder is !FINALLY DONE!, Mads gets to dig another hole under Athena so the shaft has enough clearance. :)

That is the nicest rudder I've ever seen.
I just yelled to my wife that "Mads finally finished the rudder!" She came in and looked at me like I was two cents short of a nickel. (crazy in U.S. parlance). Congrats Mads, it looks great.

What an awesome day! I have been looking forward to this episode since you pulled the old rudder off the boat. Glad you went the fairing compound/primer route... the spiffy way is the "Sail Life" way after all.:-) I am only sad that I can't click the thumbs-up button more than once.
I am working on my own rudder and thank you for the detailed information. I also need to do the foam part and the strainer is a good tip. I had to watch this movie about 10 times before I actually noticed it!

The expanding fiberglass phone gives me a lot of ideas for filling voids where I wish I had more strength thanks for doing that.

"Pokey bits and shiny stuff", very technical indeed! Thanks for putting all of these videos out there, it helped tremendously with the work I have been doing on mine to fix blisters on the hull. The Flexisand kit was also an awesome find, I used that for the fairing of the hull repairs and it made life much easier and helped to eliminate a ton of wasted epoxy. They made at least one sale off of your use of those and the fiberglass guys in the yard were impressed enough to go and buy some for their use as well.

Nothing says Spiffy like a shiney new rudder. :) On a related note when you re-install the dodger I would suggest temporarily mounting it and test fitting the glass and new frames. This will help you determine if the glass needs to be in before mounting (perhaps to hold the frame rigid) or if the frame needs adjusting to the cabin top. I know these parts came apart not that long ago but work as been done and new parts added and things may have changed.
Hello Matt. I so enjoy your channel. Not that it matters but in the last couple of years I discovered that my father’s ancestors immigrated originally to the US from Denmark via Scotland which really makes me want to visit there before I get much older. I am so impressed with your ability in the Athena diy project and that rudder looks like it could be a factory built unit. Well done and your zeal for this project is outstanding. that was an epic rudder build ,it looks fantastic.
Just watching you work on your rudder and noticed how it resembles an aileron and suddenly I thought, “No trim tabs” which shocked me since it’s been ages since I even touched an airplane. Then again, your attitude reminded me on how OCD me and my former co workers used to be when it came to repairs. 👍👍👍🙂
Don't worry.. trim tabs have their uses on yacht rudders too... they're particularly good for reducing the load on electro-mechanical autopilots, extending their lifespan considerably. They're nice to have for wind-vane autopilots too... But they're a lot easier to set up on stern-hung rudders. Putting a trim tab on Mads' rudder would be a huge pain in the rear, if it could be done at all.

I been steady watching your videos and I can admit, I'm happy to see you finish that rudder. I can't wait for day you video your first cast off into the world of cruising with your girl on aboard Athena. Fingers crossed all things continue you work in your favorite and the mountains you may come across, only turn out to be mole hills. I will keep watching your progress videos.

I am pleased you chose to fair the rudder properly. Trailing edge cavitation at over 50knts could cause problems later on ;)

Mads - I eagerly await every video and had a good laugh at today's remark about the final rudder fairing to promote planeing. I have a 1980s "ultra light" racing sailboat that I am trying to get down to the class specified minimum weight. Your videos have been very useful for ideas. One weight reduction target is non-structural plywood to be replaced with foam/glass panels or balsa/teak veneer panels where beauty is important. Since you have mastered resin infusion and are redoing the interior anyway, think of the opportunities for Athena weight reduction! For just a few weeks labor, you could get Athena to jump onto a plane maybe as much as 1/10 % faster.
I've heard of a racing skipper who had a fake anchor (the rules required an anchor) made up from glassed and painted foam to save a few kilos. All was good until the day they actually *needed* to anchor.. crewman dropped the anchor in, and it floated!
Congratulations Madz on completing the rudder construction - it looks fantastic. You should not feel the need to apologise for taking that extra 0.01% of overall time in doing that final bit of fairing to improve the spiffiness rating.👍😀⛵️
It has to be extremely gratifying for you to check these projects off the list. If we only had a time machine and could see Athena still sailing a century from now. I say that because of your hard work and dedication. Hi Ava your man is pretty spiffy.

Bit late now but maybe the dense cruddy stuff that came out was intentionally a lot heavier to increase stability and reduce vibration. Brilliant job mind, especially the vacuum lay up.

That new rudder is looking great Mads. Just wondering if you ever tried a test fit. I know it's almost certainly a big waste of time but might be a fun diversion from watching paint dry. I'm sure this series of videos will get lots of view for many years to come since almost all rudders have some leakage in time. Thanks for including Yukel - he's a cutie!

I believe you can feel the difference between a "clean" and "dirty" rudder at the wheel, especially when the boat really gets moving at hull speed and when surfing down big waves.
On a dirty, poorly-fared rudder there will be a slight vibration or humming that gets worse the more dirty it is. This will be fed back to the wheel if there is good feedback in your steering system.
Also the trailing edge will cause this too if it isn't well-shaped when running with a higher angle of attack such as when experiencing a bit of weather or lee helm.
When we redid the bottom of BD and fixed and fared the rudder, it was like a whole different boat. It glided through the water abd thr only time I feel vibrations at the wheel are when motoring. The prop is going to be giving messy thrust over the rudder no matter what you do, I think.

I spoke with West Systems about doing some blister repair, They advised that I use 406 for filling in the small blisters and fairing. Apparently if you don't use micro balloon fairing compound you have less to worry about with water intrusion. YMMV

Best DIY channel out there. Watched almost all epies in about 2,5 weeks. Now you finished your rudder and fill her up with epoxy foam i'm a little concerned if this is going to work. Foam is always a little bit compressable. Due to the tremendous forces on the rudder when sailing in extreem conditions, I was wondering if there is chance that the 2 stainless plates work themselves loose by compressing the foam. If that is the case, you are in world of pain. I really hope that this is not the case. The old rudder had a some what solid core to prevent that to happen. "Common sense". I 'm really hoping the plates have a solid connection to the shells to prevent friction.

You could try ‘carefully’ cleaning between the segments of the commutator to clear away any carbon build up. Just a thought as I’ve seen that make a difference before.
Amazing work on the rudder - better than new! I am also starting a rudder re-core project on my Kirby 30 here in Canada, but it seems that foaming epoxy is not available that easily in north america. I am going to call the US distributor for Sicomin and see what they can do. Thanks for the inspiration.

Next time you make a mold, if you build up plug (old rudder) with some tape, etc, when the mold is made it will have a recess for the glass to join the two halves. You will have a bit less fairing to do. Wondering if the epoxy foam expanded (buldged) the rudder out any from the pressure of the expansion or curing.
That rudder is up there on the spiffy scale!!
