    Since it's a utility vehicle, not a show vehicle, I would seam weld that body separation.

    Try a ratchet strap from the spare wheel, over the tailgate and down to the rear sear frame, or roll bar or whatever. Should pull the body seam in and hold the weight up over the tailgate.
    Worth a try ? ...

    Aaron gave the best advice when it comes to sleeping on something when you find yourself stuck on something. I come up with my best solutions while laying in bed half asleep. I'm recovering from covid and really enjoying the daily uploads. Still feel like a prisoner but at least there's light at the end of the tunnel.

    Emily and Aaron are so cool and down to earth. Would love to meet them some day. Whe only live 60 miles apart, they are the kind of peole that i am familiar with. Good wholesome country people. Obviously Emiliy is very beautiful, but Aaron blows my mind with his ingenuity and knowledge, and Emily has come a long way whit her knowledge too. They are youtube famous, but still come across humble and down to earth

    From a Jeep guy, regarding the soft windows: roll them up in beach towels. Making sure that the outside is covered and also between the windows.
    So, towel -> window -> towel -> window -> towel. Roll them up!

    The rear corner cap needs to be rewelded to the upper and lower rear quarter panel to fix it correctly. You might be able to remove the taillight and access the pinch seam inside and maybe you could drill and bolt across the seam on the inside.

      I agree with this comment also when put the fittings in for the catch could u get in with a washer before pinching it up

      Maybe cause in a Aussie and our trails are tough, i was going to suggest running a longer bracket under the top mount and a extra two bolts on the guard to spread the load and pinch the seam back together.

      i agree perhaps reweld the seem and put a sheet of metal behind it on the inside of the body and weld it into place as support for the seem

      @@Tombstone226 The only problem i have is that i can't think of a better way to not drill more holes in the body or have to repaint after welding. Honestly this problem is kicking my ass and i don't like it. I really hope it lasts the road miles and doesn't destroy the body !!

      Pull the tail light out and tac weld the tail light housing back to the upper and lower rear quarter that’s how ford did it .

    you need a spot welder to fix the gap and some vice grips with long necks . it looks like some welds have popped loos on you.

    Two possible solutions for spare tire carrier and plexi windows:
    Lighten the load of the tire assembly to relieve the stress on the quarter panel join seam by trying this quick and dirty fix - - - Cut some 'L' steel to make a support 'shelf' for the bottom of the tire. Use gasket material on both the 'L' shelf and the corresponding 'backing/pinch' plate. Sandwich the back bumper below the tire, lock the assembly with 'square U-bolts'. Rubber mounts to contact tire and shelf (or not) to support most of the weight stress onto the bumper and lighten the loading on the body panel. Rubber cone on top of the shelf 'should' still allow the tailgate to drop flat.
    Plexi window storage: Go to the big box hardware store and buy PVC pipe of a large enough diameter to allow each 'rolled' window section its own container. Buy end caps to seal tubes and enough tube length to cut individual sections length as measurement demands.
    The above ideas are worth what they cost you two! lol

    for your side window my trick is the spray can with PLEDGE the stuff for furniture to make them look good it help to hide the scratch in the plastic window

    I seem to have missed the first 5 days of this build but YUSSS on the Rivnuts, im surprised Aaron didnt already have one!
    Now about that Spare Tyre (Tire) carrier...........
    I hope and pray it doesnt give you grief but they are meant for way lighter and narrower tyres.
    One other solution I found worked well after battling with the same issue on the back of my old Rangie was to turn the wheel around and use the rim offset to fasten the wheel closer to the mount and I added a plastic ramp I made with plastic garden edging so the bottom of the wheel is supported and kinda locked in place with a deep lip to take the weight off the hinges so it sits on the bumper via the garden edge doohickey removing the up and down bounce shock leaving the actual swing mount to just hold it on the vehicle.
    Its the weight bounce that kills these things.

    Can't imagine they wouldn't give you an access panel on the inside of the tail gate! Sorry for this but if the static weight of the spare is separating that panel imagine what will happen bouncing down the freeway! Unless you can get some serious doublers (or similar) behind all of that it will be much safer to carry the spare elsewhere unfortunately. Not only some possible body damage but real carnage of you lose that spare on the freeway! Those step drills are awesome - love mine! They're the only way to drill through thin sheet metal too! Absolutely true about the wife thing! Best of luck on the tour! Have fun and be safe!

    For the side windows, lay a bathroom towel out and then lay the windows on top. Roll them individually, so 1 towel, 1 window. this will absorb the moisture and protect the windows.

    I think the rivnuts may eventually pull through the bodywork with that heavy spare wheel loading them, I hope they last the power tour, have a good time, looking forward to seeing how you get on.

    Another entertaining video on preparing for the PowerTour trip...A good way to store your soft top windows is to wrap them up in a medium sized comforter then wrap them up around some PVC pipe from Lowe's or Home Depot securing them with wide rubber bands... For the gap along the rear quarters; maybe get some RTV sealant and caulk it in the open gaps vertically along the rear quarters....Bon Voyage from the home of PB Blaster... Cleveland, Ohio......

    So not a fix... but I'd maybe run a rachet strap from the lower tire bar over the top one and then over the tailgate to the rollbar? It would pull the corner in and secure the tires weight to a firm point for bumps! 🤷‍♂️ good luck guys

    A lesson that I learned the hard way is to first use a clay bar (or clay bar mit) with a whetting solution (I use detailed wax spray) to first lift out the impurities imbedded in paint before polishing. When you wipe it off, you’ll be amazed at the stuff that was on you “clean” car. If you don’t do this step, you will quite likely induce swirl marks as those particles are ground into the paint from the buffer.
    On a clean car, rub your hand over the surface. Then, do the same after the clay bar and feel the difference.

    We camp, travel, etc. I have found that having a bunch of bungies and straps solves latch problems, tie down problems, and securing almost anything which has a place to attach each end or tie a rope to. If your pop rivets pull out, add several bungees to hold the spare in place... We live outside of Memphis, wish we could see you pass thru...

    You could put an angle bracket from rear panel to side panel to hold the pair together, rivenuts might work, all the best safe travel

    Aaron, that horizontal midsection of the tailgate is 1 layer of sheet metal, so nothing can drop down very far

    The rear gap could be panel-bonded. It looks like it only had seam sealer to begin with, clean that out and fill with the panel bond, THEN remove the spare tire assembly to allow the gap to close on the panel bond as much as it will. Smooth and touchup paint, boom sealed and strengthened!

    Tailgates are a chore to work on. I agree with Aaron, all of the linkage and clips can be a pain to deal with.

    Love the Bronco going out on HRPT. If gasket tears under vibration of the tire/road. Maybe a section on old rubber mat or section from large old radiator hose etc. keep the bis coming from the Tour!

    A suggestion,get some bolts and big washers and drill holes on the inside(so it doesn't look like garbage on the outside) and do it up good,rear saved lol

    Go to a bumper mounted carrier. I run a poison spider rear bumper with tire mount on my jeep cause the 37s would quickly rip the stock mount off the tailgate. It would take some fab to get one to fit but it would work and probably look pretty cool.

    I would try putting a trailer hitch on the back and then building a bracket to hold the tire on from there it would take the weight off the sheet metal even if you did some kind of welding it would still stress the metal

    I would run a safety cable around the spare tire and lock it to the roll cage or something. That way in case the nut comes off you will not lose the tire and will also help keep someone from stealing your tire. I do that to all my spares on my trailers.

    The L bracket that you put on the bumper to hold the fuel can. You can add a piece of pipe up to the bottom bracket of the tire, get another latch like what is on top!

    We used that tool (or one that is very similar) to mount Roof Racks on Station Wagons back when I worked for Ford. Never had a problem with them coming loose.
    As for it being a truck or a car, it all depends on how it's titled and registered.

    You really can't do enough to stabilize it really well. You just need to get a bumper mount that swings away. They've got some really nice ones now

    I'm sure you're on the road by now, but with my 75 Bronco, I used to wrap a ratchet strap around the top bar of the tire carrier and run it over the tailgate and attach it to the rear seat lower frame to give that tire carrier some extra support. It's "redneck," but that's a LOT of weight beating & banging around in the back, (and my fender wasn't separating like yours is,) plus leverage 'cus it sits out so far. I also used to run mine around the sand dunes in Silver Lake Michigan, and for that, I used to take the spare off and leave it in the campground, as those dunes would just hammer the bejesus out of that poor truck and I'm positive it would not have stayed on at the end of a day!!     I think I’d install a frame hitch and cargo shelf or small trailer to get you through the trip then revisit the spare tire mount afterwards.

    Clean the gap carefully with wire wheel and use some panel bond to hold the gap and definitely build a bumper mounted tire rack

    Get a James Duff Heavy Duty Rear Bumper Tire Carrier. It is a steel beam that fits behind/ inside your stock bumper and puts all the weight on the beam. There is a several year old video of one being installed. You will have to remove the existing carrier and repair that corner panel, but looks like you need to anyhow.

    Oooo…I forgot to mention this yesterday. Since you guys are traveling, I would put some kind of ratchet strap on the spare. For around town driving I usually don’t have one but for highway I will throw one on. I had my spare fly off once, it could have been bad but it was a Sunday morning early.

    I used cardboard tube to store my side windows when I had my jeep,just roll them up tight and slide them in,then when you want to use them,there's no creases in them.you can get assorted sizes at most art's and crafts stores,I got mine at Michael's

    I would suggest removing the stock tire carrier completely down the road. Just was never intended for the loads that modern big tires weigh. Get a beefier bumper with the tire carrier mounted to that. Cool to see these videos as you work through issues.

    That tire on the back is just trouble. I've ran 33's on a CJ5 Jeep for 40 years without a spare and never had a flat. Always carried tire repair kits but never needed to use one. No rock climbing or crazy off road stuff. The spare on the back gets in the way of loading and unloading stuff in the back and will just cause more and more damage to the point you'll end up having to put the tire up in the bed. If you have a flat the repair kit won't fix, there are many ways to get it fixed while on the road. Make sure you carry a good air compressor with you on the trip also for airing up if needed.

    Cool video guys. I love "nutserts" and use them a lot to eliminate sheet metal screws. It was a great solution for your tailgate mounted latch. Hope your trip goes great with no problems.

    Hey guys you could make an Aluminium plate and mount it at the top of the radiator as a temp fix for the fan shroud and depending on the gauge it'll act as a heat sink

    For a temp fix, bend a strap of metal and brace it from the top bolt of the carrier to a bolt somewhere on the fenderwell inside the cargo area.

    When installing rivnuts, try to find the type that are keyed! You will need to file a slight V in the hole that the key goes into! I have used these on Aircraft and it stops them from spinning when they get worn! Thanks for the videos!

    We filmed our entire first TH-cam series with the radio on. Almost no useable stuff after TH-cam scolded us. I spent a ton of time and money... Ugh. Live and learn. We are going to try some voice over. Good luck on power tour.

    Ratchet strap from the foot of the roll bar to the top bar of the tire carrier to help keep it from pulling on the body as much. Should help for the trip.

    To protect your Clear plastic windows when not in use get a polar fleece blanket/cloth and put a layer in between each window then just roll it up.
    Works well.

    Another great episode, and dang about the corner cap, but it is a very heavy load to put on that tailgate. I do not entirely trust the rivet nuts, I've only used them a couple of times, and I put a couple of spot welds on the shoulder of the rivet to the sheet metal, just to be sure, but that's just me - I'm a sucker for loooong time durability. 😬😊
    - and guys, don't burn yourselves out take it easy, we'll survive if you skip a day uploading. Love and hugs. ❤🤗

      If they were going off-roading, things would be different. Since it's highway driving, I'm fairly certain the old Bronc can hold together. It's not a show car and it's not a bushwhacker. It's a 40-year-old that looks 25 and I call that MONEY.

      @@ronjones-6977 I agree, but they're taking the old girl out on a thousand miles power tour, where a lot of the trip will be on highways, and Betty Boob has been body and suspension lifted, and I' suspect it's gonna be a pretty rough ride because the undercarriage are so stiff, hence the possibility for the rivet nuts to fail - rattle and shake baby, rattle and shake.
      I would've put a ratchet strap all around the tailgate and the spare tire contraption to hold it in place, and that would keep it from getting loose down the road.

    weld a plate on to the back side of your upper spare tire bracket to extend it another 5-6" and bolt it to the actual rear fender.

    I think I would throw a Reece hitch on the back of the truck and weld up a u shaped saddle to hold the spare tire on the bottom that removes with a pin so you can still open the tail gate and it won’t rip the side of the truck apart driving down the rough roads. It doesn’t fix the weight of that tire when you open the gate though

    Long term, I'd get a chassis mounted spare tire carrier. There's some good complete replacement bumpers.
    There's really common here because even a 33" can be too heavy for a panel mounted spare.
    I was looking to see if there was any panel reenforcement options out there, I couldn't find any.
    TBH, I probably would put the spare in the back, I wouldn't trust that quater piece to survive.
    Since there's that old tow bar there. I'd build a support for the tire off that.

    LOL. That spare will rip the back right of the Bronco. That vertical seam will not hold.
    I see major Bronco repairs in your future. Those swing mounts for the spare tyre add enormous stress to the body work. You guys have fun now. It will be hugely entertaining to watch how it all unfolds. Cheers. Love your vids. (unfolds? unfortunate choice of word)

    J-B weld and use it as cauk.I had a Jerry can that I mounted on Sammy. I used a lot of trash from the MP trash dump.

    A lot of people tack weld the riv nuts because they like to spin sometimes

    If my Old Memory is correct --I used Pledge sprayed on a soft rag to clean the windows on my CJ (Not on Windshield)

    The seam on bop its a problem for all bronco owners but the fix is better than factory weld the seam solid. Then grind the seam in it but not all the way through. It will be able to carry any size tire you want.

    Wiping the plastic windows with mineral oil will preserve and revive them.

    Also, now that the angle iron mount is there, you could build a bracket to help support the lower arm of the spare tire holder when closed

    … I also sometimes refer to my ‘73 & ‘76 Broncos as a “truck”. Look at it like this, if you install a half-cab top, it would even have a truck bed!

    You don't need the fancy tool to install the nutserts. I keep a bunch of different sizes and I have no tool. You just need to tighten it against something and cause it to crush. If you cannot get to the back I have welded washers on the top and c'bore the mating part.

    At 16:56, I had a Spare Tire Rack like that. On my 76 Chevy Blazer. When I bought it in 92. And it did the same thing to the back of it too. I came up with the same idea, Aaron had. Building a Bumper that could hold it's weight, with a 35 inch Spare. But, the thing I grew to hate about it most. Was, every time I opened it up to get to my Tool Box and what ever else, was in the back. I would forget it was sticking out there. And I would run into it, full on. I nearly knocked my self out a time or two. That's when I took it off and gave it to Buddy, down at the Junk Yard. I've kept the Spare in the back, ever since. But, it really does take up too much space. Watch your heads, when you crawl under the Truck. With that thing open. It don't feel good, at all. Rising up and hitting your head on that thing:( Don

    Hi guys love your videos. You may want to add something that bolt the wheel to that mount through a wheel lug hole. I could be wrong but looking at it the weight of that wheel and a good bump that thing is going to jump around a bit. I know you have that plate holding it from coming off but just wanted to comment a though to you. Best of luck have a great time! The shine came out real nice!

    Go look at James Duff for the suspension, I’ve got a 1970 bronco and I’m going why there duck suspension, I’ve heard really good stuff about that lift kit, James Duff has the tire carrier that will mount on the stock bumper
